Book excerpt: Results of fatigue testing of 7017-T651 aluminum alloy in seawater at frequencies from 0.1 to 70 Hz have been assessed in relation to the stress corrosion behavior of this material. In particular, the applicability of a simple superposition model is examined. Detailed fractographic examination indicates a dependence of fracture mode upon both crack growth rate and frequency that is consistent with a dependence upon the rate of diffusion of hydrogen in the material. Despite this, it seems that some other process provides the rate-determining step in the cracking. Various possibilities are considered.

Book excerpt: The effects of environment on fatigue behavior are quite intimately related to such test variables as stress intensity, cyclic frequency, and temperature. The effect of these variables has been shown to be quite complex. However, a consistent pattern of behavior is beginning to emerge which, it is hoped, will lead to a considerably changed understanding of the corrosion-fatigue process. It is considered probable that an increased understanding of the corrosion-fatigue process will also contribute measureably to an improved understanding of general fatigue processes. Material variables such as composition, directionality of properties, and microstructure, have important effects on corrosion-fatigue behavior of aluminum alloys. However, it appears that these variables, at least in gaseous environments, may be important largely because of their effects on the mechanical behavior of aluminum alloys. On the other hand, studies in seawater suggest that these variables become increasingly important as the corrosive nature of the environment increases. This memorandum discusses in detail the effects of both test variables and material variables on corrosion fatigue. In addition, current theories of corrosion-fatigue mechanisms are outlined, and several methods of preventing corrosion fatigue are suggested. (Author).

Book excerpt: The recently developed powder metallurgy (P/M) alloy X7091 (formerly CT91) has strength characteristics similar to ingot metallurgy (I/M) 7000 series alloys. However, its stress corrosion cracking resistance has been reported to be far superior to the conventional ingot-processed alloys. This suggests that P/M alloy X7091 may have far better corrosion fatigue behavior than I/M 7075-T651. Fatigue crack growth rates between 2.5 x 10-8 and 2.5 x 10-6 m/cycle (10-6 and 10-4 in./cycle) were measured for specimens in both the S-T and T-L orientations. In order to determine the effect of environment on the fatigue crack growth rates, tests were conducted in both an innocuous and an aggressive environment (R = 0.5; f = 0.2 Hz). Since it is known that the fatigue crack growth rates of aluminum alloys are sensitive to small amounts of water vapor, gaseous nitrogen with a dew point of -60°C (-75°F) was chosen as the innocuous environment. An aerated 31⁄2% NaCl solution was used as the corrosive environment.

Book excerpt: The 'stress-corrosion-fatigue' performance of several high strength- aluminum alloys was investigated by tests of hydraulic cylinders and other types of specimens. Specimens were prepared from forgings and forging stock of alloys 2014-T6, 7075-T6, 7075-T73, 7079-T6, and X7080-T7 and from premium castings of alloy CH70-T7. Alloy 7075-T73 rated best in the corrosion-fatigue tests; no stress-corrosion cracking occurred in this alloy, and the lives of forged cylinders subjected to repeated loadings to 80% of design stress in a corrosive environment were at least 10 times as long for this alloy as for forged cylinders of alloys 2014-T6, 7075-T6, or 7079-T6. Fractographic examination showed that stress-corrosion cracking as well as fatigue cracking occurred in alloys 2014-T6, 7075-T6, and 7079-T6 in the stress-corrosion-fatigue tests. The investigation demonstrated that stress corrosion and fatigue can interact under certain conditions to produce failures in shorter times and fewer cycles than for either phenomenon occurring by itself.

Book excerpt: Lehigh University undertook a 3-year, multidisciplinary program of research, under AFOSR Grant No. F49620-98-1-0198, to further develop a basic mechanistic understanding of the damage evolution processes of localized corrosion and corrosion fatigue crack nucleation and growth in aluminum alloys used in aircraft construction, and to formulate mechanistically based probability models for reliability assessment and life-cycle management based on this understanding. Research was initiated on 1 February 1998 and was extended to 31 July 2001. The objectives of the program are: (1) the development of basic understanding of the processes of localized corrosion and corrosion fatigue crack nucleation and growth in high strength aluminum alloys used in airframe construction; (2) the formulation of kinetic models for these elemental processes; and (3) the integration of these models into probabilistic models that can provide guidance in formulating methodologies for service life prediction and fleet management. Research carried out under this grant has demonstrated the need and the feasibility for developing mechanistically based probability models (versus statistically based parametric models) for the evolution of damage from time-dependent processes, such as corrosion and corrosion fatigue. Such models need to be integrated along with other science-based methods, into a new paradigm for the overall optimization of design, manufacturing, operation and disposal and for life-cycle management of engineered systems. A challenge is made to the research and engineering community, as well as industry, and sponsoring agencies, to focus on the development of this new paradigm for designing reliable and affordable engineered systems.
