Book excerpt: The main objective of this thesis is to efficiently disperse and align SWNTs in two different polymer matrices to obtain an orthotropic composite whose strength, stiffness and electrical properties depend on the orientation of the SWNTs. The SWNTs are successfully dispersed and aligned in a polyimide matrix and a polymer blend of UDMA/HDDMA. In-situ polymerization under sonication is used to disperse the SWNTs in polyimide matrix and sonication is used to disperse SWNTs in the UDMA/HDDMA matrix. In both cases, an electric field is used to align the SWNTs in the polymer matrices. In the polyimide, the SWNTs are aligned by electrospinning technique, and in (UDMA/HDDMA) the SWNTs are aligned by applying an AC electric field, while the composite is cured. The electrical and mechanical properties of randomly dispersed SWNT polyimide composites and SWNT/UDMA/HDDMA composite are measured. The dielectric constant and storage modulus of SWNT polyimide composite increased with SWNT concentration. Low percolation (0.06 wt%) and an increase of 113% in storage modulus with 0.2 wt% SWNTs, both indicate good dispersion of SWNTs in the polyimide matrix. The dielectric constants, conductivity for the unaligned SWNT/UDMA/HDDMA composite are isotropic. The electrical and mechanical properties of the randomly dispersed SWNT polyimide composite and SWNT/UDMA/HDDMA composite are used as references when analyzing the aligned counter parts. Different characterization methods are used to assess the alignment of the SWNTs in the polyimide and (UDMA/HDDMA) matrices. A variety of characterization techniques, i.e. microscopy, Raman spectroscopy, electrical conductivity, dynamic dielectric spectroscopy and dynamic mechanical analysis, indicate preferential alignment of SWNTs in two types of polymers: Polyimide and (UDMA/HDDMA). Optical microscope images showed alignment of the SWNTs in the UDMA/HDDMA composite. Inspection of the Raman spectra on aligned SWNT polyimide composite fibers and aligned SWNT/UDMA/HDDMA composite indicates a decrease in the intensity of the tangential peak of the SWNT with increase in the polarizer angle. The difference in the perpendicular and parallel Raman peaks indicate preferential alignment of SWNTs in both the polymer matrices. In the aligned polyimide composite, percolation transition is at 0.2 wt% SWNT concentrations when dielectric constant is measured parallel to the aligned SWNTs. But percolation transition is at 0.65 wt% SWNT concentrations when dielectric constant is measured perpendicular to the aligned SWNTs. Electrical measurements on aligned SWNT polyimide and UDMA/HDDMA composite are highly anisotropic. In both cases, the dielectric constant values parallel to the direction of SWNT alignment are higher than the values perpendicular to the direction of SWNT alignment. To analyze the resulting anisotropy in the dielectric constant, Bruggeman's effective medium approach is used. The effective medium theory predicts the effective dielectric constant of a composite with aligned anisotropic inclusions. The effective dielectric constant, perpendicular to the aligned inclusions and parallel to the aligned inclusions is estimated. The dielectric constant values of aligned SWNT polyimide and aligned SWNT/UDMA/HDDMA composites are compared to the experimental results. Both the values from the theory and experiment show anisotropy in dielectric constant. The theory indicated that the dielectric constant parallel to the aligned inclusions is highly influenced by the dielectric constant of the inclusion and the dielectric constant perpendicular to the aligned inclusions is highly influenced by the dielectric constant of the polymer matrix. Results from the different characterizing techniques indicate that SWNTs are successfully aligned in the polyimide matrix and (UDMA/HDDMA) matrix by electrospinning technique and by an AC electric field respectively.

Book excerpt: Carbon nanotube (CNT) assemblies are seeing increasing use in engineering applications due to their advantaged, mass-specific physical properties. The high strength-to-weight ratio, electrical and thermal conductivity, and elastic properties make CNTs ideal for many aerospace, automotive, and electrical applications. In structural materials, CNTs are an outstanding candidate to provide nano-reinforcement, both in hybrid composites and nanocomposites, and they have been found to improve the hardness, yield strength, and conductivity of their matrix material. Additional enhancement of these matrices can be realized by using aligned CNTs (A-CNTs) of increased volume fraction, as explored in this work. In this thesis, ceramic matrix nanocomposites (CMNCs), specifically A-CNT/carbon matrix nanocomposites (A/C-NCs), are synthesized by first infusing a carbon precursor resin into A-CNT arrays with CNT volume fractions (v[subscript f]) ranging from 1-30 vol%, and then pyrolyzing the resin to create a carbon matrix around the A-CNTs. Previous work with A/C-NC hardness suggests that such a lightweight, superhard material may rival the density-normalized hardness of diamond at high v[subscript f]. Various processes were refined and tested in this work, yielding microscale void-free A/CNCs up to 30% v[subscript f], with an ~7% improvement in hardness over baseline pyrolytic carbon (PyC) for 1% v[subscript f] A/C-NCs and ∼10% improvement in hardness for 5% v[subscript f] A-CNTs. A reinfusion (i.e. an initial infusion/pyrolysis cycle with three additional reinfusion/pyrolysis cycles) procedure was developed and implemented, and testing is recommended as immediate future work. Although hardness determination of these reinfused samples is left for future work, the X-ray CT images of the final A/C-NCs after the fourth infusion show excellent infusion and few voids, suggesting that high hardness will be achieved. This thesis also explores and develops synthesis techniques for metal matrix nanocomposites (MMNCs), focusing on an aluminum matrix. As the surface energy of ACNTs is not conducive to wetting by Al (and many other metals), this surface energy must first be altered to allow Al matrix infusion for consistent composite fabrication. TiO2 is conformally decorated onto ~100 [mu]m-tall A-CNT arrays via atomic layer deposition (ALD). A reduction process for the TiO2 coating was developed, and a reduction to TiH2 was determined to be promising, as the TiH2 will not oxidize prior to Al infusion but can easily be reduced in a vacuum oven apparatus designed specifically to meet the needs of Al infusion. Towards MMNCs, both solder and aluminum matrices are infused into the TiO2-decorated A-CNTs. The solder experiments yielded mixed success, as the results suggest that both the reduction and the vacuum infusion steps are important factors determining successful wetting. Although Al infusion into an A-CNT array was unsuccessful without a dedicated Al infusion apparatus, molten Al was found to wet Ti well, which suggests that the Ti coating may allow for successful A-CNT wetting. Additional recommendations are provided to further refine the A/Al-NC fabrication process to improve Al infusion.

Book excerpt: This thesis is devoted to the fabrication of carbon nanotube structures for microelectronics packaging applications with an emphasis on fundamental studies of nanotube growth and assembly, wetting of nanotube structures, and nanotube-based composites. A CVD process is developed that allows controlled growth of a variety of CNT structures, such as CNT films, bundles, and stacks. Use of an Al2O3 support enhances the Fe catalyst activity by increasing the CNT growth rate by nearly two orders of magnitude under the same growth conditions. By introducing a trace amount of weak oxidants into the CVD chamber during CNT growth, aligned CNT ends can be opened and/or functionalized, depending on the selection of oxidants. By varying the growth temperature, CNT growth can be performed in a gas diffusion- or kinetics-controlled regime. To overcome the challenges that impede implementation of CNTs in circuitry, a CNT transfer process was proposed to assemble aligned CNT structures (films, stacks & bundles) at low temperature which ensures compatibility with current microelectronics fabrication sequences and technology. Field emission and electrical testing of the as-assembled CNT devices indicate good electrical contact between CNTs and solder and a very low contact resistance across CNT/solder interfaces. For attachment of CNTs and other applications (e.g. composites), wetting of nanotube structures was studied. Two model surfaces with two-tier scale roughness were fabricated by controlled growth of CNT arrays followed by coating with fluorocarbon layers formed by plasma polymerization to study roughness geometric effects on superhydrophobicity. Due to the hydrophobicity of nanotube structures, electrowetting was investigated to reduce the hydrophobicity of aligned CNTs by controllably reducing the interfacial tension between carbon nanotubes (CNTs) and liquids. Electrowetting can greatly reduce the contact angle of liquids on the surfaces of aligned CNT films. However, contact angle saturation still occurs.

Notably, circumferentially aligned CNT arrays have previously been grown on woven alumina filaments to form a "fuzzy fiber" reinforced plastic (FFRP) architecture with demonstrated improvements in inter- and intra-ply mechanical properties as well as multifunctional enhancement via tailorable electrical and thermal conductivities. However, thus far, the development of fuzzy carbon fiber reinforced plastics (fuzzy CFRP) with all-around enhanced mechanical properties has been elusive. In particular, prior work attaining growth of CNTs on carbon fibers (CF) have resulted in drastic reductions in fiber tensile strength (e.g., 55% loss), thereby compromising in-plane tensile properties of the resultant fuzzy CFRP. In this thesis, a novel method for high-yield growth of carbon nanotubes on carbon fiber is refined and implemented in the fabrication of unidirectional fuzzy CFRP plies with preserved tensile properties: Non-covalent functionalization of the CF surface coupled with a low temperature thermal chemical vapor deposition process enable high density catalyst adhesion and CNT growth below critical temperatures that would result in fiber strength loss. Successful scale-up to unidirectional fuzzy CFRP specimens with high (67%) and low (32%) CF volume fractions is presented. Testing results indicate that longitudinal elastic properties are retained for all fuzzy CFRP samples consistent with micromechanical analyses. Unexpectedly, the high fiber volume fraction fuzzy CFRP specimens show a 12% decrease in mean tensile strength that was hypothesized to be due to fiber damage introduced through transverse compression during processing of the fuzzy carbon fiber tows. As such, lower fiber volume fraction fuzzy CFRP specimens were subsequently tested and observed to retain strength. These advances pave the way for scale-up to fuzzy CFRP laminates with integrated multifunctionality and improved interlaminar performance without compromising in-plane mechanical properties critical to aerospace-grade composite materials.

The challenge in fabricating composites that exploit the unique properties of the CNT and the ideal processing ability and low cost of the polymer is in achieving a uniform dispersion of the filler in the polymer matrix. This body of work focuses on (1) techniques employed to disperse CNTs into a polymer matrix and (2) the effects of CNTs on the mechanical and electrical properties of the polymer. Poly (methyl methacrylate) (PMMA), an amorphous polymer, and poly (4-methyl-1-pentene) (P4M1P), a semi crystalline polymer, were chosen as the matrices. Non-functionalized single-walled carbon nanotubes and soot (unpurified carbon nanotubes) were chosen as the filler material.
