Book excerpt: Chloride ion attack on Al 7075-T6 in aqueous hydrochloric acid leads to localized corrosion and subsequent initiation of fatigue cracks on the surface. Pitting is observed when the specimen is exposed to a corrosive environment. Microcracks, voids, extrusions, and intrusions are then formed during the fatigue process. From a global viewpoint, all of the corrosion and fatigue damage appears to be randomly oriented, resulting in a change in the surface roughness. The Laser Speckle Sensor technique is used to detect the minute surface texture change, associated with the damage caused by corrosion and fatigue. Nonuniform surface roughness is observed due to corrosion. The corrosion pits tend to coalesce along the rolling direction. The change in surface roughness is significant around the crack tip during the fatigue process. As a result there are synergistic activities; the surface roughness caused by corrosion and fatigue leads to crack initiation, and the crack growth further increases surface roughness.

In order to improve material resistance to corrosion fatigue, it is necessary to reduce pit-tip stresses in the corroded pits areas. Shot peening (SP) is an important and well-known cold working process, having been used in industrial applications for a long time. Shot peening as intense plastic deformation in the thin surface layer affects cold surface hardening by primary inducing favorable residual compressive stresses. It is used in order to increase fatigue strength in operation and to improve fatigue resistance of precorroded material. The paper deals with the surface integrity of shot-peened high-strength 7075-T651 aluminium alloy. The paper describes the effects of SP treatment by presenting analyses of surface roughness measurement, residual stresses, material bending fatigue resistance, fractographic analysis of fatigued specimens, and electrochemical potentiodynamic testing.

Book excerpt: Axial fatigue tests were performed on a 7075-T6 aluminum alloy in tension-compression and under superimposed positive mean stresses in dry air and in aqueous 0.5N NaCl solution. Both corrosive environments and positive mean stresses resulted in lower fatigue lives but no interaction between these variables was observed. Crack initiation in air occurred at electropolish pits at inclusion/alloy interfaces and propagated primarily in a Stage I (crystallographic) mode. A model for environment assisted cracking is presented which suggests that hydrogen induced cleavage is responsible for the degradation in fatigue properties of this alloy. Book excerpt: The effects of environment on fatigue behavior are quite intimately related to such test variables as stress intensity, cyclic frequency, and temperature. The effect of these variables has been shown to be quite complex. However, a consistent pattern of behavior is beginning to emerge which, it is hoped, will lead to a considerably changed understanding of the corrosion-fatigue process. It is considered probable that an increased understanding of the corrosion-fatigue process will also contribute measureably to an improved understanding of general fatigue processes. Material variables such as composition, directionality of properties, and microstructure, have important effects on corrosion-fatigue behavior of aluminum alloys. However, it appears that these variables, at least in gaseous environments, may be important largely because of their effects on the mechanical behavior of aluminum alloys. On the other hand, studies in seawater suggest that these variables become increasingly important as the corrosive nature of the environment increases. This memorandum discusses in detail the effects of both test variables and material variables on corrosion fatigue. In addition, current theories of corrosion-fatigue mechanisms are outlined, and several methods of preventing corrosion fatigue are suggested. (Author).

They are used in many critical structural applications including automotive and aerospace components. These applications frequently subject the alloys to static and cyclic loading in service. Additionally, the alloys are often subjected to aggressive corrosive environments such as saltwater spray. These chemical and mechanical exposures have been known to cause premature failure in critical applications. Hence, the microstructural behavior of the alloys under combined chemical attack and mechanical loading must be characterized further. Most studies to date have analyzed the microstructure of the 7XXX alloys using two dimensional (2D) techniques. While 2D studies yield valuable insights about the properties of the alloys, they do not provide sufficiently accurate results because the microstructure is three dimensional and hence its response to external stimuli is also three dimensional (3D). Relevant features of the alloys include the grains, subgrains, intermetallic inclusion particles, and intermetallic precipitate particles. The effects of microstructural features on corrosion pitting and corrosion fatigue of aluminum alloys has primarily been studied using 2D techniques such as scanning electron microscopy (SEM) surface analysis along with post-mortem SEM fracture surface analysis to estimate the corrosion pit size and fatigue crack initiation site. These studies often limited the corrosion-fatigue testing to samples in air or specialized solutions, because samples tested in NaCl solution typically have fracture surfaces covered in corrosion product. Recent technological advancements allow observation of the microstructure, corrosion and crack behavior of aluminum alloys in solution in three dimensions over time (4D). In situ synchrotron X-Ray microtomography was used to analyze the corrosion and cracking behavior of the alloy in four dimensions to elucidate crack initiation at corrosion pits for samples of multiple aging conditions and impurity concentrations. Additionally, chemical reactions between the 3.5 wt% NaCl solution and the crack surfaces were quantified by observing the evolution of hydrogen bubbles from the crack. The effects of the impurity particles and age-hardening particles on the corrosion and fatigue properties were examined in 4D.
