In order to develop high performance, robust coating systems for effective thermal and environmental protection of the engine components, appropriate test approaches for evaluating the critical coating properties must be established. In this paper, a laser high-heat-flux, thermal gradient approach for testing the coatings will be described. Thermal cyclic behavior of plasma-sprayed coating systems, consisting of ZrO2-8wt%Y2O3 thermal barrier and NASA Enabling Propulsion Materials (EPM) Program developed mullite+BSAS/Si type environmental barrier coatings on SiC/SiC ceramic matrix composites, was investigated under thermal gradients using the laser heat-flux rig in conjunction with the furnace thermal cyclic tests in water-vapor environments. The coating sintering and interface damage were assessed by monitoring the real-time thermal conductivity changes during the laser heat-flux tests and by examining the microstructural changes after the tests. The coating failure mechanisms are discussed based on the cyclic test results and are correlated to the sintering, creep, and thermal stress behavior under simulated engine temperature and heat flux conditions. Book excerpt: Thermal barrier coatings have been widely used to provide thermal protection to components in the hot section of gas turbines. This research focuses on two influencing factors on coating behavior: thermal gradient and cyclic oxidation. The delamination mechanics under thermal gradient is analyzed, taking thermally grown oxide into consideration. Coatings experience thermal gradients at different stages during actual service flight. One is due to engine power shut down when landing and the other due to internal cooling of the substrate. Thermally grown oxide (TGO) also acts as a critical factor in delamination mechanics. The induced stress gradient and corresponding energy release rate for interface delamination and shallower delamination are presented. Mechanism maps that explain the criteria for preventing delamination from developing and propagating are established. Three cooling trajectories are envisaged to analyze the variation in the possibility of delamination. Multilayer coatings used in components of the hot section of aero turbine engines also experience cyclic temperature variation during flight cycles. As experiment conditions vary and coating performance is improved, the time required to run through the test of coating failure can be both time-consuming and prohibitive. Therefore, protocols providing prediction of quantified coating behavior are in demand to shorten life-time tests. Curves of mass change are obtained from quantifying scale growth and loss by different models such as Cyclic Oxidation Spall Program (COSP). A modification is made by combining COSP and a mechanic based model to obtain critical parameters for lifetime prediction from short time experiment. The time for coatings to reach peak temperature during cycling is discovered to influence prominently on modeling results. Predictions for several coating compositions and cycling conditions are consistent with the data from the existing experiments of the coating system.

Book excerpt: Thick thermal barrier coating systems in a diesel engine experience severe thermal low cycle fatigue (LCF) and high cycle fatigue (HCF) during engine operation. In the present study, the mechanisms of fatigue crack initiation and propagation, as well as of coating failure, under thermal loads which simulate engine conditions, are investigated using a high power CO2 laser. In general, surface vertical cracks initiate early and grow continuously under LCF and HCF cyclic stresses. It is found that in the absence of interfacial oxidation, the failure associated with LCF is closely related to coating sintering and creep at high temperatures, which induce tensile stresses in the coating after cooling. Experiments show that the HCF cycles are very damaging to the coating systems. The combined LCF and HCF tests produced more severe coating surface cracking, microspallation and accelerated crack growth, as compared to the pure LCF test. It is suggested that the HCF component cannot only accelerate the surface crack initiation, but also interact with the LCF by contributing to the crack growth at high temperatures. The increased LCF stress intensity at the crack tip due to the HCF component enhances the subsequent LCF crack growth. Conversely, since a faster HCF crack growth rate will be expected with lower effective compressive stresses in the coating, the LCF cycles also facilitate the HCF crack growth at high temperatures by stress relaxation process. A surface wedging model has been proposed to account for the HCF crack growth in the coating system. This mechanism predicts that HCF damage effect increases with increasing temperature swing, the thermal expansion coefficient and the elastic modulus of the ceramic coating, as well as the HCF interacting depth. A good agreement has been found between the analysis and experimental evidence.

An approach is proposed to separate the strong influence of stress relaxation, based on the deduced strain rate changes with respect to time and temperature during testing. For a plasma sprayed zirconia-8wt.% yttria ceramic coating, a large primary creep strain and a low creep activation energy were observed. The significant primary creep stage and low apparent creep activation energy for the coating are attributed to stress induced mechanical sliding, and temperature and stress enhanced cation diffusion through the splat and grain boundaries. Possible creep mechanisms for the ceramic coating are also discussed. The elastic modulus evolution, the stress response and the total accumulated creep strain variation across the ceramic coating under laser imposed temperature and stress conditions are simulated using a finite difference approach. The modeled creep response is consistent with experimental observations.

Book excerpt: The global increase in air travel will require commercial vehicles to be more efficient than ever before. Advanced engine hot section materials are a key technology required to keep fuel consumption and emission to a minimum in next-generation gas turbines. Ceramic matrix composites (CMCs) are the most promising material to revolutionize gas turbine hot section materials technology because of their excellent high‐temperature properties. Rapid surface recession due to volatilization by water vapor is the Achilles heel of CMCs. Environmental barrier coatings (EBCs) is an enabling technology for CMCs, since it protects CMCs from water vapor. The first CMC component entered into service in 2016 in a commercial engine, and more CMC components are scheduled to follow within the next few years. One of the most difficult challenges to CMC components is EBC durability, because failure of EBC leads to a rapid reduction in CMC component life. Key contributors to EBC failure include recession, oxidation, degradation by calcium‐aluminum‐magnesium silicates (CMAS) deposits, thermal and thermo‐mechanical strains, particle erosion, and foreign object damage (FOD). Novel EBC chemistries, creative EBC designs, and robust processes are required to meet EBC durability challenges. Engine-relevant testing, characterization, and lifing methods need to be developed to improve EBC reliability. The aim of this Special Issue is to present recent advances in EBC technology to address these issues. In particular, topics of interest include but are not limited to the following: • Novel EBC chemistries and designs; • Processing including plasma spray, suspension plasma spray, solution precursor plasma spray, slurry process, PS-PVD, EB-PVD, and CVD; • Testing, characterization, and modeling; • Lifing.
