However, as has been pointed out several times (1, 2), an examination of the data shows considerable scatter. Even with carefully prepared smooth specimens, all from the same heat of steel, treated in the same manner and tested in the same laboratory, a range of 2 to 1 in number of cycles for failure at the same stress level is normal (1) and a range of 10 to 1 is not unusual (2). If the specimens are tested by different laboratories, slightly varying techniques will introduce further scatter (3).

In the study, 6061-T6 aluminium alloy plates in 4mm thickness, that are particularly used for aerospace and in automotive industries, were welded using Tungsten Inert Gas (TIG) welding and Friction Stir Welding (FSW) methods as similar joints with one side pass and parameters of varying tool rotation, weld speed and 2.3 degree tool tilt angle. The weld zones cross sections were analysed with light optical microscopy (LOM). During recent years several investigations have been made of fatigue properties of friction stir welded joints. The great majority of available data from the fatigue analysis of friction stir welded joints are concerned with uniaxial loading conditions for a simple geometry. In uniaxial loading nominal stress is normally used as reference stress and it is easy to determine. However, fatigue failure is a highly localized phenomenon in engineering components and determining the nominal stress is not always possible due to the complexity of structures and presence of stress concentrators such as notches and cracks in which many approaches based on local parameters.

Book excerpt: An investigation was made to determine the fatigue and static properties of butt-welded joints in A-242 steel and to compare, quantitatively, these results with those obtained from similar joints in A-7 steel. Four types of specimens were employed in this investigation. A plain plate specimen was selected to determine the fatigue properties of the base material, a tee filletwelded joint was used to compare the fatigue properties of fillet welds deposited with E7016 electrodes on A-242 and A-7 steels, and longitudinal and transverse buttwelded joints were selected to study the fatigue and static properties of butt welds with the applied load parallel to and perpendicular to the direction of welding. All of the fatigue specimens were tested on a zero-tension stress cycle of such a magnitude that failure generally occurred between 100,000 and 2,000,000 cycles. To study the effect of surface geometry, the plain plate and butt weld specimens were tested either with the mill scale and weld reinforcement on or with all surface irregularities removed by grinding. The A-242 longitudinal butt-welded joints were found to be about 15 percent stronger under repeated loads then similar A-7 joints, whereas there was little difference between the average fatigue strengths of transverse butt-welded joints of the two steels. The purpose of the tests reported were to compare the fatigue and static properties of butt welds produced with the E6010 and the E7016 electrodes. Two types of butt weld specimens were tested: the longitudinal butt welds were tested with the applied stress parallel to the direction of welding, whereas the transverse butt welds were tested with the applied stress perpendicular to the direction of welding. The butt welds have been tested either with the reinforcement on or with the reinforcement removed by grinding. The specimens were subjected to a stress cycle which varied from a low tension of about 2000 psi to a maximum tension which was of such magnitude that failure generally occurred between 100,000 and 2,000,000 cycles. In order to more thoroughly understand the behaviour of butt welds subjected to repeated stresses, an extensive review of the fatigue tests of butt welds conducted previously at the University of Illinois is included in the report.

Book excerpt: The results of the investigation indicate that 5083-5183 welds subjected to fatigue are little affected by porosity if the weld reinforcement is left in place. The weld reinforcement itself is the critical and fatigue limiting notch. Most welds tested with their reinforcement removed gave longer fatigue lives than as-welded tests regardless of porosity level. Porosity most influenced the fatigue lives of the reinforcement removed tests at the lowest stress levels. The radiographic standards currently in use by the U.S. Navy were found to be effective in insuring superior results with reinforcement removed welds. Conversely, few reinforcement removed welds which failed these standards gave shorter fatigue lives than porosity-free, as-welded welds.
