Nominal strain amplitudes range from 0.001 to 0.007. The behavior of small cracks (0.1 to 1.5 mm) initiated at very small (50 ?m) electro-discharge machined edge notches is studied using a two-step replication technique that enables identification of the load level at which the crack tip first opens or closes. Replicas of the crack tip region are examined in the scanning electron microscope at magnifications up to x4500. The normalized crack opening level is observed to decrease with increasing strain amplitude for constant amplitude histories. Results compare favorably with the modified Dugdale analysis of Newman. Crack closing levels also decrease with strain amplitude, and closing levels are significantly lower than opening levels at high strains. Correlations of constant amplitude crack growth rates based on estimates of the change in the J integral (?J) or crack-tip opening displacement (?CTOD) are more successful when effective stress ranges are considered. Large strain excursions in simple block histories are observed to have a major impact on crack opening behavior during the smaller strain cycles. Typically the crack tip remains entirely open during subcycles immediately following a major cycle, causing significant crack growth acceleration. A simple model is used to correlate these variable amplitude crack growth rates.

Book excerpt: The work in this thesis is concerned with the mechanics of the initiation and growth of small fatigue cracks from notches under service load histories. Fatigue life estimates for components subjected to variable amplitude service loading are usually based on the same constant amplitude strain-life data used for constant amplitude fatigue life predictions. The resulting fatigue life estimates although they are accurate for constant amplitude fatigue, are always non conservative for variable amplitude load histories. Similarly fatigue life predictions based on small crack growth calculations for cracks growing from flaws in notches are non conservative when constant amplitude crack growth data are used. These non conservative predictions have, in both cases, been shown to be due to severe reductions in fatigue crack closure arising from large (overload or underload) cycles in a typical service load history. Smaller load cycles following a large near yield stress overload or underload cycle experience a much lower crack opening stress than that experienced by the same cycles in the reference constant amplitude fatigue tests used to produce design data. This reduced crack opening stress results in the crack remaining open for a larger fraction of the stress-strain cycle and thus an increase in the effective portion of the stress-strain cycle. The effective strain range is increased and the fatigue damage for the small cycles is greater than that calculated resulting in a non conservative fatigue life prediction. Previous work at Waterloo introduced parameters based on effective strain-life fatigue data and effective stress intensity versus crack growth rate data. Fatigue life calculations using these parameters combined with experimentally derived crack opening stress estimates give accurate fatigue life predictions for notched components subjected to variable amplitude service load histories. Information concerning steady state crack closure stresses, effective strain-life data, and effective stress intensity versus small crack growth rate data, are all obtained from relatively simple and inexpensive fatigue tests of smooth specimens in which periodic underloads are inserted into an otherwise constant amplitude load history. The data required to calibrate a variable amplitude fatigue crack closure model however, come from time consuming measurements of the return of crack closure levels for small cracks to a steady state level following an underload (large cracks for which crack closure measurements are easier to make cannot be used because at the high stress levels in notches under service loads a test specimen used would fracture).

Book excerpt: An elastic-plastic finite element model and high resolution experimental measurements of growing fatigue cracks are employed in partnership to investigate the relationship between crack closure, near-tip deformation behavior, and remote load-displacement measurements. The model focuses on plasticity-induced closure effects for fatigue cracks in the Paris regime, while the experiments study fatigue cracks in the Paris and near-threshold regimes in a variety of materials. The suitability of the ASTM compliance offset method and the recently-proposed adjusted compliance ratio (ACR) method to characterize near-tip closure effects is evaluated. The experiments and analyses both show that crack-tip strains below the crack-opening stress, Sop, are a relatively small fraction of the total crack-tip strain range for cracks in the Paris regime, and therefore may be insignificant for crack-tip deformation and damage and crack growth. The experiments further indicate that crack-tip strains below Sop are a relatively larger fraction of the total crack-tip strain at lower ?K values, nearer the threshold, where Sop values are higher. The current ASTM compliance offset procedure for determining the crack opening load is shown to provide accurate information about true crack-tip opening loads in theory. However, due to the limited sensitivity of the method in practice, and the corresponding need to employ a non-zero compliance offset, the method gives underestimates of opening and closing loads that may be considerably in error relative to the true crack-tip values. The current ACR technique does not appear to do a good job of characterizing the near-tip deformation response for cracks in the Paris regime, because remote displacement measurements do not appear to be adequately sensitive to near-tip strains.

Intermediate and high stress levels where small-scale yielding conditions no longer prevail were considered. Variations in crack opening and closure levels with crack length, stress state, R ratio, stress level, and degree of strain hardening were examined. Cracks were allowed to generate their own plastic wake upon advance from the notch surface. Restricting the development of a full plastic wake resulted in lower asymptotic closure levels for certain cases. Complete (R = -1) and partial (R = 0) closure of crack surfaces and the ensuing residual stresses in the crack wake were determined and linked to the crack length effect on closure. Two states of stress (plane strain and plane stress) were considered. Differences in closure levels between the two stress states developed as the crack grew from the notch.
