Book excerpt: A study has been made of the critical condition for the growth of microscopic fatigue cracks at the endurance limit from metallurgical considerations. The specimens employed have a microstructure with a matrix of ferrite and the second phase of martensite, the volume fraction of which is about 50 percent. All the non-propagating cracks nucleated in the ferrite matrix are stopped by the second-phase martensite at the endurance limit stress. The threshold condition for microscopic nonpropagating cracks in the ferrite matrix was investigated by restressing to slightly above the endurance limit. Subsequently it was found that the critical condition for the fatal growth of microscopic cracks into the second-phase martensite from the ferrite matrix can be evaluated by the linear theory of fracture mechanics. It is also recognized from the experiments that all the microscopic cracks in the ferrite matrix remain as nonpropagating unless the stress intensity factor at the crack tip exceeds the magnitude of the crack growth resistance of the second phase martensite, Kthm. Furthermore, experimental results show that the Kthm of the second-phase martensite is about 7.7 MPam. In addition, quantitative metallographic observations show that the critical length of the nonpropagating cracks at the endurance limits does not depend on the mean spacing of the second phase.

It begins with the initiation of cracks, and with continued cyclic loading the cracks propagate, finally leading to the rupture of a component or specimen. The demarcation between the above stages is not well-defined. Depending upon the scale of interest, the variation may span three orders of magnitude. For example, to a material scientist an initiated crack may be of the order of a micron, whereas for an engineer it can be of the order of a millimetre. It is not surprising therefore to see that investigation of the fatigue process has followed different paths depending upon the scale of phenomenon under investigation. Interest in the study of fatigue failure increased with the advent of industrial ization. Because of the urgent need to design against fatigue failure, early investiga tors focused on prototype testing and proposed failure criteria similar to design formulae. Thus, a methodology developed whereby the fatigue theories were proposed based on experimental observations, albeit at times with limited scope. This type of phenomenological approach progressed rapidly during the past four decades as closed-loop testing machines became available.

To distinguish between the terms, the conditions for nonpropagating fatigue cracks were called the fatigue tolerance range and denoted as ?KT. The conditions for nonpropagating fatigue cracks were investigated on Inconel 617 alloy in the range of Kmax between 10 to 50 MPa m1/2 under four different types of fatigue loading conditions. It was found that ?KT decreases with increasing Kmax. Furthermore, ?KT decreases with increasing prior amplitude, ?Kpr, up to a certain amplitude, ?Ks, at which the effect of prior amplitudes reaches saturation. For Inconel 617 alloy, ?Ks is between 5 and 7 MPa m1/2 at Kmax = 10 MPa m1/2 and approximately 5 MPa m1/2 at Kmax = 35 MPa m1/2. The test result on saturation behavior at Kmax = 10 MPa m1/2 suggests an influence of closure on the effects of prior amplitudes. The results are explained by differing damage states in the near region of the crack front introduced by Kmax and ?K of the prior fatigue cycles.
