Book excerpt: The heat flow during the unidirectional downward solidification of Al-7Si and Al-12Si alloys was analyzed using thermal analysis technique and inverse modeling. Chills instrumented with thermocouples were brought into contact with a small pool of liquid metal so as to minimize the effect of convection caused by pouring and temperature gradients. Modification melt treatment resulted in an increase in the cooling rate of the solidifying casting near the casting-chill interfacial region. The corresponding interfacial heat flux transients were also found to be higher. The thermal diffusivities of alloys were measured using a laser pulse technique and were found to be higher for modified alloys. However, the increase in the heat flux transients was attributed mainly to the improvement in the casting-chill interfacial thermal contact condition brought about by the decrease in the surface tension of the liquid metal upon the addition of sodium.

Book excerpt: Pure aluminium has a high thermal conductivity, but as alloying elements are added the thermal conductivity decreases. How much it occurs depends on the alloying elements and whether they are present in solid solution, as small precipitates or larger particles. The present work studies the influence of Cu and Mg additions on the thermal conductivity of Sr-modified as-cast and T6-heat treated Al-Si alloys for a wide range of temperatures (30-400 oC). An unmodified Al-Si alloy with no additions was analysed as well so as to investigate the influence of the modification with Sr. Three properties were determined to calculate the thermal conductivity: thermal diffusivity, specific heat and density. Thermal diffusivity measurements were carried out by means of a Laser Flash device. Regarding the Sr-modified Al-Si alloys, the highest thermal conductivity corresponds to the alloy without the addition of other elements in both as-cast and T6 condition. The alloys containing Cu have in general a lower thermal conductivity than the alloys with solely Mg. The presence of Mg has an overall beneficial effect in as-cast conditions for an alloy containing Cu. In contrast, this addition becomes detrimental for a copper-bearing heat-treated alloy in most of the temperature range. With regard to the Sr-modification outcome, it was found that enhances thermal conductivity in as-cast alloys. Nevertheless, its influence after the heat treatment requires a further study. The thermal conductivity increases normally with the temperature and when the T6 heat treatment is applied. This increment is attributable to the purer aluminium matrix obtained as the precipitates form, grow and coarsen.

Book excerpt: Accurate modeling of the metal casting process prior to creating a mold design demands reliable knowledge of the interfacial heat transfer coefficient at the mold metal interface as a function of both time and location. The phenomena concerned with the gap forming between the mold and the solidifying metal are complex but need to be understood before any modeling is attempted. The presence of mold coatings further complicates the situation. A commercial casting was chosen and studied in a gravity permanent mold casting process. The metal/mold interfacial heat transfer coefficient (IHTC) was the focus of the research. A simple, direct method has been used to evaluate the IHTC. Both the simulation and experiments have shown that a reasonably good estimate of the heat transfer coefficient could be made in the case studied. It has been found that there is a good agreement between experiments and simulations in the temperature profiles during the solidification process, given that the primary mechanism of heat transfer across the gap in permanent mold casting of light alloys is by conduction across the gap. The procedure utilized to determine the interfacial heat transfer coefficient can be applied to other casting processes. A recently completed project involving The University of Michigan and Mississippi State University, together with several industrial partners, which was supported by the USDOE through the Cast Metals Coalition, examined a number of cases of thermal contact. In an investigation which gave special consideration to the techniques of measurement, several mold coatings were employed and results presented as a function of time. Realistic conditions of coating thickness and type together with an appropriate combination of mold preheat and metal pouring temperature were strictly maintained throughout the investigation. Temperature sensors, in particular thermocouples, play an important part in validating the predictions of solidification models. Cooling curve information, as well as temperature gradient history both in the solidifying metal and within the mold are invariably required to be validated. This validation depends upon the response of the sensor concerned, but also on its own effect upon the thermal environment. A joint university/industry team has completed an investigation of the invasive effects of thermocouples upon temperature history in permanent molds determining the degree of uncertainty associated with placement and indicating how the time-temperature history may be recovered. In addition to its relevance to the all important study of thermal contact of the casting with metallic molds, the observations also impact the determination of heat flux and interfacial heat transfer coefficients. In these respects the study represents the first of its kind that has tackled the problem in depth for permanent mold castings. An important ramification of this investigation has been the errors likely to be encountered in mold temperature measurement with thin section aluminum castings, especially with respect to the plans for thermocouple placement. A comparison between the degree of uncertainty experienced in sand molds compared with that found in permanent molds reveals that the associated problems have a lesser impact. These conclusions and the related recommendations have been disseminated to industry and the technical community through project reports and publications.

Book excerpt: Traditionally, the design and eventual casting of engineering components has been plagued by the assumption of homogeneous mechanical properties across the whole of the casting. Such an assumption is rarely the case and often leads to overdesign and excessive downstream waste. To combat this, the Integrated Computation Materials Engineering (ICME) approach was implemented to provide an increased level of accuracy for the prediction of location specific properties in cast aluminum. Variable properties often result from variable cooling rates that occur in a structure resulting from cooling lines or chill blocks located within the mold package, variable alloying content and finally the defects present in the alloy. In the context of this research, variable cooling was studied using the concept of a maximum chill scenario where the heat transfer coefficient (HTC) was examined and found to develop over time. The resulting microstructure was included an extremely refined eutectic silicon within the interdendritic regions. Unique, time-dependent HTC maps were created for optimized maximum chill scenario casting conditions to provide unique cooling and solidification conditions across the whole of a casting. The effect of Magnesium on hypoeutectic Al-Si alloys Primary Dendrite Arm Spacing (PDAS) was examined next. Directional solidification experimentation was coupled with Cellular Automaton (CA) simulations to develop a model to predict the location specific PDAS within Al-Si-Mg alloys. Additionally, location specific properties are known to result from defects within the microstructure such oxide inclusions and porosity. These voided regions act as regions of increased stress and result in premature failure of engineered components. In this work the fluid flow, filling conditions and free surface of the molten aluminum was examined to create a new model that was accurately shown to predict the location specific defect content in a cast structure. Finally, the sum of this work was used to couple various Computer-Aided Engineering (CAE) software tools to complete the ICME approach. By coupling various commercial software, exact location specific mechanical properties were shown to be accurately predicted using a method term the CA - FEA approach. The CA - FEA approach is the first method for using physics based microstructure predictions to determine the location specific mechanical down to a cubic millimeter.
