Book excerpt: This book reports the results of exhaustive research work on modeling and control of vertical oil well drilling systems. It is focused on the analysis of the system-dynamic response and the elimination of the most damaging drill string vibration modes affecting overall perforation performance: stick-slip (torsional vibration) and bit-bounce (axial vibration). The text is organized in three parts. The first part, Modeling, presents lumped- and distributed-parameter models that allow the dynamic behavior of the drill string to be characterized; a comprehensive mathematical model taking into account mechanical and electric components of the overall drilling system is also provided. The distributed nature of the system is accommodated by considering a system of wave equations subject to nonlinear boundary conditions; this model is transformed into a pair of neutral-type time-delay equations which can overcome the complexity involved in the analysis and simulation of the partial differential equation model. The second part, Analysis, is devoted to the study of the response of the system described by the time-delay model; important properties useful for analyzing system stability are investigated and frequency- and time-domain techniques are reviewed. Part III, Control, concerns the design of stabilizing control laws aimed at eliminating undesirable drilling vibrations; diverse control techniques based on infinite--dimensional system representations are designed and evaluated. The control proposals are shown to be effective in suppressing stick-slip and bit-bounce so that a considerable improvement of the overall drilling performance can be achieved. This self-contained book provides operational guidelines to avoid drilling vibrations. Furthermore, since the modeling and control techniques presented here can be generalized to treat diverse engineering problems, it constitutes a useful resource to researchers working on control and its engineering application in oil well drilling.

Book excerpt: This thesis investigated the monitoring and analysis of signals related to the vibration of large rotary blasthole drills. The research focused on a machine with electric drilling actuators: such machines are used as primary production equipment in the drill-and-blast cycle of the surface (open-pit) mining process. The performance of such machines is limited by the onset of severe vibrations, which can arise due to the interaction of geology, bit, drill string, machine structure, and control settings. Experimental data for the thesis were obtained during field periods at an iron ore mine in Minnesota's Mesabi Iron Range. The data acquisition and signal analysis techniques which were utilized are presented, including smoothing of signals and calculated variables such as specific energy. Ambient vibration sources and vibration aliasing issues are investigated. Results from analyzing structural response tests indicate that, as expected, the natural frequency of the drill mast decreases with increasing bit depth - although the mounting position of accelerometers distorts this trend. The pull down force (weight on bit) is shown to have no appreciable impact on the mast's natural frequency, nor on the mast's damping ratio. A strong relationship between rotary speed and the dominant vibration frequency peaks at 3x and 6x rotary speed is demonstrated, and a physical explanation of the 6x vibration peak is postulated. The rotary motor current is shown to consistently exhibit frequency peaks at 3x and 6x rotation speed, indicating that this variable is a good candidate for use either as a substitute for accelerometer feedback, or as an auxiliary signal to detect down-the-hole vibration when it is not manifested by the mast mounted accelerometers. System identification is used to demonstrate that the dynamic relationship between vibration and rotary current, while it can be modeled locally, varies with depth and geology and hence is essentially a time-varying process. This results in the amplitude of rotary current not being usable as a proxy for vibration amplitude. Nonetheless, it is demonstrated that the root-mean-square (RMS) of the low frequency current oscillations, in a nonlinear combination with the RMS of the current signal as a whole, may be able to serve as a proxy for the RMS of the vibration signal.

Book excerpt: Most rotary blasthole drills used in the mining industry today are equipped with automatic control systems. However, few, if any, implement closed-loop feedback control of the drilling process itself. This thesis investigates the potential for such control on a large rotary electric blasthole drill. The control strategy examined is Proportional-Integral-Velocity (PIV) control. The drill was successfully equipped with a data logger, and a comprehensive set of drilling data was gathered at an open pit taconite mine in northern Minnesota. This data set was used to model the dynamics of both the feed and rotary actuators. A drilling process software simulator, based on hydraulic blasthole drill data originally developed in previous work [Aboujaoude 1991], was successfully replicated in Simulink, and thoroughly documented, overcoming a major shortcoming in Aboujaoude's work which provided incomplete information on the simulator implementation. The control strategy from the previous work was successfully integrated with the new process simulator, and its performance validated by comparison with the results presented in the previous work. The drilling process simulator was then modified by replacing the actuator dynamics with the models identified for the electric drill. The modified simulator was validated, and the behaviour of the system with the new actuator models while under feedback control was observed. The controller gains were re-tuned to achieve acceptable drilling performance with the new actuator models. This resulted in a prototype controller ready for field testing on the large rotary electric blasthole drill. In addition, this thesis has produced a fully documented drilling process simulator, suitable as a platform for future research.

Book excerpt: "As the mining industry continues to embrace technology to become more efficient and more environmentally conscious, automated solutions and processes will become more common. This is true for all types of mining independent of commodity or type of operation (surface or underground). Due to the specifics of its application a production drill used in surface mining is an attractive use case for automation – either full or of operator assist variety. The full operational cycle of a production drill rig is explored in detail; challenges and constraints regarding the implementation of automation are identified. The operational impacts of utilizing an automated production drill rig are commented upon. The research details the design, development and testing of a novel and advanced drill control system that incorporates advanced exceptions handling concepts thereby allowing the solution to be more appropriate for use during long periods of unsupervised drilling which represents the majority of a production drill’s operational cycle. Testing of the developed drill control system at a working mine site on a production drill was conducting and the results are presented and discussed. In addition, the influence of drill bit design on drill performance (and control) is explored and the influence of bit wear is commented upon.A drill propel and positioning solution that incorporates HPGPS sensor information and crawler track motor speed sensor information is proposed. Required positioning accuracy is defined. The propel and positioning solution was tested at a working mine site on a production drill and the results are presented and discussed. The requirements of an automatic levelling system are defined, and an improved solution is proposed. The research concludes with a proposal for a new intelligent drilling concept that includes better incorporation of the mine model and mine planning tools, automatic blast pattern generation, and on-the-fly pattern adjustment based upon monitoring-while-drilling signals. An overall, conceptual integration of the various proposed solutions is also presented"--

Book excerpt: Need for increased productivity has motivated interest in drilling equipment for high speed and high precision drilling. However, long drills exhibit aggressive and self-excited vibrations known as whirling motions. These vibrations deteriorate the outcome drilled surface qualities, i.e., finish, geometrical dimensioning and tolerances. Deep hole boring is the most complex and expensive drilling operation in terms of expertise needed, operating conditions and size. The present research is to study the whirling vibrations of the boring bar workpiece system in the BTA deep hole boring process. After a review of the literature, a set of objectives is outlined for the thesis. The objectives are to formulate an analytical model, which will include the self-excited motion caused by the internal cutting forces in the Z and Y directions and the active suppression forces used to counteract the cutting forces. This model will be used to carry out simulation studies on the whirling vibrations of the boring bar-workpiece system and to carry out some experiments in order to validate the analytical model. In view of the large number of machining parameters that influence the system dynamics and the resulting surface finish, geometrical dimensioning and tolerancing on the workpiece, a fuzzy logic model is proposed for off line modeling. Such a model will be used to examine the results obtained in the experiments and to predict the best parametric combinations that will provide the required surface finish. This will constitute an open loop control of the vibrations. An active vibration suppression is carried out to reduce the whirling motion of the boring bar-workpiece system, which in turn will improve the surface finish. Two electrodynamic shakers are used in Z-Y plane to overcome the displacement of the boring bar while drilling. The experimental investigations are carried out in the deep hole boring laboratory. Instrumentation involving proximity pickups, oscillator, amplifiers and demodulator are used to measure the displacement response and the orbital motion of the boring bar-workpiece system, and two electrodynamic shakers to suppress the motion. The surface roughness, straightness and circularity are measured which are related to the whirling vibrations and the machining parameters.

A rotary drilling system is the best known technology to extract them from underground. The vibration and stability of drilling systems have been studied for decades to improve drilling efficiency and protect expensive down-hole components. It is well known that severe drill-string vibrations are caused by many different loads: axial loads such as the hook load and the self-weight of the drill-string, end torques applied by the surface motor and restrained at the bit, the inertial load caused by whirling, the fluid drag force, and the contact force between the borehole wall and the drill-string. The drill-string is usually subjected to a complex combination of these loads. The motivation for this dissertation is the need to understand the complex vibration states and the stability of the drill-string in order to better control its constructive and destructive potential. A mathematical model is proposed to describe the steady-state stability of a long, vertical, rectilinear drill-string. The model accounts for a complex combination of constant and variable loads that affect the behavior of drill-strings. The first critical values of these loads and the corresponding mode shape are obtained by the analytical method and the Rayleigh-Ritz method. COMSOL and ABAQUS are used to validate the numerical results for the cases without analytical solutions. With these results, we see that the Rayleigh-Ritz method gives accurate results and is a good way for us to understand more deeply the dynamics of the drilling process and predict the instability of the drilling system.
