Topology optimization tools use mathematical algorithms, such as the finite element method and gradient computation, to generate designs based on desired characteristics and predetermined constraints. Initially a purely academic tool, topology optimization has advanced rapidly and is increasingly being applied to the design of a wide range of products and components, from furniture to spacecraft. To explore the potential and challenges of topology optimization, the National Academies of Sciences, Engineering, and Medicine hosted a two-day workshop on November 19-20, 2019, Exploiting Advanced Manufacturing Capabilities: Topology Optimization in Design. The workshop was organized around three main topics: how topology optimization can incorporate manufacturability along with functional design; challenges and opportunities in combining multiple physical processes; and approaches and opportunities for design of soft and compliant structures and other emerging applications. Speakers identified the unique strengths of topology optimization and explored a wide range of techniques and strengths of topology optimization and explored a wide range of techniques and achievements in the field to date. This publication summarizes the presentations and discussion of the workshop.

Book excerpt: Topology optimization (TO) is an automated design tool that integrates mathematical modeling with numerical analysis to automatically reduce weight and material usage while ensuring certain prescribed constraints on performance of the design are satisfied. The high-performance light-weight designs created through topology optimization are often free-form and organic, manufacturing of which through traditional casting, forming, or subtractive technologies can become quite challenging. Additive manufacturing (AM) is a class of more modern technologies that seem to alleviate this issue by fabricating complex parts layer by layer. On the other hand, the cost of additively manufactured parts increase significantly with material usage. Therefore, optimizing designs can reduce material usage, build time, and post-process time to make AM worthwhile. Thus, TO and AM complement each other to fabricate ever more complex high performance and customized yet affordable products. However, for these technologies to be integrated, there are certain issues, such as extraneous support structures or material anisotropy, that need to be considered within the optimization. Focus of this thesis is mainly on: 1. Addressing challenges on reducing amount of support structure and considering process-induced anisotropy throughout the optimization process. 2. Exploiting the capabilities of AM in free-form fabrication to improve performance by generating more complex multi-material designs. In other words, the present thesis attempts to make advances on integrating the two modern and promising fields, topology optimization and additive manufacturing by developing optimization algorithms that generate optimized designs while tracing Pareto frontiers. Perhaps the most important benefit of this class of methods is the fact that intermediate topologies remain structurally valid, thus iterative solvers can converge much faster. Further, these intermediate designs are local optimum solutions. These traits make these methods well-suited for rapidly exploring the design space to find freeform designs while ensuring their structural integrity.

Sophisticated structural features in the internal architecture or complex geometries can be manipulated and implemented to enhance the performance of the final structure. Topology optimization is a powerful numerical tool that provides engineers an efficient way to realize innovative designs at an early design stage. It seeks the optimum distribution of limited material volume within a predefined design domain for the optimization objective against a set of constraints. This makes it an attractive tool for obtaining the non-intuitive mechanical design of complex structures in the aerospace, automotive and biomedical industries among others. Effective and systematic topology optimization methods that can fully leverage the capabilities of the recent manufacturing developments needs to be developed. In this thesis work, novel topology optimization methods are formulated which allows the design of multi-material, geometrically complex structures, and functional microstructures. A robust and effcient multi-material method for 3D topology optimization problems is formulated that breaks the original multi-material problem into a series of binary phase topology optimization problems then solves sequentially similar to the Gauss-Seidel method. The efficiency and accuracy are improved by implementing the multi-resolution technique. Using relatively coarser mesh for displacement field compared to the design and density variables allows reduced CPU time for solving the system equation. Also, a topology optimization technique to design structures in microscale is provided. Homogenization method allows analysis of composite materials by considering an effective continuum with repetitive microstructures. An objective is formulated in topology optimization that designs microstructure so that when it is repeated through the macroscopic domain, the structure can obtain a certain target elastic properties. Finally, the topological complexity can be controlled by introducing an additional geometric constraint in the formulation. Lower bound in the perimeter value, which is defined as the sum of inner and outer boundaries, can drive the final topology to have more holes. This leads to a structure with more refined load transfer paths, and it can generate structurally sound internal architectures for an effective light weighting of currently existing engineering solutions. The addition of design capabilities of multi-material, microstructures, complex geometries in this work will provide the basis of advanced manufacturing centric topology optimization framework.

Moreover, since the text has an emphasis on geometrical design problems, where the design is represented by continuously varying—frequently very many— variables, so-called ?rst order methods are central to the treatment. These methods are based on sensitivity analysis, i. e. , on establishing ?rst order derivatives for - jectives and constraints. The classical ?rst order methods that we emphasize are CONLIN and MMA, which are based on explicit, convex and separable appro- mations. It should be remarked that the classical and frequently used so-called op- mality criteria method is also of this kind. It may also be noted in this context that zero order methods such as response surface methods, surrogate models, neural n- works, genetic algorithms, etc. , essentially apply to different types of problems than the ones treated here and should be presented elsewhere.
