Book excerpt: Structural alloys and coating alloys have been developed that successfully resist high temperature oxidation and, to a lesser extent, hot corrosion-depending on conditions. Such protection depends upon the maintenance of a surface layer of oxide that effectively separates the metal from the reactive environment. The oxide protective coatings may however be damaged by erosion by solid particles in the gas flow, the effect being worse when the velocity of the gas flow is high. Unfortunately the detailed mechanisms by which the processes of erosion and oxidation interact at high temperatures are not understood. Much of the work carried out so far has involved studies of the erosion of metals and oxidized metals at room temperature under controlled conditions, or has involved tests at high temperature under conditions designed to simulate those in gas turbines or coal combustors. The data obtained from such tests are well suited to producing reliable comparisons of the behavior of different materials but do not readily lead to analysis of the mechanisms by which erosion and corrosion interact at high temperature. The work described in this report was designed to provide data obtained under well characterized conditions such that understanding could be gained concerning the interaction of erosion and corrosion at high temperatures. To gain some insight into this problem, scales were formed on stainless steel at elevated temperature and subsequently were eroded at room temperature to determine the nature of the erosion rates and the mechanism of scale removal. Thin corrosion scales were formed on 310 stainless steel and an experimental Fe-18Cr-5Al-1Hf alloy at high temperatures (9ooo and 980°C) in gas mixtures with various levels of oxygen and combined oxygen-sulfur. The corroded specimens were eroded at room temperature in an air-solid particle stream using 50{micro}m SiC at 60 ms−1. The conditions of the corrosive exposures, the rates of erosion of these scales and the microscopic appearance of the eroded surface were correlated to determine the mechanism of thin scale erosion.

Book excerpt: Heat-exchanger tubes in fluidized bed combustors (FBCs) often suffer material loss due to combined corrosion and erosion. Most severe damage is believed to be caused by the impact of dense packets of bed material on the lower parts of the tubes. In order to understand this phenomenon, a unique laboratory test rig at Berkeley was designed to simulate the particle hammering interactions between in-bed particles and tubes in bubbling fluidized bed combustors. In this design, a rod shaped specimen is actuated a short distance within a partially fluidized bed. The downward specimen motion is controlled to produce similar frequencies, velocities and impact forces as those experienced by the impacting particle aggregates in practical systems. Room temperature studies have shown that the degradation mechanism is a three-body abrasion process. This paper describes the characteristics of this test rig, reviews results at elevated temperatures and compares them to field experience. At higher temperatures, deposits of the bed material on tube surfaces can act as a protective layer. The deposition depended strongly on the type of bed material, the degree of tube surface oxidation and the tube and bed temperatures. With HCl present in the bed, wastage was increased due to enhanced oxidation and reduced oxide scale adherence.

At first glance, this would therefore seem to be a very simple process but, in fact, it is considerably more complex. One would like to think that the reaction product, i.e., the scale that forms on the metal, acts as a physical barrier between the reactants, and that the reaction should thus cease once the barrier is established. We know that this is unfortunately not the case, because transport of matter through the scale allows the reaction to continue. We also know that, because of density-differences between the metal and its oxide, the scale may not be sufficiently complete in coverage or may not adhere to the substrate because of cracking, spalling and detachment (wrinkling). In some extreme cases, the scale may even be a liquid which simply drips from the surface, or it may volatilize at operational temperatures. The reaction between a gas and a metal is truly very complicated.

The deposited coatings on Grade A1 steel exhibit uniform and dense microstructure. Thermogravimetric technique is used to investigate the erosion-corrosion behavior of uncoated and coated boiler tube steel at high temperature for 1000 hours. SEM/EDAX, XRD and X-ray mapping techniques were used to analyse the corrosion products.
