Book excerpt: A micromechanical model is developed for laminated unidirectional fiber reinforced composite materials and implemented in the explicit finite element method. The objective of this study is to get an accurate and simple micro-model, which can be used in the displacement-based nonlinear explicit finite element code LS-DYNA. Within the model a representative volume cell is assumed. The micromechanical model implemented in the explicit finite element code can be used for simlulating the behavior of composite structures under various loads such as impact and crash. The stress-strain relation for the micro-model is derived for shell element and solid element. Micro Failure Criterion (MFC) is presented for each material constituent and failure mode. The implemented model is validated through several test examples. As a demonstration case of the stability of the developed micro-model, a finite element model of Graphite/Epoxy tube structure is developed and simulated under axial crash. A good correlation is observed between the predicted and the experiment results in the published literature. Base on the micromechanical model described above, rate dependent inelastic constitutive equations are implemented to predict the strain rate dependent deformation response of a composite material. Another micromechanical model for woven fabric composite with nonlinear stress-strain relation is also developed to simulate crashworthiness of woven composite.

Book excerpt: Fiber reinforced composites currently being used in myriad applications including aerospace, defense and wind industries due to their light weight, higher specific strength and stiffness, compared to traditional metallic structures. For crashworthiness applications, advanced textile composites such as fabrics and braids, are showing superior performance over traditional tape laminated composites structures. Kevlar fabric composites, in particular, are offering a great potential as the next generation energy absorbing material for the rotorcraft applications. Unfortunately, none of the existing material models can predict the behavior of Kevlar fabric composites for the crashworthiness applications. The prime objective of this investigation is to develop a computationally efficient and robust material model based on a unified unit-cell approach to simulate the crush response of tubular and honeycomb structures made of Kevlar fabric composites under quasi-static and dynamic loading conditions. Tests are conducted at various levels to understand the constitutive behavior of Kevlar fabric composites. Based on experimental observations, a physics based material model is developed. This material model is then implemented in commercial finite element software such as LS-DYNA and ABAQUS as a User Material (UMAT) Routine. The material model is built by considering majority of length scales in the composites: Kevlar composite tows at the meso-scale, a fabric unit cell at macro-scale and overall structural level. The material model identifies a smallest repetitive unit (i.e. unit-cell) within the composite material. The tow geometry within the unit-cell is represented using a simplified three-dimensional description. An elastic-plastic constitutive law is developed to simulate the behavior of Kevlar composite tows. Efficient homogenization scheme along with appropriate failure criteria is implemented to calculate the effective quantities such as stiffness and stress and predict the response of the unit-cell. Coupon tests are conducted on unidirectional Kevlar and plain woven Kevlar fabric flat plaques. The unidirectional coupon tests are conducted to characterize the material properties such as stiffness, strength and plastic parameters necessary as input to the material model. The plain woven fabric coupon tests are conducted to verify the initial stiffness, strength and damage progression predictions of the model at the ply-level. Several tubes with square and circular cross-section are crushed quasi-statically using both flat-plate and plug-type crush initiators. During crushing, Kevlar fabric composite tubes buckled locally and failed progressively by forming folds similar to aluminum tubes. Test results show that the failure mode and overall energy absorption is not affected significantly by the change in fabric angle or the method of crushing. Dynamic crush tests on Kevlar fabric honeycomb structures also exhibited global folding failure mechanism with very little fiber fracture. During crushing, honeycombs typically reach a peak load and then crush at constant, sustained load which is a characteristic of an ideal crash energy behavior. The material module is verified by carrying out simulations at different levels. Coupon test data is initially validated for both the initial stiffness and the strength predictions. Tubular and honeycomb crush data is validated for the deformation behavior, the failure mechanism and the crash energy absorption characteristics. Strong correlation between simulation and experiments suggests that the model can be used as state-of-the-art computational tool for predicting the crushing behavior of tubular and honeycomb structures made of Kevlar fabric composites.

Woven fabric composites have high impact resistance and toughness but complex microstructure. A micro-mechanical model of woven fabric composites is developed here. The geometrical simplifications and the low discretization of the microstructure lead to computational efficiency. The model is based on the stiffness homogenization technique. The elastic property prediction of the model is in good agreement with the experimental data. A computationally efficient fiber reorientation technique is developed and applied to unidirectional composites. An investigation of the effect of the fiber reorientation on the elastic properties of the woven composite model is carried out. The reorientation technique, material non-linearity, and stiffness degradation are implemented in progressive failure model development. The model is used in structure survivability simulations. Loosely woven neat fabrics of high modulus fibers are used as protectors against impacting bodies because of their flexibility and high strength. The homogenization and fiber reorientation techniques are implemented in a loosely woven fabric model. The model is validated in ballistic impact simulations and demonstrates reasonable behavior in airbag inflation simulations. The viscoelasticity of polymeric materials increases their strength and Young's modulus during impact. The viscoelasticity is included in another model of loosely woven fabrics. The model is based on a mechanism representing the crimped yarns of the fabric. The viscoelastic model of loosely woven fabrics is validated in ballistic impact simulations. The viscoelasticity of the fibers, the viscoplasticity of the matrix material and the progressive damage with strain softening are essential for energy dissipation in structure crashworthiness simulations. They are implemented in another model of woven fabric composites based on the same micro-mechanics but using simple strain and stress transformation. The model is validated by comparison with experimental strain-rate dependence tests and impact simulations. The strain softening causes strain localization and severe mesh sensitivity of finite element simulations. The strain gradient method is implemented in high order elements to remove the mesh sensitivity. Collapsible high order shell element is developed for impact simulations of thin walled structures when strain-softening material models are used.
