However, the material supply of the flow line exerts a strong influence on the output of the production system since material shortages impede the flow of workpieces through the flow line. Simultaneously, the configuration of the flow line determines the demand for material. Consequently, the mutual interdependence between the material supply and the flow line has to be considered in order to balance a sufficient material supply of the flow line avoiding material shortages as well as excessive material inventory and handling effort. We provide integrated approaches for the evaluation and optimization of stochastic flow lines with limited material supply. Thereby, we make use of several evaluation methods as Markov chain approaches, aggregation and decomposition approaches as well as linear programming. Further, we model open and closed queuing networks in continuous and discrete time. Hence, we present exact and approximate approaches that allow us to study the effects in several stochastic production systems with limited material supply.

Book excerpt: In production systems there are often capacity oriented performance objectives, like a desired total throughput, a desired average throughput time and average work in-process. Such performance objectives are expressed in "units of products" rather than in specific product types. This book presents a way of modeling and analyzing production systems so, that such capacity oriented performance criteria can be measured in a simple way. The model consists of three basic elements. 1. The product types in the system are aggregated. 2. The product flow is modeled as being continuous. 3. The machines in the model have a finite number of states. Each state has a phase-type sojourn distribution and an associated production speed. Transitions between the states are determined by an irreducible Markov transition matrix. In the book both the mathematical properties and the practical applicabilities of the model are investigated. The model is extensively analyzed for various layouts, like flow lines, assembly disassembly systems and networks where parallel machines share common buffers. Furthermore various ways of controlling the product flow in the model are investigated, such as Base Stock Control, Workload Control, control by finite buffers and control by the Reorder Point System. An approximation technique is developed for a quick estimation of performance measures like throughput and average work-in-process, for networks with layouts and control techniques like those above-mentioned.

Book excerpt: In this research, a system level analysis was performed on a one piece flow layout design for a factory manufacturing AC motor control drives. The requirement was to create a layout for a new product while integrating existing manufacturing lines. Analytical methods and simulation techniques were used to validate the performance of the proposed line. The thesis outlines the manufacturing processes required to make the new product and presents an approach used to predict the new line's performance. A hybrid approach was employed wherein analytical methods were used to create a baseline plan of the production line. The baseline requirements were refined by modeling the line in a discrete event simulation to emulate existing factory constraints. The use of simulation enabled definition of lower level details like shift breaks times, machine breakdown trends and product batching policies. The simulation model was used to predict the impact of factory scenarios that were determined as necessary milestones in transforming the factory layout from existing layout to the proposed layout. The concept of changing the layout from process based to one piece flow was validated through a Kaizen event. The event resulted in floor space savings of 500 sq. ft. and a reduction in work in progress inventory of 2160 drives. The Kaizen event facilitated in familiarizing with the existing factory processes which was essential in creating the new factory layout.
