Book excerpt: O presente trabalho analisa o Problema da Programação de Lotes Econômicos (ELSP) que, freqüentemente, se apresenta em indústrias com processos produtivos em linha (onde a produção segue uma seqüência especificada de operações). Tal linha deve manufaturar diferentes produtos, só sendo possível fabricar um produto por vez. Além disso, para o caso estudado, outra característica importante é que os tempos e custos de setup dependem da seqüência de fabricação escolhida. O objetivo do problema é determinar uma seqüência de produção que permita obter conjuntamente os menores custos de setup e de manter estoques, satisfazendo a demanda do mercado sem atrasos. É factível, na teoria, encontrar matematicamente uma solução ótima para o problema, mas sua obtenção se torna impraticável pelas numerosíssimas possibilidades e muitas variáveis a considerar. Por tal motivo, recorre-se ao uso de métodos heurísticos. Neste trabalho analisam-se os dados fornecidos por uma empresa de refrigerantes, que possui um processo em linha, e se estabelecem as seqüências e os volumes de produção para cada produto, obtendo custos próximos do ótimo. O método que se propõe não só é útil para o caso específico, senão também pode ser adaptado a indústrias que guardem características semelhantes.

The objective of this research is to optimize the production planning and scheduling decisions of companies in petrochemical industry field. A Mixed-Integer Linear Programming (MILP) model is developed for the capacitated lot sizing and scheduling problem with sequence dependent setup costs; that considers the chain of multiple suppliers, affiliates, warehouses and customers. Different grades can be produced by each affiliate, and a changeover cost occurs when changing the production from one grade to another. The model integrates scheduling and lot-sizing decisions with the logistics functions of transportation and warehousing. In particular, it provides answers to questions regarding the amount of each raw material to be purchased from each supplier, sequence of production plans, inventory levels, and warehouse selection to satisfy orders. Petrochemical companies usually own several joint-ventures and centrally prepare the affiliates' production plans for the upcoming periods; their current planning procedures do not consider the overall costs in their supply-chain. The developed model will integrate their raw material costs, production and sequencing costs, inventory costs and transportation costs from the supplier side across the supply-chain to the customer side. The problem under study is considered an NP-Hard problem due to its complexity and size; therefore, a three stage heuristic was developed which provided good quality solutions with an acceptable computational time. The first stage of the heuristic works on reducing the complexity of the model by removing the sequencing decisions; where the resulting model decides only the size of lots for each affiliate. In the second and third stages, an iterative process is done to reduce the total setup and total holding costs while restoring the sequencing decisions. The heuristic was applied on different problem instances of different sizes and the reported results were within a range of 0.09% - 2.0% away from optimality. The development of the Mixed-Integer Linear Programming and the Three Stage Heuristic is the main contribution of this research."--Abstract.

In almost all process industries, there are situations where products have short/long setup times, and the setup of the product and its subsequent production are carried over, across consecutive periods. The setup of a product is carried over across more than one successive period in the case of products having long setup times. A product having short setup has its setup time less than the capacity of the period in which it is setup. The setup is immediately followed by its production of the product and it may also be carried over, across successive time period(s). Many process industries require production of a product to occur immediately after its setup (without the presence of idle time between the setup and production of the product), and they also require the product to be continuously produced without any interruption. This book considers a single-machine, single-level and multiple-item CLSP problem. This book introduces the Capacitated Lot Sizing Problem with Production Carryover and Setup Crossover across periods (CLSP-PCSC). Mathematical models are proposed which are all encompassing that they can handle continuous manufacturing (as in process industries), and also situations where the setup costs and holding costs are product dependent and time independent/time dependent, with possible backorders, and with other appropriate adaptations. Comprehensive heuristics are proposed based on these mathematical models to solve the CLSP-PCSC. The performance of the proposed models and heuristics are evaluated using problem instances of various sizes. This book also covers mathematical models developed for the Capacitated Lot Sizing Problem with Production Carryover and Setup Crossover across periods, and with Sequence-Dependent Setup Times and Setup Costs (CLSP-SD-PCSC). These models allow the presence of backorders and also address real-life situations present in process industries such as production of a product starting immediately after its setup and its uninterrupted production carryover across periods, along with the presence of short/long setup times. Heuristics proposed for the CLSP-PCSC can be extended to address the CLSP problem with sequence dependent setup costs and setup times. All the models and heuristics proposed in this book address some real-life considerations present in process industries.
