In the United States, there are approximately 600,000 bridges. Of those bridges, 24% are considered structurally deficient or functionally obsolete based on the December 2010 statistics from the Federal Highway Administration. The primary cause is chloride attack from deicing salts, which corrodes the reinforcing steel. Different solutions have been developed and used in practice to delay and prevent corrosion initiation. The purpose of this research was to investigate the influence of corrosion and shrinkage on the failure mechanism that occurred on an I-81 bridge deck. After 17 years in service, a 3 ft by 3 ft closure pour section punched through. The closure was positioned under the left wheel path of the southbound right lane of the bridge deck. The bridge deck had been replaced in 1992 as part of a bridge rehabilitation project, and the reinforcement was epoxy coated. Four 4.5 ft by 10 ft slab sections, containing the closure, were saw cut from the deck, removed, and transported to the Virginia Tech Structures and Materials Research Laboratory for further evaluation. Also, for comparison, three new slabs were fabricated as part of the assessment program. Corrosion evaluation and concrete shrinkage characterization were conducted in this study. The corrosion evaluation study included visual observation, clear concrete cover depth, concrete resistivity using single point resistivity, half-cell potential, and linear polarization using the 3LP device. Shrinkage was characterized on the lab cast slabs only. This consisted of monitoring shrinkage behavior of the specimens for 180 days and comparing of the data with five different shrinkage models. The joints of the lab cast specimens were monitored for cracking and leaking. Based on the research results, it is recommended that similar joints be inspected for leaking and evidence of reinforcement corrosion every two years and all similar joints should be sealed to prevent leaking. In addition, it is recommended that construction joints in future decks built with staged construction use corrosion resistant reinforcement.

Book excerpt: The practice of conducting a half-cell potential survey during the assessment of the condition of a concrete deck was reexamined with the objective of eliminating some of the doubts concerning its benefits. It was found that the survey grid size of 4.0 ft recommended in ASTM C 876 had partly contributed to the uncertainty because this spacing is too large to allow complete detection of all the rebar corrosion and the associated concrete delamination that may exist in a deck. It was shown that the effect of rebar corrosion on the potential of the concrete was relatively localized; thus, a grid size of no more than 2.0 ft should be used. Another contributing factor was that the half-cell potential at any location on a concrete deck can fluctuate normally with temperature and other factors. Consequently, in contrast to the interpretation guidelines suggested in ASTM C 876, the numerical value of the potential measured at each location (by itself) would be an imprecise indicator of the condition of the rebar and/or concrete at the location. Instead, the actively corroding rebars are manifested on the concrete surface in large potential gradients that can be readily located in iso-potential contour maps made from the survey results. It was found that the 3LP device provides a simple but time-consuming means for measuring the corrosion rates of rebars, which correlate reasonably well with the metal losses observed in the rebars. However, since corrosion rate also fluctuates with location on a concrete deck and time, the benefit of such a survey would not be fully realized until an appropriate method for determining the representative rebar corrosion rate for a deck and for relating such to remaining service life has been developed.

In addition to conventional and conventional epoxy-coated reinforcement, the corrosion protection systems tested include epoxy coatings with improved adhesion to the underlying steel, conventional and conventional epoxy-coated reinforcement used in conjunction with concrete containing one of three corrosion inhibitors, DCI-S, Rheocrete 222+, or Hycrete, epoxy-coated reinforcement with a microencapsulated calcium nitrite primer, multiple-coated reinforcement with a layer of zinc between the epoxy and steel, and pickled 2205 duplex stainless steel. The systems are evaluated using bench-scale and field tests. Two bridges in Kansas, cast with 2205 stainless steel, are monitored using corrosion potential mapping. Epoxy-coated and multiplecoated bars are evaluated to determine the effect of corrosion loss and time on the disbondment of the epoxy coating. Conventional, galvanized, and epoxy-coated reinforcement are evaluated using impressed current to determine the corrosion loss required to crack concrete for each system. A finite element model is developed to represent general and localized corrosion, and the results are used to develop a relationship between concrete cover, bar diameter, and area of bar corroding, and the corrosion loss required to crack concrete. An analysis of pore solutions expressed from cement pastes containing corrosion inhibitors is performed, with pH and selected ion concentrations measured from solutions collected one and seven days after casting. The results obtained from bench-scale and field test specimens are used to estimate cost effectiveness for each system under a 75-year service life. The results show epoxy coatings significantly reduce the corrosion rate compared to conventional reinforcement. Corrosion inhibitors significantly reduce corrosion rates in uncracked concrete. In cracked concrete, corrosion inhibitors also reduce corrosion rates, but their relative effectiveness is reduced. Specimens containing Hycrete exhibit the lowest corrosion rates; however, field specimens containing Hycrete also show signs of scaling. Epoxies with improved adhesion exhibit no improvement over conventional epoxy-coated reinforcement in terms of corrosion rate or disbondment of the epoxy coating. Multiple-coated reinforcement exhibits significantly less disbondment than epoxy-coated reinforcement. Pickled 2205 reinforcement exhibits the least corrosion among all systems tested. Testing of conventional and galvanized reinforcement indicates galvanized reinforcement requires more than twice as much corrosion loss to crack the surrounding concrete compared to conventional reinforcement."--Technical report documentation page.
