Book excerpt: The objective of the study is to demonstrate that a partial oxidation system, which utilizes a transport reactor, is a viable means of converting refinery wastes, by-products, and other low-value materials into valuable products. The primary product would be a high quality fuel gas, which could also be used as a source of hydrogen. The concept involves subjecting the hydrocarbon feed material to pyrolysis and steam gasification in a circulating bed of solids. Carbon residue formed during pyrolysis, as well as metals in the feed, are captured by the circulating solids, which are returned to the bottom of the transport reactor. Air or oxygen is introduced in this lower zone and sufficient carbon is burned, sub-stoichiometrically, to provide the necessary heat for the endothermic pyrolysis and gasification reactions. The hot solids and gases leaving this zone pass upward to contact the feed material and continue the partial oxidation process. To date, the project has gone through essentially three phases of testing, with the third phase still in progress. Initial testing was.done in a bench-scale reactor unit (BRU), a dense phase fluidized bed semi-batch reactor. These tests were of a scoping nature, to identify system parameters for subsequent tests. The second phase consisted of tests in the Transport Reactor Test Unit (TRTU), a continuous flow pilot plant transport system which can be run either in the pyrolysis mode, or combustion mode, or as a fully integrated partial oxidation system. However, owing to severe operational problems, integrated operation with a highly coking feed could not be achieved, and only a limited number of pyrolysis/gasification runs were completed. As a result, Kellogg decided to build a new transport pilot plant facility specifically designed for handling heavy hydrocarbon feeds.

Tests were conducted in the Transport Reactor Test Unit (TRTU) to study gasification and combustion of Rose Bottoms using the spent FCC (Fluid Catalytic Cracker) catalyst as the circulating medium at temperature of 1,690 F. The Rose (Residuum Oil Supercritical Extraction) bottoms was produced in the Kellogg's Rose unit. Studies were done in the Bench Scale Reactor Unit (BRU) to characterize petroleum coke with respect to pyrolysis and agglomeration tendency upon heating to 1,800 F. Studies were conducted in the CFS (Cold Flow Simulator) to determine the various aeration flowrates required for satisfactory circulation of petroleum coke in the TRTU. Results from these studies are presented in this report. A dry solid feed system was developed and tested for use in the fourth quarter.

The results from these studies are presented and discussed here. Studies were also performed in the Bench Scale Reactor Unit (BRU) in an effort to develop suitable catalyst formulations and to study the steam reforming of methane and propane in support of the experiments conducted in the TRTU. The results from these studies are also presented here. A Cold Flow Simulator (CFS) was designed and built to investigate the flow problems experienced in the TRTU.

Book excerpt: During the last quarter, the detailed mechanical design of the new reactor system was completed and construction of the unit was well underway. The new design includes a mixing zone, riser reactor, cyclone, and downcomer as well as instrumentation, heating elements, insulation, and a structural system for supporting the unit. Design modifications were also made to the hydrocarbon feed system. There were no changes required for the downstream sections which cool and condition the reactor product gas, recover liquid products (if any), and measure product gas make. Construction of the unit is expected to be completed by early May, with shakedown runs beginning immediately after. Installation of the electrical windings, insulation of the unit, erection, hook-up, and checkout are the main items yet to be completed. It is expected that the unit will be ready for test work in the latter part of May. The initial tests planned are both pyrolysis runs and partial oxidation runs using a simulated aromatic naphtha feed. Later this year, heavier hydrocarbon feeds will be tested.

The Rose Bottoms (Residuum Oil Supercritical Extraction) was produced in the Rose unit. Studies were done in the Bench Scale Reactor Unit (BRU) to develop suitable catalyst formulations and to study the steam reforming of methane and propane in support of the experiments to be conducted in the TRTU. Studies were also conducted on gasification of coke breeze, petroleum cokes and carbon deposited on FCC catalyst. The catalytic effect of potassium on gasification of these solids was studied. Studies were conducted in the CFS (cold flow simulator) to investigate flow problems experienced in the TRTU. Results from these studies are presented in this report.
