The material toughness in the case of a run-arrest event involves a special "material property" called the crack arrest toughness KIa, which within certain limitations, is a measure of the ability of a material to arrest a fast running crack under linear elastic conditions. It has been indicated that KIa is a material property independent of specimen geometry, but this is not a universal belief. Whether or not KIa is a material property is still being debated. The objectives of this project were to measure the crack arrest fracture toughness of 7075-T6 aluminum alloy and to determine the effect of specimen size and thickness on KIa. The tests were performed in accordance with a proposed ASTM procedure developed for high-toughness and mediumstrength steels. Specimens that were used in this program exceeded the proposed minimum linear elastic size requirement of ferritic steel specimens by a factor of 4 between 2 and 10. KIa showed a slight dependence on test parameters such as stress intensity at crack initiation, specimen thickness, and crack jump lengths. However, KIa was not a strong function of the stress intensity at crack initiation K0. The mean value of KIa was an adequate representation of the crack arrest toughness value within the test matrix. The average KIa was only 10% lower than the average plane-strain fracture toughness KIc.

The tests were performed and the data analyzed in accordance with procedures developed for high toughness, medium strength steels. Both KID and KIa are reported and the results show that these crack arrest parameters behave considerably differently than in the case of medium strength steels. Problems with specimen size requirements, fracture mode transitions, and generation of unbroken ligaments were not factors affecting the present results; their absence may, at least in part, account for these differences. Also, the strain-rate sensitivity of the flow strength of this aluminum alloy is considerably less than that of ferritic steels and this may also be important.

Close agreement was found between the two values, KIa being on the average about 0.75 ksiin. (0.82 MPa?m) lower than than KIc over the range 18 to 29 ksiin. (20 to 32 MPa?m). This indicates that a simplified test based on a bolt-loaded DCB specimen could be used for quality control, lot release, and screening purposes. Measurements of crack length and specimen deflection are all that are required; the specimens do not have to be fatigue precracked, nor is a tensile machine needed.

Book excerpt: Axial load fatigue life, fatigue-crack propagation, and fracture toughness experiments were conducted on sheet specimens made of 7075-T6 aluminum alloy. These experiments were conducted at pressures ranging from atmospheric to 5 x 10 to the minus 8th torr. Analysis of the results from the fatigue life experiments indicated that for a given stress level, lower air pressures produced longer fatigue lives. At a pressure of 5 x 10 to the minus 8th torr fatigue lives were 15 or more times as long as at atmospheric pressure. Analysis of the results from the fatigue crack propagation experiments indicated that for small stress intensity factor ranges the fatigue crack propagation rates were up to twice as high at atmospheric pressure as in vacuum. The fracture toughness of 7075-T6 was unaffected by the vacuum environment. Fractographic examination showed that specimens tested in both vacuum and air developed fatigue striations. Considerably more striations developed on specimens tested at atmospheric pressure, however.

The instability conditions described here give reproducible and well defined values of fracture toughness. For the very high strength aluminum alloys, the four inch wide specimen is sufficiently large to give accurate values of fracture toughness. Both the compliance and photographic method give the same value of fracture toughness, provided the proper experimental conditions are met. The testing conditions for the 2000 series of aluminum alloys do not conform to the normal requirements for simple fracture mechanics analysis, but the data may be analyzed within the framework of a refined instability model. The fracture toughness of the 2000 series of aluminum alloys is greater than the fracture toughness of the 7000 series. Reduction of iron and silicon contents results in an upgrading of the fracture toughness for both 7075-T6 and 2024-T4 aluminum alloys. Quantitative fractography gives some insight into the mechanisms which may be responsible for the upgrading of the fracture toughness. (Author).

Recently, an alternative heat treatment, known as retrogression and reaging, has been proposed. It is purported that this heat treatment imparts a stress corrosion cracking resistance for 7075-T6 equal to that of the T73 temper, with only a negligible decrease in yield strength. In order to fully characterize this heat treatment, the plane strain fracture toughness, KIc, and the resistance to fatigue crack growth were compared to those of the same alloy in the normal T6 condition. Small increases in each of these mechanical properties were detected. The acoustic emission (AE) response to crack growth during testing was also investigated. It was determined that the number of AE signals is proportional to the crack length or total crack area. This response is consistent with proposed mechanisms for acoustic emission in this material. It is further noted that no significant difference exists in the AE response of 7075-T6 in the normal and retrogression-reaged conditions. (Author).

However, it has relatively low fatigue strength and low fracture toughness in the T6 condition. Thermomechanical processing, including pre-cyclic loading and stretching at high and ambient temperatures, has been investigated with the aim of improving these properties. Fatigue life tests show that all four thermomechanical processes investigated increase the fatigue life at low stress levels, but cause a reduction at high stress levels. The effect of the precipitate free zone (PFZ) width on the fatigue crack propagation rate and fracture toughness has also been investigated. The fatigue crack propagation rate of the alloy with a wide PFZ was found to be approximately the same as that of the alloy with a narrow PFZ under similar conditions of cyclic loading. The alloy with the wide PFZ demonstrated a greater value of fracture toughness than that shown by the alloy with the narrow PFZ. These experimental results have been analyzed taking recently proposed theoretical models into account. Transmission electron microscopy showed that a large number of dislocations were generated within the soft PFZ areas as a result of the cyclic pre-loading. This is believed to contribute to the increase in fatigue life at low applied stress levels. Scanning electron microscopy has shown an intergranular fracture mode for the alloy with the narrow PFZ and a dimple rupture mode for the alloy with the wide PFZ.

The panels were all of the same general design, and configurations varied mainly in the relative amount of cross-sectional area in the skin, stiffeners, and flanges. The panels were constructed of 2024-T3 and 7075-T6 aluminum alloys. It was found that the average rate of crack growth was slower in panels made of 2024-T3 aluminum alloy than in panels made of 7075-T6 aluminum alloy. All cracks initiated in the skin, and the slowest crack growth was measured in configurations where the highest percentage of cross-sectional area was in the stiffeners. Strain-gage surveys were made to determine the redistribution of stress as the crack grew across the panels. As a crack approached a given point in the skin, the stress at that point increased rapidly. The stress in the stiffeners also increased as the crack approached the stiffeners. During the propagation of the crack the stress was not distributed uniformly in the remaining area.

Crack growth rates increased with increasing temperature from room temperature to 350 deg F. Crack growth rates below room temperature were probably affected by humidity variations causing condensation of moisture at the crack tip and results were inconsistent.
