Testing was part of the Blade Reliability Collaborative (BRC) led by Sandia National Laboratories (SNL).

Book excerpt: This paper describes a simplified method for converting wind turbine rotor design loads into equivalent-damage, constant-amplitude loads and load ratios for both flap and lead-lag directions. It is an iterative method that was developed at the National Renewable Energy Laboratory (NREL) using Palmgren-Miner's linear damage principles. The general method is unique because it does not presume that any information about the materials or blade structural properties is precisely known. According to this method, the loads are never converted to stresses. Instead, a family of M-N curves (moment vs. cycles) is defined with reasonable boundaries for load-amplitude and slope. An optimization program iterates and converges on the constant amplitude test load and load ratio that minimizes the sensitivity to the range of M-N curves for each blade section. The authors constrained the general method to match the NedWind 25 design condition for the Standards, Measurements, and Testing (SMT) blade testing pro gram. SMT participants agreed to use the fixed S-N slope of m = 10 from the original design to produce consistent test-loads among the laboratories. Unconstrained, the general method suggests that slightly higher test loads should be used for the NedWind 25 blade design spectrum. NedWind 25 blade test loads were computed for lead-lag and flap under single-axis and two-axis loading.

Comparisons of the ultimate loads observed in the full-sacle test are presented and conclusions are drawn based on the mechanisms found. The thesis consists of a comprehensive summery and a collection of three papers and four patent applications.

Book excerpt: Full-scale fatigue testing of wind turbine blades is conducted using resonance test techniques where the blade plus additional masses is excited at its first resonance frequency to achieve the target loading amplitude. Because there is not a direct relationship between the force applied by an actuator and the bending moment, the blade is instrumented with strain gauges that are calibrated under static loading conditions to determine the sensitivity or relationship between strain and applied moment. Then, during dynamic loading the applied moment is calculated using the strain response of the structure. A similar procedure is also used in the field to measure in-service loads on turbine blades. Because wind turbine blades are complex twisted structures and the deflections are large, there is often significant cross-talk coupling in the sensitivity of strain gauges placed on the structure. Recent work has shown that a sensitivity matrix with nonzero cross terms must be employed to find constant results when a blade is subjected to both flap and lead-lag loading. However, even under controlled laboratory conditions, potential for errors of 3 percent or more in the measured moment exist when using the typical cross-talk matrix approach due to neglecting the influence of large deformations and torsion. This is particularly critical when considering a biaxial load as would be applied on the turbine or during a biaxial fatigue test. This presentation describes these results demonstrating errors made when performing current loads measurement practices on wind turbine blades in the lab and evaluating potential improvements using enhanced cross-talk matrix approaches and calibration procedures.

The blades are one of the most expensive components of a wind turbine, and their mass has cost implications for the hub, nacelle, tower and foundations of the turbine so it is important that they are not unnecessarily strong. Fatigue is often an important design driver, but fatigue of composites is poorly understood and so large safety factors are often applied to the loads. This has implications for the weight of the blade. Full scale fatigue testing of blades is required by the design standards, and provides manufacturers with confidence that the blade will be able to survive its service life. This testing is usually performed by resonating the blade in the flapwise and edgewise directions separately, but in service these two loads occur at the same time. A fatigue testing method developed at Narec (the National Renewable Energy Centre) in the UK in which the flapwise and edgewise directions are excited simultaneously has been evaluated by comparing the Palmgren-Miner damage sum around the blade cross section after testing with the damage distribution caused by the service life. A method to obtain the resonant test configuration that will result in the optimum mode shapes for the flapwise and edgewise directions was then developed, and simulation software was designed to allow the blade test to be simulated so that realistic comparisons between the damage distributions after different test types could be obtained. During the course of this work the shortcomings with conventional fatigue analysis methods became apparent, and a novel method of fatigue analysis based on multi-continuum theory and the kinetic theory of fracture was developed. This method was benchmarked using physical test data from the OPTIDAT database and was applied to the analysis of a complete blade. A full scale fatigue test method based on this new analysis approach is also discussed.

Book excerpt: Sub-scale testing of wind turbines in wind tunnels is necessary for better understanding the blade aerodynamics and wakes as well as for producing data necessary to validate computational approaches for simulating these flows. For these experiments to have the most relevance, the wakes generated by the sub-scale turbines must contain the important characteristics found in modern utility-scale turbines. In this work, a new design approach was proposed for developing wind turbine blades for sub-scale wake testing. The approach is expected to allow wakes of small scale (2 m diameter) wind turbine rotor to contain many of the important physics of wakes generated by an industrial scale wind turbine rotor despite the difference in size. The design approach matched the blade load distributions for utility-scale and sub-scale turbines, and the results showed that the design goals are achieved. To independently assess the approach, the designed and industrial scale blades were modeled using numerical simulations. The simulation results indicated that many of the important features in the wake of the full-scale blade are present in that of the sub-scale blade. The blade was manufactured and instrumented for blade surface pressure measurements, and the instrumentation development was performed to allow for inflow, blade load distribution and wake measurements in a large-scale wind tunnel. Unsteady inflow, unsteady blade load distribution, and instantaneous wake measurements were acquired to characterize wake development and near-wake behavior. The results demonstrated that the instrumentation was successful and effective in characterizing the blade loading and flow field. In addition, the results showed that the measurement of both blade loading and wake properties facilitate understanding of the wake’s behavior, and the blade load distribution can be used to explain the near-wake structure. Tests covering a wider range of conditions would be valuable for validating simulations of wind turbine flows.
