Book excerpt: The Amicon nonmetallic coating system previously developed for use on chromium-rich alloys was investigated for use on TD-Nickel in the 2200 to 2400 F. range. Major advances were made during the program. A simple air oxidation pretreatment of the base alloy resulted in excellent coating adhesion without special chromium precoating. A new family of coatings from talc, BaCrO4 and B2O3 were developed which gave major performance advantages over previous coatings. Further additions of forsterite increased coating oxidation resistance still further. The program resulted in a new coating for TD-Nickel which can be spray applied and fired in air to give a thin, tough and abrasion resistant coating providing at least an order-of-magnitude reduction in oxidation at temperatures up to 2300 F. Book excerpt: A program was conducted to develop vacuum pack processing parameters for reproducibly forming the duplex Cr-Al coating system on TD Nickel. Target protective capabilities of 500 hours cyclic oxidation protection at 2200 F and 100 hours protection at 2400 F were achieved and demonstrated with the vacuum pack Cr-Al coating. Data are presented detailing the parameters required to form the Cr-Al coating on TD Nickel by the vacuum pack process. Parametric studies were conducted in both laboratory size (3 in diameter x 8 in retort) and pilot scale (8 in diameter x 20 in retort) coating furances. A spray-diffusion technique was also developed for formation of the duplex Cr-Al coating on TD Nickel. The analogous microstructures of the spray and pack formed Cr-Al coatings are shown pictorially; and the spray processing parameters are discussed in detail. At the conclusion of the program an evaluation study was conducted to comparatively characterize the properties of uncoated and Cr-Al coated TD Nickel. The evaluation tests included: (1) cyclic oxidation in moving air at 1600, 2000, 2200 and 2400 F, (2) thermal shock tests (oxy-acetylene) at peak temperatures of 2200 and 2400 F, (3) tensile tests at temperatures from RT to 2400 F, and (4) stress-oxidation tests at 2200 and 2400 F. The evaluation data, presented pictorially and graphically, are discussed in detail. (Author).

Book excerpt: Studies were made to develop and evaluate Cr/Al duplex coatings for protection of dispersion-strengthened TD-Nickel and related alloys. Improved coating processes, both for vacuum and atmospheric pressure operation were developed. Modifications of the pack inert to control the rate of chromizing were found helpful in reducing coating defects. Protective capabilities for Cr/Al ocatings in cyclic-oxidation of greater than 500 hours at 2200F and 200 hours at 2400F were achieved. In sulfidation-erosion rig tests at 2100F, coatings were protective for about 150 hours. For temperatures of 2200F or below, neither thermal shock nor mechanical behavior were adversely affected by coating. Duplex coatings applied to TD Cobalt and TC-Nickel-Molybdenum alloys also gave satisfactory protection. (Author).

A duplex Cr/Al system was developed which gave good protection as determined by a laboratory cyclic oxidation test and limited simulated engine tests. Process parameters are presented for efficient application of the coating. An oxidation study was carried out and data presented to contribute further understanding of the behavior of the composite system. A comprehensive investigation of coating component thicknesses was carried out and correlation made with coating lifetime and failure mechanisms. Relationships are presented relating coating lifetime with amounts of coating components. Effects of coating on mechanical properties of the base material were measured with no conclusive degradation observed in tensile, stress rupture or thermal fatigue tests.

Book excerpt: The goal of this project was to explore and develop a novel class of nanoscale reinforced ceramic coatings for high temperature (600-1000 C) corrosion protection of metallic components in a coal-fired environment. It was focused on developing coatings that are easy to process and low cost. The approach was to use high-yield preceramic polymers loaded with nano-size fillers. The complex interplay of the particles in the polymer, their role in controlling shrinkage and phase evolution during thermal treatment, resulting densification and microstructural evolution, mechanical properties and effectiveness as corrosion protection coatings were investigated. Fe-and Ni-based alloys currently used in coal-fired environments do not possess the requisite corrosion and oxidation resistance for next generation of advanced power systems. One example of this is the power plants that use ultra supercritical steam as the working fluid. The increase in thermal efficiency of the plant and decrease in pollutant emissions are only possible by changing the properties of steam from supercritical to ultra supercritical. However, the conditions, 650 C and 34.5 MPa, are too severe and result in higher rate of corrosion due to higher metal temperatures. Coating the metallic components with ceramics that are resistant to corrosion, oxidation and erosion, is an economical and immediate solution to this problem. Good high temperature corrosion protection ceramic coatings for metallic structures must have a set of properties that are difficult to achieve using established processing techniques. The required properties include ease of coating complex shapes, low processing temperatures, thermal expansion match with metallic structures and good mechanical and chemical properties. Nanoscale reinforced composite coatings in which the matrix is derived from preceramic polymers have the potential to meet these requirements. The research was focused on developing suitable material systems and processing techniques for these coatings. In addition, we investigated the effect of microstructure on the mechanical properties and oxidation protection ability of the coatings. Coatings were developed to provide oxidation protection to both ferritic and austentic alloys and Ni-based alloys. The coatings that we developed are based on low viscosity pre-ceramic polymers. Thus they can be easily applied to any shape by using a variety of techniques including dip-coating, spray-coating and painting. The polymers are loaded with a variety of nanoparticles. The nanoparticles have two primary roles: control of the final composition and phases (and hence the properties); and control of the shrinkage during thermal decomposition of the polymer. Thus the selection of the nanoparticles was the most critical aspect of this project. Based on the results of the processing studies, the performance of selected coatings in oxidizing conditions (both static and cyclic) was investigated.
