Book excerpt: The results from the exposure experiments provided a map for the various heat treatments to identify when IsGC susceptibility will occur. Results showed that AA2099 went through several attack categories as samples were aged to under-aged (UA), peak-aged (PA), and over-aged (OA) conditions. The morphology in the cross section progressed from pitting to IsGC to pitting caused by early-stage crosshatch intra-granular attack. The susceptibility to IsGC was determined to follow a similar trend for T phase growth in another Al-Cu-Li alloy heat-treated within the same temperature and time ranges. Electrochemical experiments also concluded that the formation of the T1 particle is integral in the susceptibility to IsGC. The corrosion potentials of a specially synthesized bulk analog T1 and AA2099 matrix samples were measured in identical environments that were used for the exposure tests. The free-corrosion potential of T1 was lower than the matrix in all three solutions, which indicates the particle will preferentially dissolve in the alloy when galvanically connected to its surroundings. TEM characterization showed that samples that displayed a high density of T1 isolated along grain and subgrain boundaries also displayed a large amount of IsGC. Conversely, treating to the OA condition or cold working the sample produced nucleation of T1 into the matrix. This caused the localized attack to shift back to a primarily pitting morphology. The increased formation of matrix T1 was also seen in the breakdown potentials of the alloy, which became more negative and approached the breakdown potential of pure T1.

Book excerpt: Abstract: ASTM B117 salt fog exposure tests were performed on AA7075, AA7050, AA2099, and AA2024 plate samples and AA2524 sheet samples. Plate samples were tested in the longitudinal (L), short transverse (ST), and longitudinal transverse (LT) orientation, and the sheet samples in the L orientation to compare their corrosion behavior. Four tests were performed utilizing differing exposure durations 48 hours, 72 hours, 120 hours, and a longer duration 168 hours test. Optical microscopy of the AA7075, AA2524, AA7050, and AA2024 samples showed that large microstructural pits and pits greater than 10 microns in diameter formed on the alloys surface. AA2099 had more pits that were less than 10 microns in diameter than the other alloys. Optical profilometry results showed that pit depths in for 2099 and 7050 were predominantly less than 250 microns in depth, indicating that cathodic kinetics are reduced on these alloys. This was confirmed by cathodic polarization showing that AA2099 has a lower limiting current density than 2024. Pit number densities for 2099 were generally below 1000 pits per mm2, and higher pit number densities were dominated by small pits less than 250 microns deep. Deaerated anodic polarization shows that 2099 is more corrosion resistant, having a higher pitting potential than 7075 by 100 mV SCE.

To develop a mechanistic understanding of the role of localized corrosion in the stress corrosion process, bulk samples of T(sub 1) (Al2CuLi) and a range of Al-Cu-Fe impurity phases were prepared for electrochemical experiments. Potentiodynamic polarization and galvanic couple experiments were performed in standard 0.6 M NaCl and in simulated crevice solutions to assess corrosion behavior of these particles with respect to the alpha-Al matrix. A comparison of time to failure versus applied potential using a constant load, smooth bar SCC test technique in Cl(-), Cl(-)/CrO4(2-), and Cl(-)/CO3(2-) environments shows that rapid failures are to be expected when applied potentials are more positive than the breakaway potential (E sub br) of T(sub 1) (crack tip) but less than E(sub br) of alpha-Al (crack walls). It is shown that this criterion is not satisfied in aerated Cl(-) solutions. Accordingly, SCC resistance is good. This criterion is satisfied, however, in an alkaline isolated fissure exposed to a CO2 containing atmosphere. Rapid failure induced by these fissures was recently termed preexposure embrittlement. Anodic polarization shows that the corrosion behavior of T(sub 1) is relatively unaffected in alkaline CO3(2-) environments but the alpha-Al phase is rapidly passivated. X ray diffraction of crevice walls from artificial crevices suggests that passivation of alpha-Al occurs as hydrotalcite-type compound (LiAl2(OH)6)2(+) - CO3(2-) - nH2O. Book excerpt: Wreckage of 'Carnauba, ' a 1930s vintage Sikorsky S-38 aircraft, a beloved icon of SC Johnson's early history, was found on July 5, 2000, in seawater off of an Indonesian island of West Irian Jaya. The company decided to recover this aircraft from seawater, conserve it, and display it in its museum, as part of their rich heritage. The objective was to study the aluminum alloy used on the aircraft for its chemical and mechanical properties, suggest the corrosion mechanism of aluminum alloy 2024 in seawater, and recommend preservation methods for the same. Chemical analysis performed on the samples collected from the site revealed that copper was the primary alloying element. Copper is responsible for increasing the strength. However, copper is also the reason for pitting corrosion of the aluminum alloy, causing material loss and reducing the structural stability of the wreckage. Copper forms intermetallics with other elements, such as magnesium and aluminum, and is distributed in the aluminum matrix heterogeneously. In order to study the corrosion mechanism of aluminum alloy 2024, it was subjected to potentiodynamic tests in sodium chloride solution. In the presence of an electrolyte like seawater, the difference between the potentials of these intermetallics and the surrounding aluminum matrix creates a galvanic cell. The galvanic cells serve as sites for localized corrosion. Chloride ions are responsible for pitting of alloy 2024. A pitting potential of around -600mV was observed when sodium chloride was used as an electrolyte. The average corrosion rate measured for wrought aluminum alloys was around 0.05 mm/year. The thesis provides guidelines or recommendations for the procedure to be followed in recovering aircraft from seawater, and retain it in its as found condition. Recommendations about various measurements like pH, dissolved oxygen, salinity, pressure, temperature, and velocity need to be taken and the visual assessment needs to be done before the aircraft is hauled from the seawater were specified. After the aircraft has been recovered, recommendations for handling, cleaning, and prevention of corrosion using coatings such as carnauba wax and inhibitors such as chromates, have been stated.
