Book excerpt: The need for efficient thermally radiating structures for aerospace applications is apparent in many system designs including satellites, launch vehicles and hypersonic aircraft. While multidisciplinary structural optimization methods have been employed to design these systems, few have incorporated thermal radiation as part of their multi-physics analysis capability. Moreover, with the rapid advancement of manufacturing technologies, the ability to fabricate flight hardware with unprecedented geometric complexity has challenged the limits of human design intuition. As a result, there is a critical need for free-form design methods to harness the full potential of these new manufacturing techniques. This thesis presents a level set based topology optimization approach for designing thermally efficient radiating structures considering multiple objectives, constraints and disciplines. Level set based methods offer a key advantage of defining crisp structural boundaries while seamlessly handling complex geometric transformations. The first contribution of this thesis is deriving a shape sensitivity of the thermal heat power radiated objective function using the adjoint method. This sensitivity is a necessary ingredient for our gradient-based algorithm. The second contribution is developing a topology optimization framework capable of handling multiple objectives and constraints via the augmented Lagrangian method. Both von Mises stress and first mode frequency constraints are implemented since they are commonly found in aerospace design problems where severe structural loads can lead to catastrophic failure. The final contribution is testing several data mining techniques to identify prominent topological features of a large set of designs found using our topology optimization approach. The CUR matrix decomposition is best suited for identifying the principal designs and also aids in categorizing the solution topologies. These contributions are demonstrated on several 2D example problems where the goal is to identify thermally efficient radiating structures able to reject heat using limited material. Both von Mises stress and first mode frequency constraints are enforced to ensure that solutions are sufficiently rigid. The results indicate that many locally optimal solutions exist in the design tradespace with topologically diverse features. Additionally, we show that the thermal compliance objective function commonly used to design conductive structures is not sufficient when a radiating surface exists.

Topology Optimization is a mathematical approach developed to perform design optimization with the purpose of reducing material usage, while maximizing the structural and thermal performance, in accordance to specific design constraints. Additive manufacturing provides the capability to create internal structures and complex surfaces developed by topology optimization that would not be possible to produce by conventional manufacturing. The more structurally efficient configuration generated by topology optimization and fabricated with additive manufacturing can result in components with improved structural capability and reduced mass. Design optimization most often follows a single discipline approach in which analysis is carried out either by solving the problem from a structural or a thermal point view, but not both simultaneously. The present work involves the study of combined thermal and structural systems using a multidisciplinary optimization technique to design co-optimal systems. The investigation for this work consists of two case studies: the design of a structural heat conductor and the design of an exhaust-washed structure. For a simple structural heat conductor with various thermal and structural boundary conditions, minimizing compliance is a structural objective whereas minimizing the maximum temperature is a thermal objective, hence carrying out structural analysis on a thermally optimized beam and vice versa. The presence of a thermal load may influence the structural performance by affecting component behavior and vice-versa for structural loading. To overcome this problem, combining both thermal and structural analysis is important. Thus, a systematic study of obtaining a thermal objective using structural constraint and structural objective using a thermal constraint is carried out for the combined system to be co-optimal. Also, the design of aircraft exhaust washed structure has been carried out using a minimum compliance objective.

Topology optimization deals with some of the most difficult problems of mechanical sciences, but it is also of consid erable practical interest because it can achieve much greater savings than conven tional (sizing or shape) optimization. Extensive research into topology optimization is being carried out in most of the developed countries of the world. The workshop addressed the state of the art of the field, bringing together re searchers from a diversity of backgrounds (mathematicians, information scientists, aerospace, automotive, mechanical, structural and civil engineers) to span the full breadth and depth of the field and to outline future developments in research and avenues of cooperation between NATO and Partner countries. The program cov ered • theoretical (mathematical) developments, • computer algorithms, software development and computational difficulties, and • practical applications in various fields of technology. A novel feature of the workshop was that, in addition to shorter discussions after each lecture, a 30 minutes panel discussion took place in each sesssion, which made this ARW highly interactive and more informal.
