Book excerpt: Membranes already have important applications in artificial organs, the processing of biotechnological products, food manufacture, waste water treatment, and seawater desalination. Their uses in gaseous mixture separations are, however, far from achieving their full potential. Separation of air components, natural gas dehumidification and sweeting, separation and recovery of CO2 from biogas, and H2 from refinery gases are all examples of current industrial applications. The use of membranes for reducing the greenhouse effect and improving energy efficiency has also been suggested. New process intensification strategies in the petrochemical industry have opened up another growth area for gas separation membrane systems and membrane reactors. This two volume set presents the state-of-the-art in membrane engineering for the separation of gases. It addresses future developments in carbon capture and utilization, H2 production and purification, and O2/N2 separation. Topics covered include the: applications of membrane gas separation in the petrochemical industry; implementation of membrane processes for post-combustion capture; commercial applications of membranes in gas separations; simulation of membrane systems for CO2 capture; design and development of membrane reactors for industrial applications; Pd-based membranes in hydrogen production; modelling and simulation of membrane reactors for hydrogen production and purification; novel hybrid membrane/pressure swing adsorption process for gas separation; molecular dynamics as a new tool for membrane design, and physical aging of membranes for gas separations. Volume 2 looks at problems combined with membrane reactors.

The membrane is comprised of very thin layers of fully dense palladium film deposited on both sides of a thin Group V metal foil, ion-milled prior to sputtering of the palladium. Palladium loading are kept low using the thin film deposition technology: 0.0012 grams of palladium per square centimeter of membrane is typically used, although thinner coatings have been employed. This membrane operates at temperatures on the order of 300 C and is capable of high rates of hydrogen flow. Flows are dependent on the pressure differential applied to the membrane, but flows of 105 sccm/cm2 and higher are regularly observed with differentials below one atmosphere. Long term testing of the membrane for a period in excess of 775 hours under constant conditions showed stable flows and an 85% hydrogen recovery efficiency. A system has been successfully applied to the hydrogen handling system of a proton exchange membrane fuel cell and was tested using a pseudo-reformate feed stream without any degradation in performance.

Book excerpt: This report summarizes progress made during the a three year University Coal Research grant (DEFG26-03NT41792) at the Colorado School of Mines. The period of performance was September 1, 2003 through August of 2006. We made excellent progress toward our goal of contributing to the development of high productivity, sulfur tolerant composite metal membranes for hydrogen production and membrane reactors. Composite Pd and Pd alloy metal membranes with thin metal films (1-7 {micro}m) were prepared on porous stainless steel and ceramic supports that meet or exceed the DOE 2010 and 2015 pure hydrogen flux targets at differential pressure of only 20 psi. For example, a 2 {micro}m pure Pd membrane on a Pall AccuSep{reg_sign} substrate achieved an ideal H{sub 2}/N{sub 2} separation factor of over 6000, with a pure hydrogen flux of 210 SCFH/ft{sup 2} at only 20 psig feed pressure. Similar performance was achieved with a Pd{sub 80}Au{sub 20} composite membrane on a similar stainless steel substrate. Extrapolating the pure hydrogen flux of this PdAu membrane to the DOE Fossil Energy target conditions of 150 psia feed pressure and 50 psia permeate pressure gives a value of 508 SCFH/ft{sup 2}, exceeding the 2015 target. At these thicknesses, it is the support cost that will dominate the cost of a large scale module. In a direct comparison of FCC phase PdCu and PdAu alloys on identical supports, we showed that a Pd{sub 85}Au{sub 15} (mass %) alloy membrane is not inhibited by CO, CO{sub 2}, or steam present in a water-gas shift feed mixture at 400 C, has better resistance to sulfur than a Pd{sub 94}Cu{sub 6} membrane, and has over twice the hydrogen permeance.

A palladium alloy membrane was prepared by electroless plating a layer of palladium (≈20 [mu]m) and then copper onto a commercially available porous (nominal 0.2 [mu]m pores) [alpha]-alumina substrate. The resulting multilayer metal film was annealed at 355 C for several days to promote metallic interdiffusion and alloy formation. During the heat treatment, a maximum hydrogen flux of 0.15 mol (STP)/m2 · s was observed at 355 C and a pressure drop ([Delta]P) across the membrane of 6.8 atm. The H2/Ar ideal separation factor was 68 at these conditions, however, the separation factor decreased upon thermal cycling. The other type of membrane fabricated was a palladium coated vanadium-copper alloy foil where the main advantage is the reduction in palladium film coating thickness to 100 nm per side. New methods are being developed for welding the thin foil into modules for testing. The hydrogen flux through a pinhole-free, 75 [mu]m thick Pd/VCu{sub 1.1}/Pd (atomic %) composite membrane was 0.66 mol (STP)/m2 · at 350 C and [Delta]P = 3.5 atm compared to 0.44 mol (STP)/m2 · s for a 71 [mu]m thick Pd/VCu10/Pd membrane. Vanadium alloy composition was checked using Auger electron spectroscopy (AES).

The hydrogen permeation rate in the temperature range of 600-900 C was determined for three classes of cermet membranes (ANL-1, ANL-2, and ANL-3). Among these membranes, ANL-3 showed the highest hydrogen permeation rate, with a maximum flux of 3.2 cm3/min-cm2 for a 0.23-mm-thick membrane at 900 C. Effects of membrane thickness and hydrogen partial pressure on permeation rate indicated that bulk diffusion of hydrogen is rate-limiting for ANL-3 membranes. The lack of degradation in permeation rate during exposure to a simulated syngas mixture suggests that ANL-3 membranes are chemically stable and suitable for long-term operation.

Book excerpt: To develop a new class of permselective inorganic membranes, the authors have identified electroless plating as a potential route to deposit a thin metal film on a porous substrate. Electroless plating is a controlled autocatalytic deposition of continuous film on the surface of a substrate by the interactions of a metal salt and a chemical reducing agent. This method can give thin films of metals, alloys and composites on both conducting and nonconducting surfaces. The objective of this project is to develop thin film palladium membranes for separation of hydrogen in high temperature applications. The authors plan to use electroless plating to deposit thin palladium films on microporous ceramic and silver substrates. They plan to characterize the membrane in terms of permeability and selectivity for gas separation. To accomplish the research objective, the project requires three tasks: (1) development of a process for composite membrane formation; (2) characterization of fabricated composite membrane; and (3) development of theoretical model for hydrogen gas separation. During this quarter they extended their single-staged complete-mixing and cross-flow models to design a Two-Unit-Series (TUS), a Two-Stage Counter-Current Recycle Membrane Cascade (CRMC) and a Five-Stage CRMC arrangement. These designs have been used to study the performance of membrane modules for the separation of hydrogen through Palladium-ceramic composite membranes. The results show that for high-selective membrane, the effect of flow arrangement is of no consequence. Multi-staged cascading significantly improve the product purity and product separation.

Book excerpt: Numerous Group IVB and VB alloys were prepared and tested as potential membrane materials but most of these materials were brittle or exhibited cracking during hydrogen exposure. One of the more ductile alloys, V-10Pd (at. %), was fabricated into a thin (107-[mu]m thick) composite membrane coated with 100 nm of Pd on each side. The material was tested for hydrogen permeability, resistance to hydrogen embrittlement, and long term hydrogen flux stability. The hydrogen permeability, [phi], of the V-10Pd membrane was 3.86 x 10−8 mol H2 m−1 s−1 Pa{sup -0.5} (avg. of three different samples) at 400 C, which is slightly higher than the permeability of Pd-23Ag at that temperature. A 1400 h hydrogen flux test at 400 C demonstrated that the rate of metallic interdiffusion was slow between the V-10Pd foil and the 100-nm-thick Pd coating on the surface. However, at the end of testing the membrane cracked at 118 C because of hydrogen embrittlement.

Book excerpt: South Africaʹs coal and platinum mineral resources are crucial resources towards creating an alternative and environmentally sustainable energy system. The beneficiation of these natural resources can help to enhance a sustainable and effective clean energy base infrastructure and further promote their exploration and exportation for economics gains. By diversification of these resources, coal and the platinum group metals (PGMs) especially palladium market can be further harnessed in the foreseeable future hence SA energy security can be guaranteed from the technological point of view. The South Africa power industry is a critical sector, and has served as a major platform in the South African socio-economic development. This sector has also been identified as a route towards an independent energy base, with global relevance through the development of membrane technologies to effectively and economically separate and purify hydrogen from the gas mixtures released during coal gasification.
