Diesel particulate filter (DPF) using a ceramic wall flow filter is the promising technology for abating particulate matter pollution. The mechanical durability of ceramic filter due to vehicle vibration, thermal durability during regeneration and efficient and economical regeneration systems are the major concerns for making this system viable. A novel system of DPF with simple and viable regeneration method suitable to Indian urban transport was developed and evaluated for performance by field testing. DPF was designed using wall flow filter made from highly thermal shock resistant cordierite honeycombs after optimizing the back pressure and engine power loss. The mechanical durability was measured after fitting DPF in a transport bus and running it for several cycles, accumulating with periodic regeneration more than 20,000 km and observed no deterioration of performance. An electrical regeneration system was designed with a practical regeneration interval of about a day using stationary power and pressurized air source. The back pressure, smoke density, temperature, fuel consumption were measured at each cycle of field test before and after regeneration to evaluate the thermal durability, filtration efficiency and regeneration performance. The developed DPF system showed an average 0.4 g/km collection of particulate matter without any appreciable loss of power and no significant increase in fuel consumption. The results obtained during the field test and, engine performance and emission data collected on engine test bed are discussed.

The particulate matter (PM) emitted by a diesel engine is collected and then burned in a diesel particulate filter (DPF). Analysis and modeling works have been done in this research to provide insight on optimization of the DPF design and operating conditions to achieve low pressure drop across the filter to decrease fuel consumption and low peak temperature during regeneration to avoid filter melting, cracking, and/or catalyst deactivation. Limiting models of the 1-D two-channel DPF model are analyzed. Analytical predictions and physical insight on the filtration velocity, pressure drop, heat transfer, light-off and regeneration in a DPF are obtained. The hydraulic analysis enables an efficient optimization of the DPF that lead to a more uniform PM deposition profile and a decrease of the pressure drop. The heat transfer, light-off and regeneration analysis enable estimations of the DPF heat-up time, the speed and width of the temperature front, the light-off temperature and time, and the peak regeneration temperature. New DPF regeneration procedures are proposed to limit the maximum local temperature rise. In various cases a DPF is connected by a wide-angled cone (diffuser) to the engine exhaust pipe. A 2-D axisymmetric PM deposition and regeneration model is developed to investigate the impact of the inlet cone on the deposition rate and the regeneration temperature as well as on the transient inlet velocity distribution among the various DPF channels. The highest regeneration temperature and thermal stress when using an inlet cone may be quite higher than when it is absent. A major technological challenge in the regeneration of the ceramic cordierite filter is that a sudden decrease of the engine load, referred to as Drop to Idle (DTI), may create a transient temperature peak much higher than under either the initial or final stationary feed conditions. This excessive transient temperature rise may cause local melting or cracking of the ceramic filter. Suggestions on how to limit the peak temperature rise following a DTI are provided through numerous simulations of the 1-D and 2-D DPF regeneration models.

Since diesel engines are well known for their soot production, legislation has been adopted to regulate the release of particulate matter into the atmosphere. As these emissions standards become increasingly stringent, new methods of emission control become necessary. Of the options currently available, particulate filters appear to be the most promising solution to meet and exceed these emission standards. Particulate traps have been shown to successfully filter out up to 90 % of particulate matter. However, as particulate traps filter particulate matter they become filled, resulting in an increase in the exhaust back pressure. To alleviate this increase in pressure, the filter must be regenerated, i.e. the particulate matter must be ignited and burned away leaving a clean trap. Of the current regeneration methods, active regeneration via an external burner is one of the more robust methods. The scope of this work is to design a fuel-fired heater for the purpose of supplying sufficient quantities of heat to elevate the exhaust temperature to the point at which diesel particulate filter (DPF) regeneration will occur. As a precursor to the design, an in-depth literature review on the current state of the art, as well as calculations of the design.

Emission regulations imposed upon all internal combustion engines including Diesel engines on gaseous as well as particulates (soot) emissions by Environment Regulatory Agencies. In course of time, soot will be deposited inside the DPFs which tend to clog the filter and hence generate a back pressure in the exhaust system, negatively impacting the fuel efficiency. To remove the soot build-up, regeneration of the DPF must be done as an engine exhaust after treatment process at pre-determined time intervals. Passive regeneration use exhaust heat and catalyst to burn the deposited soot but active regeneration use external energy in such as injection of diesel into an upstream DOC to burn the soot. Since the regeneration process consume fuel, a robust and efficient operation based on accurate knowledge of the particulate matter deposit (or soot load)becomes essential in order to keep the fuel consumption at a minimum. In this paper, we propose a sensing method for a DPF that can accurately measure in-situ soot load using Electrical Capacitance Tomography (ECT). Simulation results show that the proposed method offers an effective way to accurately estimate the soot load in DPF. The proposed method is expected to have a profound impact in improving overall PM filtering efficiency (and thereby fuel efficiency), and durability of a Diesel Particulate Filter (DPF) through appropriate closed loop regeneration operation.

This is achieved by introducing various chemical components to the regeneration process, which are representative of what can be generated 'on board' a vehicle using an exhaust gas fuel reformer. By researching the effects of introducing such components using a periodic injection cycle the aim is to reduce the volume of 'reformates' required to assist in proficient diesel particulate filter regeneration. As a result, this study also aims to support future work in the development of exhaust gas fuel reformer design for DPF aftertreatment applications. All experiments were performed using a Ford Puma 2.0 litre diesel engine. A test rig was constructed and installed that featured a mini diesel particulate filter housed within a tubular furnace. Exhaust gas could be sampled directly from the exhaust manifold and fed through the DPF. Exhaust gas measurements were taken both pre and post DPF using a FTIR spectrometer. It was shown that the regeneration process could be supported substantially by the introduction of hydrogen. Similar properties were also demonstrated when introducing a hydrogen-carbon monoxide mixture. The introduction of these species allowed for the regeneration process to be implemented at filter temperatures substantially lower than the passive regeneration temperature. Furthermore, by introducing these simulated reformates using a periodic injection strategy, it was evident that similar benefits to the regeneration process could be attained with significantly less volumes of simulated reformates. In an attempt to effectively utilise the carbon monoxide generated during hydrogen production by an exhaust gas fuel reformer, this study defined an optimised hydrogen/carbon monoxide mixture ratio of 60% (v/v) hydrogen balanced with carbon monoxide. At this optimised mixture ratio, the filter demonstrated the highest regeneration efficiency of all ratios tested. Such data could be utilised in future work in the development of fuel reformer design.

Book excerpt: The project described in this report seeks to promote effective diesel particulate filter technology with minimum fuel penalty by enhancing fundamental understanding of filtration mechanisms through targeted experiments and computer simulations. The overall backpressure of a filtration system depends upon complex interactions of particulate matter and ash with the microscopic pores in filter media. Better characterization of these phenomena is essential for exhaust system optimization. The acicular mullite (ACM) diesel particulate filter substrate is under continuing development by Dow Automotive. ACM is made up of long mullite crystals which intersect to form filter wall framework and protrude from the wall surface into the DPF channels. ACM filters have been demonstrated to effectively remove diesel exhaust particles while maintaining relatively low backpressure. Modeling approaches developed for more conventional ceramic filter materials, such as silicon carbide and cordierite, have been difficult to apply to ACM because of properties arising from its unique microstructure. Penetration of soot into the high-porosity region of projecting crystal structures leads to a somewhat extended depth filtration mode, but with less dramatic increases in pressure drop than are normally observed during depth filtration in cordierite or silicon carbide filters. Another consequence is greater contact between the soot and solid surfaces, which may enhance the action of some catalyst coatings in filter regeneration. The projecting crystals appear to provide a two-fold benefit for maintaining low backpressures during filter loading: they help prevent soot from being forced into the throats of pores in the lower porosity region of the filter wall, and they also tend to support the forming filter cake, resulting in lower average cake density and higher permeability. Other simulations suggest that soot deposits may also tend to form at the tips of projecting crystals due to the axial velocity component of exhaust moving down the filter inlet channel. Soot mass collected in this way would have a smaller impact on backpressure than soot forced into the flow restrictions deeper in the porous wall structure. This project has focused on the development of computational, analytical, and experimental techniques that are generally applicable to a wide variety of exhaust aftertreatment technologies. By helping to develop improved fundamental understanding pore-scale phenomena affecting filtration, soot oxidation, and NOX abatement, this cooperative research and development agreement (CRADA) has also assisted Dow Automotive in continuing development and commercialization of the ACM filter substrate. Over the course of this research project, ACM filters were successfully deployed on the Audi R10 TDI racecar which won the 24 Hours of LeMans endurance race in 2006, 2007, and 2008; and the 12 Hours of Sebring endurance race in 2006 and 2007. It would not have been possible for the R10 to compete in these traditionally gasoline-dominated events without reliable and effective exhaust particulate filtration. These successes demonstrated not only the performance of automotive diesel engines, but the efficacy of DPF technology as it was being deployed around the world to meet new emissions standards on consumer vehicles. During the course of this CRADA project, Dow Automotive commercialized their ACM DPF technology under the AERIFYTM DPF brand.

Book excerpt: This thesis describes the development and application of an electric discharge for regenerating gelcast ceramic foam diesel particulate filters (DPF) for effective and efficient reduction of particulate matter (PM) emissions from diesel fuelled IC engines. The combustion in diesel compression ignition engines generates a number of unwanted by-products including PM. The PM from diesel engines is believed to be potentially carcinogenic when inhaled into the lungs and, therefore, needs to be controlled. Emission legislation has made it increasingly difficult for engineers to reduce PM emissions whilst meeting NOx targets by combustion optimisation alone, leading to the requirement for exhaust gas aftertreatment, most notably exhaust gas filtration. Filtration and regeneration (filter cleaning) technology must be robust, filter high amounts of PM, be compact, energy efficient and cost effective. A large number of published solutions do not meet all of these criteria. This research has developed a compact, efficient, robust and cost effective solution: The Autoselective regeneration of gelcast ceramic foam DPFs. Gelcast ceramic foam geometry can be optimised on a microscopic and macroscopic scale with a large number of material characteristics. This thesis develops and applies new methodology for rapid optimisation of gelcast ceramic foam DPFs. The optimum foam geometry is found to be highly application-dependent. Filters with >95% filtration efficiency and a low filtration volume have been demonstrated, although are limited in their PM mass holding capacity. It was found that filters with higher PM mass holding capacity require larger pore sizes and filtration volume. Design maps were produced to allow rapid optimisation of gel cast ceramic foams with a novel methodology that can be applied to all forms of deep bed filtration, saving both time and cost in future filter development. Investigation and optimisation of Autoselective regeneration demonstrated that the regeneration system is most effective when the electric discharge is active within the filter volume. Using modelling and novel methods for measuring heat flux from electrical discharges, thermal optimisation of the heat flows in the system were achieved. Rig tests increased the robustness of the regeneration system and developed profiled mesh electrodes to maximise the effective regeneration volume. An engine test programme demonstrated regeneration effectiveness of -12 g kW·1 h-I which is equivalent to -333 W for a typical 56 kW heavy duty diesel engine. Alternatives such as fuel burners and electrical resistance heaters typically consume between I and 5 kW of fuel energy for filter regeneration. Multiple electrode prototypes are presented and evaluated for efficient and effective on-engine and on-vehicle PM control.
