Book excerpt: Research into and development of single polymer composites (SPCs) have increased consistently over the last decade, due to growing concerns for the environment. SPCs are an emerging class of materials of composites which have improved mechanical properties compared with their larger homogeneous counterparts. These SPCs have economic and environmental benefits and are fully recyclable. This research aimed to produce fibrillar SPCs of low linear density polyethylene (LLDPE), polypropylene (PP) (lower melt flow grade) and carbon nanotubes loaded poly(butylene terephthalate) (PBT-CNT) by using the concept of microfibrillar reinforcement composites (MFCs) manufacturing technique via a simple extrusion, drawing and processing technique. Microfibrillar single polymer composites (MF-SPCs) were prepared by the hot-compaction of PBT-CNT, LLDPE and PP555G fibrils extracted by using selective solvents from the immiscible drawn blends of PP (higher melt flow grade)/PBT-CNT, polyvinyl alcohol (PVA)/LLDPE and PVA/PP555G respectively, and were then characterised by their thermal, morphological, mechanical, and electrical behaviour (only for PBT-CNT MF-SPCs samples). LLDPE MF-SPCs and PP555G MF-SPCs can potentially be used in automotive and construction, and consumer products such as suitcases and sporting apparel. The resulting uniaxial composites showed excellent improvements in stiffness of 65% for PBTCNT (30%) MF-SPCs, 194% for PBT-CNT (50%) MF-SPCs, 307% for LLDPE MF-SPCs and 367% for PP (lower melt flow grade) MF-SPCs over their respective neat isotropic PBT-CNT, LLDPE and PP samples. The microfibrillar structure and excellent orientation with high aspect ratios were maintained and observed using scanning electron microscopy (SEM). PBT-CNT MFSPCs demonstrated moderately electrical conductive behaviour, which probably could be used in a variety of industrial applications such as in sensors, self-regulating heaters and electromagnetic interference shielding. The thesis concludes with suggestions for further research in the future, based on the findings of this study.

However, most traditional composite materials are difficult to recycle. Because of their enhanced recyclability, thermoplastic single-polymer composites (SPCs), i.e., composites with fiber and matrix made from the same thermoplastic polymer, have attracted much attention in the recent years. High-performance polymer fibers in combination with same polymer matrices would lead to a fully recyclable single polymer composite that has major ecological advantages. However, because a single polymer is involved in the composite, thermoplastic SPCs manufacturing presents a unique set of technical problems, and different approaches from those in standard composites manufacturing are frequently needed. Two specific issues in SPCs manufacturing are how to produce distinct forms of the same polymer and how to consolidate them. So far, most investigations have been reported on a single-component hot compaction method and two-component molecular methods. However, in these methods, either the processing window is too narrow or some impure materials are introduced into the system. The key issue in thermoplastic SPCs processing is how to melt-process the matrix without significantly annealing or even melting the fiber. To overcome the above drawbacks in existing SPCs processing, particularly to widen the SPCs processing temperature window and to purify the SPCs, a novel SPCs manufacturing process utilizing the characteristics of slowly crystallizing polymers was developed and investigated. Highly oriented and highly crystalline fibers made of a slowly crystallizing polymer are mixed with the amorphous form of the same polymer and then consolidated together under heat and pressure. In this dissertation research, two slowly crystallizing polymers, poly(ethylene terephthalate) (PET) and poly(lactic acid) (PLA), were used as model systems for SPCs processing. To study the deformation and failure mechanisms of PET and PLA SPCs, the SPCs were characterized using tensile test, tearing test, impact test, SEM, optical microscopy, and other methods. The change of crystallinity and orientation of the material forms during SPCs processing were characterized by DSC and XRD. The effects of major process conditions on the performance of the SPCs were studied. It was found that the processing temperature played a profound role in affecting the fiber-matrix bonding property. The compression molded SPCs exhibited enhanced mechanical properties. For the PET SPCs with 45% by weight fiber content the tensile strength is four folds of that of non-reinforced PET. After reinforcement, the tearing strength of the PLA SPCs is almost an order higher than that of the non-reinforced PLA. The fusion bonding behavior of two crystallizable amorphous PET sheets was also studied. Several characterization methods including SEM, TEM and polarized microscopy (either on etched or on non-etched samples) were used to observe interfacial bonding morphology of the crystallizable amorphous PET sheets. For a bonded sample, a layer of transcrystals with a thickness of 1-2 ©+m was found right at the interface. A secondary but much larger zone with a distinct morphology was observed outside the transcrystal layer. With increase of the heating time, the width of the whole interfacial region decreases. The interfacial morphology was found to significantly affect the interfacial bonding quality. The testing results further indicated that high bonding temperature with an appropriate holding time promotes interfacial bonding of two crystallizable amorphous PET.

Therefore, polymer/metal oxide nanocomposites are fabricated by the polymerization-induced phase separation and the composites are characterized their mechanical and electrochemical properties. The first work was conducted on fabrication and characterization of poly(ethyl acrylate) (PEA)/poly(methyl methacrylate) (PMMA)/aluminium oxide (Al2O3) composite to confirm the effect of their morphologies on mechanical properties. The dispersion state of Al2O3 in the PEA/PMMA blend matrix has a decisive effect on mechanical properties of PEA/PMMA/Al2O3 composite materials. Since the interactions between the PEA/PMMA chains and Al2O3 nanoparticles are at work, the small-sized clusters and individual clusters of Al2O3 into the composites improve the tensile strength as compared with neat PEA/PMMA blend. On the contrary, the larger and interconnected clusters of Al2O3 bring several partial failures because of the severe modulus mismatch between polymer and Al2O3 nanoparticles. When the polymer composite materials are pyrolyzed and then carbon composite materials are obtain, the carbon composites can be used for battery electrodes. Especially, the morphology of composite materials used in battery electrodes is critical to provide the requisite transport paths for ions and electrons to enable high performance. Therefore, polymer nanocomposites are demonstrated as the active component for sodium ion battery anode. For fabrication of the composites, poly(hydroxybutyl methacrylate) (PHBMA) is dissolved in furfuryl alcohol (carbon precursor) containing a photoacid generator (PAG), and then titanium oxide (anatase, TiO2) nanoparticles are dispersed in the solution. When the PAG exposes to UV, it turns into a strong acid that catalyzes the furfuryl alcohol polymerization. Carbonization of this polymer composite yields a porous nanocomposite. This nanocomposite exhibits nearly 3-fold greater gravimetric capacity in Na-ion batteries than the same titanium oxide nanoparticles that have been coated with carbon. In addition, a simple and scalable method to tune the morphology of carbon/TiO2 composite is described using polymerization-induced phase separation of a mixture containing commercial TiO2 nanoparticles, poly(hydroxyethyl methacrylate) (PHEMA), and photoacid generator (PAG) dissolved in furfuryl alcohol (FA). The morphology is controlled by the molecular weight of PHEMA and FA concentration that impact the miscibility and mobility. The polymerized composite is carbonized to yield porous carbon/TiO2 electrodes. Electrochemical impedance spectroscopy (EIS) analysis illustrates that subtle changes in synthetic conditions can dramatically impact the electrical or ion conductance, primarily through modulation in the solid electrolyte interphase (SEI). A careful investigation of the SEI layer on the porous carbon/TiO2 composites demonstrates a clear correlation between the SEI and the surface area of the porous anode as determined by transmission electron microscopy (TEM) and X-ray photoelectron spectroscopy (XPS).
