Book excerpt: The need for high-value added chemicals, such as functionalized hydrocarbons is growing rapidly. Among such functionalized hydrocarbons, olefins, alcohols, nitriles and amines with varying chain lengths are of prime interest. Traditionally, functionalized hydrocarbons are synthetized from petroleum feedstocks and are further processed by homogeneous catalysis. The major drawback of these traditional synthesis routes are: i) lack of regioselectivity, ii) use of expensive reagents, iii) multi-step processes and iv) formation of toxic by-products.In the present work, we synthetized functionalized hydrocarbons with a high regioselectivity in a "one-step one-pot" process employing Fischer Tropsch (FT) chain lengthening technology with a syngas (CO+H2) rich in CO, similar to compositions received from biomass feedstocks. Because nitrogenates are not observed during traditional FT synthesis, we used FT technology as a vehicle for producing long-chain hydrocarbon skeletons and ammonia as a co-reagent to provide terminal nitrogen functionalization. We showed that the reaction can be tuned via adjustments of the H2/CO ratio so as to favor the production of either terminal amines or nitriles over a promoted Co/MnOx catalyst. Up to 80% combined selectivity of chain-lengthened terminal olefins/amines/nitriles with high regioselectivity was reached. The physicochemical characterization of the spent Co/MnOx catalyst showed that the bulk of the catalyst was composed of Co2C while the surface contained Co-C-N complexes. We demonstrated using Chemical Transient Kinetics (CTK) that the formation of nitrogen-containing compounds during FT synthesis results from a surface polymerization involving a C1 monomer. We also showed that ammonia inhibits the formation of methane and increases the selectivity of alkenes over cobalt-based catalysts. Ammonia also enhances the water gas shift reaction over catalysts containing transition metal oxides.Olefins and oxygenates were also synthetized using well dispersed colloidal iron-based nanoparticles as catalyst. We showed that the combined functionalized hydrocarbon selectivity over pure colloidal iron nanoparticles is as high as 82% (72 % olefins + 10% alcohols) at H2/CO=0.3, while this selectivity over promoted colloidal iron nanoparticles is 78% (43% olefins, 35% alcohols) at H2/CO=0.3. Commercial iron bulk catalysts used in FT plants lead to a selectivity up to 6% of oxygenates, making our catalysts promising candidates for industrial applications.

Book excerpt: This project extends previously discovered Fe-based catalysts to hydrogen-poor synthesis gas streams derived from coal and biomass sources. These catalysts have shown unprecedented Fischer-Tropsch synthesis rates and selectivities for feedstocks consisting of synthesis gas derived from methane. During the first reporting period, we certified a microreactor, installed required analytical equipment, and reproduced synthetic protocols and catalytic results previously reported. During the second reporting period, we prepared several Fe-based compositions for Fischer-Tropsch Synthesis and tested the effects of product recycle under both subcritical and supercritical conditions. During the third and fourth reporting periods, we improved the catalysts preparation method, which led to Fe-based FT catalysts with the highest FTS reaction rates and selectivities so far reported, a finding that allowed their operation at lower temperatures and pressures with high selectivity to desired products (C{sub 5+}, olefins). During the fifth reporting period, we studied the effects of different promoters on catalytic performance, specifically how their sequence of addition dramatically influenced the performance of these materials in the Fischer-Tropsch synthesis. We also continued our studies of the kinetic behavior of these materials. Specifically, the effects of H2, CO, and CO2 on the rates and selectivities of Fischer-Tropsch Synthesis reactions led us to propose a new sequence of elementary steps on Fe and Co Fischer-Tropsch catalysts. More specifically, we were focused on the roles of hydrogen-assisted and alkali-assisted dissociation of CO in determining rates and CO2 selectivities. During this sixth reporting period, we have studied the validity of the mechanism that we propose by analyzing the H2/D2 kinetic isotope effect (r{sub H}/r{sub D}) over a conventional iron-based Fischer-Tropsch catalyst Fe-Zn-K-Cu. We have observed experimentally that the use of D2 instead of H2 leads to higher hydrocarbons formation rates (inverse kinetic isotopic effect). On the contrary, primary carbon dioxide formation is not influenced. These experimental observations can be explained by the two CO activation pathways we propose. During this reporting period, the experimental kinetic study has been also complemented with periodic, self-consistent, DFT-GGA investigations in a parallel collaboration with the group of Manos Mavrikakis at the University of Wisconsin-Madison. These DFT calculations suggest minimal energy paths for proposed elementary steps on Fe(110) and Co(0001) surfaces. These calculations support our novel conclusions about the preferential dissociation of CO dissociation via H-assisted pathways on Fe-based catalysts. Unassisted CO dissociation also occurs and lead to the formation of CO2 as a primary oxygen scavenging mechanism after CO dissociation on Fe-based catalysts. Simulations and our experimental data show also that unassisted CO dissociation route is much less likely on Co surfaces and that hydrocarbons form exclusively via H-assisted pathways with the formation of H2O as the sole oxygen rejection product. We have also started a study of the use of colloidal precipitation methods for the synthesis of small Fe and Co clusters using recently developed methods to explore possible further improvements in Fischer-Tropsch synthesis rates and selectivities. We have found that colloidal synthesis makes possible the preparation of small cobalt particles, although large amount of cobalt silicate species, which are difficult to reduce, are formed. The nature of the cobalt precursor and the modification of the support seem to be critical parameters in order to obtain highly dispersed and reducible Co nanoparticles.

A vast number of materials are produced from these processes, including oil, lubricants, waxes, diesel and jet fuels, hydrogen (e.g., fuel cell applications), gasoline, rubbers, plastics, alcohols, pharmaceuticals, agrochemicals, feed-stock chemicals, and other alternative materials. However, given the true complexities of the variables involved in these processes, many key mechanistic issues are still not fully defined or understood. This Special Issue of Catalysis will be a collaborative effort to combine current catalysis research on these metals from experimental and theoretical perspectives on both heterogeneous and homogeneous catalysts. We welcome contributions from the catalysis community on catalyst characterization, kinetics, reaction mechanism, reactor development, theoretical modeling, and surface science.

Book excerpt: Gasoline accounts for more than half of U.S. transportation energy usage and its consumption continues growing. Crude oil is where gasoline originates from. However, crude oil reserves are limited in most of the countries around the world. U.S. imports thousand barrels of gasoline per day, making it highly dependent on foreign oil import which imposes a threat to U.S. homeland security. To make the U.S. gasoline independent, alternative processes such as Fischer-Tropsch Synthesis process (FTS) can be promising to mitigate high gasoline demand on transportation fuel and increase fuel diversity. However, scalable, selective, and more efficient FTS technologies are required to align with the need for high gasoline production. Energy independence and security are some of the merits of making FTS a more efficient and less centralized process. Among the many challenges in FTS catalysis, selectivity to gasoline-range products is vital to be addressed. FTS uses synthesis gas (syngas, CO and H2) as feedstock. Normally, it follows the Anderson-Schulz-Flory (ASF) distribution. FTS can be environmentally benign and friendly, since there is no sulfur or nitrogen in the products. While FTS is conceived as a diesel-producing process, using either a cobalt or an iron catalyst. A bifunctional catalyst can be formulated and applied to improve gasoline selectivity via oligomerization, aromatization, and isomerization reactions. This thesis aims at exploring the potential of structured catalysts as candidates for intensified FTS process selective to gasoline production. In this thesis, structured bifunctional catalysts consisting of a monolith support, cobalt catalyst, and ZSM-5 with micro- or mesoporosity were synthesized and tested in a fixed bed reactor. Fine-tuning of the catalyst and process condition led to desirable gasoline selectivity. However, the CO conversion was hindered due to the mass transfer limitations in the microporous zeolite. Mesopores were, thus, introduced later to relax mass transfer limitation. CO conversion increased to near 90%, while maintaining high gasoline selectivity with the introduction of the mesopores. A highly active and selective structured catalyst was formulated. After successful synthesis and testing of the bifunctional structured catalysts, modeling was performed to assess the techno-economic feasibility and potential of the new catalytic process. The experimental data was used in a modular Gas-to-Liquid (GTL) plant to further study the potential of the structured catalysts for an intensified process, aiming to monetize stranded natural gas.

Book excerpt: Efforts during this second year focused on four areas: (1) continued searching and summarizing of published Fischer-Tropsch synthesis (FTS) mechanistic and kinetic studies of FTS reactions on iron catalysts; (2) investigation of CO adsorption/desorption and temperature programmed hydrogenation (TPH) of carbonaceous species after FTS on unsupported iron and alumina-supported iron catalysts; (3) activity tests of alumina-supported iron catalysts in a fixed bed reactor; (4) sequential design of experiments, for the collection of rate data in a Berty CSTR reactor, and nonlinear-regression analysis to obtain kinetic parameters. Literature sources describing mechanistic and kinetic studies of Fischer-Tropsch synthesis on iron catalysts were compiled in a review. Temperature-programmed desorption/reaction methods (the latter using mass-spectrometry detection and also thermogravimetric analyzer (TGA)) were utilized to study CO adsorption/-desorption on supported and unsupported iron catalysts. Molecular and dissociative adsorptions of CO occur on iron catalysts at 25-150 C. The amounts adsorbed and bond strengths of adsorption are influenced by supports and promoters. That CO adsorbs dissociatively on polycrystalline Fe at temperatures well below those of FT reaction indicates that CO dissociation is facile and unlikely to be the rate-limiting step during FTS. Carbonaceous species formed after FT reaction for only 5 minutes at 200 C were initially hydrogenated under mild, isothermal condition (200 C and 1 atm), followed by TPH to 800 C. During the mild, isothermal hydrogenation, only about 0.1-0.2 mL of atomic carbon is apparently removed, while during TPH to 800 C multilayer equivalents of atomic, polymeric, carbidic, and graphitic carbons are removed. Rates of CO conversion on alumina-supported iron catalysts at 220-260 C and 20 atm are correlated well by a Langmuir-Hinshelwood expression, derived assuming carbon hydrogenation to CH and OH recombination to water to be rate-determining steps. In the coming year, studies will focus on quantitative determination of the rates of kinetically-relevant elementary steps on Fe catalysts with/without K and Pt promoters and at various levels of Al2O3 support, providing a database for understanding (1) effects of promoter and support on elementary kinetic parameters and (2) for validation of computational models that incorporate effects of surface structure and promoters. Kinetic parameters will be incorporated into a microkinetics model, enabling prediction of rate without invoking assumptions, e.g. of a rate-determining step or a most-abundant surface intermediate. Calculations using periodic, self-consistent Density Functional Theory (DFT) methods were performed on two model surfaces: (1) Fe(110) with 1/4 ML subsurface carbon, and (2) Fe(110) with 1/4 ML Pt adatoms. Reaction networks for FTS on these systems were characterized in full detail by evaluating the thermodynamics and kinetics of each elementary step. We discovered that subsurface C stabilizes all the reactive intermediates, in contrast to Pt, which destabilizes most of them. A comparative study of the reactivities of the modified-Fe surfaces against pure Fe is expected to yield a more comprehensive understanding of promotion mechanisms for FTS on Fe.

Book excerpt: This project explores the extension of previously discovered Fe-based catalysts with unprecedented Fischer-Tropsch synthesis rate, selectivity, and ability to convert hydrogen-poor synthesis gas streams typical of those produced from coal and biomass sources. Contract negotiations were completed on December 9, 2004. During the first reporting period, we certified a microreactor, installed required analytical equipment, and reproduced synthetic protocols and catalytic performance previously reported. During this second reporting period, we have prepared and tested several Fe-based compositions for Fischer-Tropsch synthesis and tested the effects of product recycle under both subcritical and supercritical conditions. These studies established modest improvements in rates and selectivities with light hydrocarbon recycle without any observed deleterious effects, opening up the opportunities for using of recycle strategies to control temperature profiles in fixed-bed Fe-based Fischer-Tropsch synthesis reactors without any detectable kinetic detriment. In a parallel study, we examined similar effects of recycle for cobalt-based catalysts; marked selectivity improvements were observed as a result of the removal of significant transport restrictions on these catalysts. Finally, we have re-examined some previously unanalyzed data dealing with the mechanism of the Fischer-Tropsch synthesis, specifically kinetic isotope effects on the rate and selectivity of chain growth reactions on Fe-based catalysts.
