Book excerpt: Femtosecond pulse lasers have proven to be versatile for micro-scale ablation of a variety of materials with high quality machining due to minimal residual stress, heat affected zone, and melting. In addition, femtosecond laser is one of the non-cleanroom techniques that does not require masking, chemical reagents, and multiple steps. This simple and convenient micromachining technique enables machining of various materials in 3-dimensional geometry. However, some factors such as optical scattering, beam shape, and debris accumulation hinder the high quality of ablation. In this dissertation, femtosecond laser was employed for the micromachining of electrospun nanofibers and metals. Optimization of a process for the high quality femtosecond laser machining was investigated. Femtosecond laser and electrospun poly(e-caprolactone) (PCL) nanofibers mesh interaction was analyzed by optical property measurements and the optical absorption and scattering coefficients were estimated. The specific energy required for ablating a unit volume of pure PCL nanofibers and polydimethylsiloxane-poly(e-caprolactone) (PDMS-PCL) core-shell nanofibers was measured. Material inherent optical properties including the ablation threshold fluence and the incubation coefficient of PDMS and PCL were estimated. Circular grooves were fabricated on aluminum, stainless steel 316, and Stellite 6 and circular disks were successfully machined from a thick section of Stellite. The tapered cross-section was detected from the Stellite disk and the tapering was minimized by varying pulse energy during ablation process. Moreover, a novel debris removal technique based on DC-dielectrophoresis (DEP) force was used to machine the linear and circular grooves on aluminum and the ablation depth and precision were compared with the gas jet debris removal technique.

Since it has wide range of applications in Microelectronics, medical device, aerospace etc., the accuracy of the process is of utmost significance. The current project proposes a machine vision assisted workstation for laser micromachining. The machine vision system not only has the ability to control the Laser path but also has the ability to locate the starting point of machining. The system was designed and developed from basic components, while MATLAB was used to control the laser direction, and to image the specimen. To analyse the limitations of the developed system, a rectangular shape was machined. Subsequently, known magnitudes of translational and rotational movements were given to the specimen. The images of machined area were captured before and after transformation. MATLAB algorithm was used to process the images to find the initial point of machined area on the transformed specimen. The laser beam is then guided to that point and the machining is repeated. The specimen was measured under microscope to find the error between the former and latter machined paths. Translational and angular errors were measured for various transformations. In this study, the challenges and corresponding possible solutions that are encountered in machining complex geometries are addressed. The study proposes mathematical function based and image processing based algorithms to find the machining coordinates and function-based approach was found to be more efficient for complex geometries. Furthermore, the effect of process parameters on the overall quality of the manufacturing are discussed. The COMSOL software was used to model all the effect of laser parameters on the roughness, depth and thickness of machined path. To validate the numerical model, experiments were conducted for different process parameters the results are in good agreement with a simulation results. The simulated model can be used to estimate the effect of the process parameters before the machining. Since the laser beam can be controlled on the geometry of the specimen and the study demonstrates the minimum possible error, this system can be applied to manufacture and repair wide range of microstructures.

Book excerpt: Femtosecond (fs) laser ablation possesses unique characteristics for micromachining, notably non-thermal interaction with materials, high peak intensity, precision and flexibility. In this dissertation, the potential of fs laser ablation for machining polyurea aerogel and scribing thin film solar cell interconnection grooves is studied. In a preliminary background discussion, some key literature regarding the basic physics and mechanisms that govern ultrafast laser pulse interaction with materials and laser micromachining are summarized. First, the fs laser pulses are used to micromachine polyurea aerogel. The experimental results demonstrate that high quality machining surface can be obtained by tuning the laser fluence and beam scanning speed, which provides insights for micromachining polymers with porous structures. Second, a new fs laser micro-drilling technique is developed to drill micro-holes in stainless steel, in which a hollow core fiber is employed to transmit laser pulses to the target position. The coupling efficiency between the laser and the fiber is investigated and found to be strongly related to pulse energy and pulse duration. Third, the fs laser with various energy, pulse durations, and scanning speeds has been utilized to pattern Indium Tin Oxide (ITO) glass for thin film solar cells. The groove width decreases with increasing pulse duration due to the shorter the pulse duration the more effective of the energy used to material removal. In order to fully remove ITO without damaging the glass, the beam scanning speed need to precisely be controlled. Fourth, fs laser has been utilized to scribe Molybdenum thin film on Polyimide (PI) flexible substrate for Copper Indium Gallium Selenide (CIGS) thin film solar cells. The experimental parameters and results including ablation threshold, single- and multiple-pulse ablation shapes and ablation efficiency were discussed in details. In order to utilize the advantages of the fs lasers, the fabrication process has to be optimized for thin film patterning and structuring applications concerning both efficiency and quality. A predictive 3D Two Temperature Model (TTM) was proposed to predict ablation characteristics and help to understand the fs laser metal ablation mechanisms. 3D temperature field evolution for both electrons and lattice were demonstrated. The ablation model provides an insight to the physical processes occurring during fs laser excitation of metals. Desired processing fluence and process speed regime can be predicted by calculating the ablation threshold, ablation rate and ablation crater geometry using the developed model.

The excellent mechanical and electrical properties of LTCC, combined with the ability to embed passive components offer superior radio frequency (RF) performance and device miniaturization for high-frequency applications. Due to its unique properties, LTCC provides superior performance in applications as diverse as military radar, imaging systems, advanced automotive sensing, telecommunications, and satellites. The use of LTCC in these applications has created a demand for the micromachining of holes, channels, and cavities with specific geometries and structures. Likewise, GFRP PCBs are the backbone of the electronics industry. They work to mechanically support and electrically connect components using conductive tracks, pads and other features etched from copper sheets laminated onto GFRP substrate. Since the electronics industry has been moving toward devices with smaller size and lower cost, there has been an increasing need to drill holes in GFRP PCBs with high quality and efficiency. Some of the conventional techniques used to machine LTCC and GFRP PCBs are micro punching, mechanical milling, and electrical discharge machining. These techniques can machine some structures on LTCC and GFRP PCBs, but the drawbacks such as geometry-limitation, wear and tear of tools, high-cost, complex equipment, lack of flexibility and crack-tendency limit the application of these techniques. Femtosecond laser micromachining is a comparatively new technique that offers a solution to meet the challenging demand for drilling of LTCC and GFRP PCBs. The unique properties of ultrashort pulse width and the extremely high peak intensity allow fs laser to drill high-quality holes and to minimize thermal and mechanical damage by the term of "cold" ablation mechanism. In this project, efficient processes for femtosecond laser drilling of LTCC and GFRP PCBs for RF packaging were developed. A high drilling quality with no trace of dross, debris and reacting layer was achieved. The effects of the laser parameters, including pulse energy, scanning speed, focal position, and pitch, on the hole quality, were investigated. A laser polishing process of LTCC was also developed since the reduction of surface roughness is of practical importance for achieving low microwave loss.

The forerunner of this technology was mostly the electronics industry with their need of manufacturing processes for electronic components, like printed circuit boards and integrated circuits. The market of microsystem technologies is in general a very fast growing market. According to a study of the European NEXUS organization (Network of Excellence in Multifunctional Microsystems), the worldwide market for microsystem technologies is growing at an average rate of 18% a year to a total of $38 billion in 2002. However, the focus of the development is distributed different in certain countries. While the US has for example a focus on parts for micro-electro-mechanical systems (MEMS), equipment for information technology, biomedicine and genetic engineering, Germany dominates in sensor technology for the automotive industry. Japan has traditionally a strong position in fine mechanics and precision engineering as well as in equipment for information technology and consumer goods. Until recently, the production of miniature components was focused on technologies, traditionally used in the electronics and semiconductor industry, like etching and other photofabrication techniques. Using these technologies extremely small feature sizes can be produced. Optical lithography for example produces features as small as 0.18 um and X-ray lithography can be used to produce even smaller features.
