Book excerpt: While carbon nanotubes (CNTs) have exceptional properties, synthesis -- especially of high-quality, ordered assemblies of CNTs such as vertically aligned arrays ("forests") - remains a barrier to their broader commercial adoption. In particular, high-throughput production of CNTs via chemical vapor deposition (CVD) requires improvements in both control (i.e. achieving uniformity in CNT size and alignment) and efficiency (i.e. maximizing the yield of CNTs relative to a population of catalyst nanoparticles). These developments are critical for applications such as thermal interface materials, electrical interconnects, and filtration membranes. This thesis utilizes in situ characterization techniques to explore the synthesis of CNT forests, and to tailor CNT morphology by dynamic control of process conditions. First, the formation of CNT forests is studied with in situ environmental transmission electron microscopy (ETEM), revealing that carbon availability during particle formation enhances both the formation of Fe catalyst nanoparticles and CNT nucleation, resulting in a 10-fold increase in CNT density. Then, a machine learning model is presented to identify the phase of individual nanoparticles in ETEM videos, to correlate catalyst particle phase dynamics with CNT nucleation probability. Next, a benchtop CVD system with an in situ Raman probe is used to monitor CNT nucleation and density accumulation during forest growth, to identify the correlation between time-variant carbon exposure to the catalyst and resulting CNT crystallinity. Finally, the morphological development and growth kinetics of the CNT forest are shown to be mechanochemically modulated, by applying controlled mechanical forces during growth and coupling real-time height measurements with ex situ small-angle X-ray scattering analysis of forests grown under various loads. Taken together, these findings may be applied to the design and operation of large-area and continuous-feed reactors for CNT manufacturing.

Book excerpt: Carbon nanotubes (CNTs) are widely synthesized at high temperatures via floating catalyst chemical vapor deposition (FC-CVD) method. It is important to reduce the synthesis temperature of CNTs to allow better control of the reactor's conditions, and to eliminate the formation of carbon by-products as well as reduce the overall cost. Therefore, the main objectives of this work were (i) to synthesize carbon nanotubes at low temperatures using some improvements to the CVD technique, (ii) to investigate the effects of temperature on the synthesis of CNTs and (iii) to simulate the temperature and velocity profile of the FC-CVD system in the absence of reaction. The synthesis temperature of CNTs was examined in the range between 500oC and 600oC at 10oC interval. The preheating set temperature was varied between 150oC and 400oC at 50oC interval. All experiments were conducted at 1 atm and exposed sections were insulated with glass wool covered with aluminum foil. Three O-ring heating mantels were used as a preheater and three ceramic boats were used to collect the product. Temperature in-situ monitoring device was used to monitor the temperature profile in the reactor and provide the exact time to heat up the catalyst and, thus, initiate the reaction. A single heat source for both catalyst and reactor was employed to enhance the growth of CNTs. COMSOL Multiphysics was used to simulate the velocity and temperature profiles of the system in the absence of reaction. The morphology and internal structures of the CNTs formed were analyzed via Scanning Electron Microscope (SEM), Transmission Electron Microscope (TEM) and High Resolution Transmission Electron Microscope (HRTEM). The thermal stability and the purity of the products were analyzed by Thermal Gravimetric Analyzer (TGA). The results of the work showed that CNTs were formed at the synthesis temperature ranging from 530oC to 600oC. Both quality and quantity of CNTs synthesized were increased with the increase in synthesis temperature. The highest amount of carbon deposit was obtained when the preheating and the synthesis temperatures were set at 300oC and 600oC, respectively. However, based on the TGA results, the highest purity of CNTs was achieved when the preheating and the synthesis temperatures were set at 200oC and 600oC, respectively. Well aligned CNTs were found when the preheating temperature was set at 400oC for synthesis temperatures of 570oC and 580oC. The use of single heat source for both catalyst and reactor was found to induce the formation of well aligned CNTs at synthesis temperature of 550oC. The simulation results indicated some regions in the reactor have variation in both temperature and velocity profiles. This, indirectly, affects the formation of CNTs. To conclude, this work has successfully achieved the outlined objectives. The amount of product produced and its quality depend both on the preheating values and the synthesis temperature.

Book excerpt: Vertically-aligned carbon nanotube (VACNT) arrays are both an important technological system, and a fascinating system for studying basic principles of nanomaterial synthesis. However, despite continuing efforts for the past decade, important questions about this process remain largely unexplained. Recently, nanotube research investigations have been conducted, aiming at revealing the underlying growth mechanisms, rather than merely studying the feasibility on new growth methods. Nonetheless, growth deactivation and the accompanying termination mechanisms still remain a topic of nanotube synthesis science. Due to the extremely small size, however, direct characterization of various transport and conversion events occurring at the catalyst surface is not an easy task. Thus investigations on growth kinetics are the first step to resolve questions about growth mechanism. Before exploring kinetic aspects of the growth process, one must achieve reliable growth conditions since growth non-reproducibility retards obtaining reliable growth data and undermines the scientific value of the data. In order to improve growth reliability, several factors that may contribute to growth non-reproducibility were identified and thereafter mitigated. Firstly, a simulation study was conducted to achieve insight into temperature and velocity profile of gases inside the reactor since gas flow dynamics can render growth environment near the substrate non-uniform. Interestingly, when argon gas was used as the main carrier gas, natural convective flow emerged, generating flow circulation before the gas reached the substrate placed at the center of the tube reactor. This flow circulation was not favorable for controlled gas introduction. This problem could be resolved by using a more heat- and momentum- conductive gas such as helium. Secondly, atomic force microscopy of annealed catalyst revealed that the aluminum sub-layer was not thermally stable at the growth temperature although this material has been widely used as a barrier layer to avoid silicide formation of catalyst on silicon substrates. In this respect, aluminum oxide should be a better choice, but under-stoichiometry of the aluminum oxide layer, which originated from sputter target degradation, affected thermal stability of the layer. Reactive sputtering by oxygen addition greatly enhanced thermal stability, and finally defect-free catalyst nanoparticles were formed by thermal annealing. Thirdly, the effect of the small part-per-million levels of oxygen-containing species on VACNT growth revealed that oxygen-containing gas impurities in nominally pure gas sources have a great influence on growth kinetics in a positive way; their presence increases catalyst lifetime and growth yield. However, the kinetic behavior that is highly sensitive to gas purity is prone to showing an interfering kinetic trend where the real mechanism is masked by the significant gas impurity effect. The stark difference in catalytic lifetime after the introduction of high-performance gas purifiers shows that extremely tight control of the reaction gas composition purity is necessary to obtain controlled growth of CNTs under atmospheric chemical vapor deposition (CVD) conditions. Finally, more reliable growth of VACNTs was achieved, and thereafter the next step for fundamental growth kinetics measurement was followed. Finally, the CVD system was equipped with an optical micrometer that enables in-situ measurement of the height of growing VACNTs, which have advantageous structure facilitating measurement of growth kinetics since the array height has a robust correlation with growth yield and thereby growth rate. Various ethylene and hydrogen combinations were examined to capture growth kinetics related to different gas environment. The measured initial growth rates were linearly proportional to ethylene concentration, whereas a reciprocal relation was observed with respect to hydrogen concentration. The apparent activation energy was higher than reported in references. Flow rate variation experiments revealed that gas phase reaction is involved as the crucial growth step, which supports the observed high activation energy. Consequently, a growth model was proposed so that it could reasonably fit the initial growth rate data. Kinetic aspects related to growth deactivation were explored by measuring the final growth height and catalyst lifetime. Unlike growth with unpurified gases, growth became much less sensitive to gas composition after purification. Importantly, it was observed that growth deactivates by deficit of carbon source when relatively low ethylene was introduced. This result is surprising since ethylene pressure should be high enough at the catalyst, considering the calculated sticking coefficient of ethylene is very low, approximately 10^-5. Thus it substantiates the idea that catalyst-mediated gas pretreatment process is critical to sustain nanotube growth. Importantly, this idea challenges the widely accepted growth termination concept whereby nanotube stops growing due to catalyst encapsulation by excessive carbon. Indeed, reduced flow rate of gas mixture increased growth yield remarkably by promoting the gas pretreatment over the catalyst. Catalyst ripening, or steric hindrance by interaction of nanotubes can be an alternative reason for growth termination, but analysis of morphologies of the annealed catalyst and as-grown nanotubes revealed that their effects were not significant for the corresponding growth conditions.

Book excerpt: A method offering precise control over the synthesis conditions to obtain carbon nanotube (CNT) samples of a single chirality (metallic or semi-conducting) is presented. Using this nanolithographic method of catalyst deposition, the location of CNT growth is also precisely defined. This technique obviates three significant hurdles that are preventing the exploitation of CNT in micro- and nano-devices. Microelectronic applications (e.g., interconnects, CNT gates, etc.) require precisely defined locations and spatial density, as well as precisely defined chirality for the synthesized CNT. Conventional CVD synthesis techniques typically yield a mixture of CNT (semi-conducting and metallic types) that grow at random locations on a substrate in high number density, which leads to extreme difficulty in application integration. Dip Pen Nanolithography (DPN) techniques were used to deposit the catalysts at precisely defined locations on a substrate and to precisely control the catalyst composition as well as the size of the patterned catalyst. After deposition of catalysts, a low temperature Chemical Vapor Deposition (CVD) process at atmospheric pressure was used to synthesize CNT. Various types of catalysts (Ni, Co, Fe, Pd, Pt, and Rh) were deposited in the form of metal salt solutions or nano-particle solutions. Various characterization studies before and after CVD synthesis of CNT at the location of the deposited catalysts showed that the CNT were of a single chirality (metallic or semiconducting) as well as a single diameter (with a very narrow range of variability). Additionally, X-ray photoelectron spectroscopy (XPS) was used to characterize the deposited samples before and after the CVD, as was lateral force microscopy (LFM) for determination of the successful deposition of the catalyst material immediately after DPN as well as following the CVD synthesis of the samples. The diameter of the CNT determines the chirality. The diameter of the CNT measured by TEM was found to be consistent with the chirality measurements obtained from Raman Spectroscopy for the different samples. Hence, the results showed that CNT samples of a single chirality can be obtained by this technique. The results show that the chirality of the synthesized CNT can be controlled by changing the synthesis conditions (e.g., size of the catalyst patterns, composition of the catalysts, temperature of CVD, gas flow rates, etc.).
