Book excerpt: The Virginia Department of Transportation recently initiated a search for metallic reinforcing bars that are not only more durable and corrosion resistant than the epoxy-coated bars currently used, but also economical. In the last few years, several new bars have shown promise; one is still in the developmental stage. These bars are (1) stainless steel-clad carbon steel bars, (2) bars made of an MMFX-2 "microcomposite" steel, (3) bars made of a new "lean" duplex stainless steel called 2101 LDX, and (4) a carbon steel bar coated with a 2-mil layer of arc-sprayed zinc and then epoxy. These bars were embedded in concrete blocks, which were then subjected to severe weekly cycles of ponding with a saturated salt solution and drying. For comparison, two solid stainless steel (304 and 316LN) bars and a carbon steel bar (ASTM A 615) were also included. The times-to-corrosion of these bars were estimated through almost weekly monitoring of the macrocell current, open-circuit potential, and polarization resistance for up to 3 years. From a chloride concentration-vs.-time profile established for the test blocks, the amount of chloride ions each bar was able to tolerate was estimated and compared. Based on such information, an analysis of the long-term costs associated with the use of these bars in a bridge deck in Virginia was also conducted. This interim report was prepared to provide bridge engineers with this timely information. The information should be valuable in making a rational selection of the most cost-effective metallic reinforcing bars that will satisfy the specified design life for concrete bridge components that will be exposed to different degrees of salting.

Book excerpt: This report summarizes the major conclusions drawn from its companion reports, which described investigations conducted using a stainless steel-clad bar, selected stainless steel bars (304, 316LN, and duplex 2205), and a carbon steel bar in concrete and in simulated concrete pore solutions (with various concentrations of chloride and pH) to assess the comparative corrosion resistance of the clad bar. The most important conclusion is that stainless steel cladding serves as an excellent protection for the carbon steel core. The clad bars and the solid stainless steel bars tolerated the same concentration of chloride ions without corroding, a level that was at least 15 times more than the corrosion threshold for carbon steel bars. Simple cost comparisons demonstrated that the clad bar is also a cost-effective reinforcement for extending the service life of future concrete bridges. Based on its excellent corrosion resistance and reasonable price, the study recommends that the clad bars be used in the construction of new concrete bridges in Virginia as long as the mechanical and physical characteristics of the bars are at least equivalent to those specified by the American Society for Testing and Materials in ASTM A 615.

Book excerpt: To meet the challenge of a design life of 100 years for major concrete bridges, economical and corrosion-resistant reinforcing bars will be needed. The preliminary results for stainless steel-clad bars in a recent investigation funded by the Federal Highway Administration suggested that stainless steel-clad bars could quality. To verify these results, this investigation compared the behavior of clad bars, three solid stainless steel (316LN, 304, and 2205) bars, and the traditional carbon steel bars in test concrete blocks exposed to weekly cycles of ponding with a saturated salt solution and drying. Regular measurements of electrochemical parameters such as macrocell current, corrosion rate, and open-circuit potential throughout the first 700 days of exposure indicated that the clad bars and the three solid stainless steel bars have virtually the same excellent resistance to corrosion. Whereas the carbon steel bars started to corrode after only 90 days of exposure, the other bars did not evidence any discernible corrosion activity, even after 700 days. A comparison of the estimated chloride concentrations at 90 and 700 days indicated that the clad bars and the stainless steel bars could tolerate at least 15 times more corrosive chloride ions than could the carbon steel bars.

In the United States alone, maintenance and replacement costs for deficient bridges are measured in billions of dollars. The application of corrosion-resistant steel reinforcement as an alternative reinforcement to existing mild steel reinforced concrete bridge decks has potential to mitigate corrosion problems, due to the fundamental properties associated with the materials. To investigate corrosion prevention through the use of corrosion-resistant alloys, the performance of corrosion resistance of MMFX microcomposite steel reinforcement, a high-strength, high-chromium steel reinforcement, was evaluated. The study consisted of both field and laboratory components conducted at the Iowa State University Bridge Engineering Center to determine whether MMFX reinforcement provides superior corrosion resistance to epoxy-coated mild steel reinforcement in bridge decks. Because definitive field evidence of the corrosion resistance of MMFX reinforcement may require several years of monitoring, strict attention was given to investigating reinforcement under accelerated conditions in the laboratory, based on typical ASTM and Rapid Macrocell accelerated corrosion tests. After 40 weeks of laboratory testing, the ASTM ACT corrosion potentials indicate that corrosion had not initiated for either MMFX or the as-delivered epoxy-coated reinforcement. Conversely, uncoated mild steel specimens underwent corrosion within the fifth week, while epoxy-coated reinforcement specimens with induced holidays underwent corrosion between 15 and 30 weeks. Within the fifth week of testing, the Rapid Macrocell ACT produced corrosion risk potentials that indicate active corrosion for all reinforcement types tested. While the limited results from the 40 weeks of laboratory testing may not constitute a prediction of life expectancy and life-cycle cost, a procedure is presented herein to determine life expectancy and associated life-cycle costs.
