The new program was re-titled ''Enabling Technology for Monitoring & Predicting Gas Turbine Health & Performance in IGCC Powerplants''. This final report summarizes the work accomplished from March 1, 2003 to March 31, 2004 on the four original tasks, and the work accomplished from April 1, 2004 to July 30, 2005 on the two re-directed tasks. The program Tasks are summarized below: Task 1--IGCC Environmental Impact on high Temperature Materials: The first task was refocused to address IGCC environmental impacts on high temperature materials used in gas turbines. This task screened material performance and quantified the effects of high temperature erosion and corrosion of hot gas path materials in coal/IGCC applications. The materials of interest included those in current service as well as advanced, high-performance alloys and coatings. Task 2--Material In-Service Health Monitoring: The second task was reduced in scope to demonstrate new technologies to determine the inservice health of advanced technology coal/IGCC powerplants. The task focused on two critical sensing needs for advanced coal/IGCC gas turbines: (1) Fuel Quality Sensor to rapidly determine the fuel heating value for more precise control of the gas turbine, and detection of fuel impurities that could lead to rapid component degradation. (2) Infra-Red Pyrometer to continuously measure the temperature of gas turbine buckets, nozzles, and combustor hardware. Task 3--Advanced Methods for Combustion Monitoring and Control: The third task was originally to develop and validate advanced monitoring and control methods for coal/IGCC gas turbine combustion systems. This task was refocused to address pre-mixed combustion phenomenon for IGCC applications. The work effort on this task was shifted to another joint GE Energy/DOE-NETL program investigation, High Hydrogen Pre-mixer Designs, as of April 1, 2004. Task 4--Information Technology (IT) Integration: The fourth task was originally to demonstrate Information Technology (IT) tools for advanced technology coal/IGCC powerplant condition assessment and condition based maintenance. The task focused on development of GateCycle. software to model complete-plant IGCC systems, and the Universal On-Site Monitor (UOSM) to collect and integrate data from multiple condition monitoring applications at a power plant. A review of the operating objectives of the sensor (800 to 3000F, plus or minus 10F accuracy and a response time of 10 msec) indicates that the greatest consideration should be given to response. Advanced engines that employ compressor bleed for blade cooling will require extremely high response TIGT sensors to prevent over-temperature failure after inadvertent rapid engine surge. A total of twelve different concepts were selected for detailed engineering analysis. In Phase II each concept was analyzed for response, accuracy, reliability and other important factors that would determine its relative potential in solving the TIGT measurement problem. (Author).

Book excerpt: As a consequence of the recent deregulation in the electrical power production industry, there has been a shift in the traditional ownership of power plants and the way they are operated. To hedge their business risks, the many new private entrepreneurs enter into long-term service agreement (LTSA) with third parties for their operation and maintenance activities. As the major LTSA providers, original equipment manufacturers have invested huge amounts of money to develop preventive maintenance strategies to minimize the occurrence of costly unplanned outages resulting from failures of the equipments covered under LTSA contracts. As a matter of fact, a recent study by the Electric Power Research Institute estimates the cost benefit of preventing a failure of a General Electric 7FA or 9FA technology compressor at $10 to $20 million. Therefore, in this dissertation, a two-phase data analytics approach is proposed to use the existing monitoring gas path and vibration sensors data to first develop a proactive strategy that systematically detects and validates catastrophic failure precursors so as to avoid the failure; and secondly to estimate the residual time to failure of the unhealthy items. For the first part of this work, the time-frequency technique of the wavelet packet transforms is used to de-noise the noisy sensor data. Next, the time-series signal of each sensor is decomposed to perform a multi-resolution analysis to extract its features. After that, the probabilistic principal component analysis is applied as a data fusion technique to reduce the number of the potentially correlated multi-sensors measurement into a few uncorrelated principal components. The last step of the failure precursor detection methodology, the anomaly detection decision, is in itself a multi-stage process. The obtained principal components from the data fusion step are first combined into a one-dimensional reconstructed signal representing the overall health assessment of the monitored systems. Then, two damage indicators of the reconstructed signal are defined and monitored for defect using a statistical process control approach. Finally, the Bayesian evaluation method for hypothesis testing is applied to a computed threshold to test for deviations from the healthy band.

Book excerpt: Research is reported on the development of sensors for gas turbine combustor applications that measure real-time gas temperature using near-infrared water vapor absorption and concentration in the combustor exhaust of trace quantities of pollutant NO and CO using mid-infrared absorption. Gas temperature is extracted from the relative absorption strength of two near-infrared transitions of water vapor. From a survey of the water vapor absorption spectrum, two overtone transitions near 1800 nm were selected that can be rapidly scanned in wavelength by injection current tuning a single DFB diode laser. From the ratio of the absorbances on these selected transitions, a path-integrated gas temperature can be extracted in near-real time. Demonstration measurements with this new temperature sensor showed that combustor instabilities could be identified in the power spectrum of the temperature versus time record. These results suggest that this strategy is extremely promising for gas turbine combustor control applications. Measurements of the concentration of NO and CO in the combustor exhaust are demonstrated with mid-infrared transitions using thermo-electrically cooled, quantum cascade lasers operating near 5.26 and 4.62 microns respectively. Measurements of NO are performed in an insulated exhaust duct of a C2H4-air flame at temperatures of approximately 600 K. CO measurements are performed above a rich H2-air flame seeded with CO2 and cooled with excess N2 to 1150 K. Using a balanced ratiometric detection technique a sensitivity of 0.36 ppm-m was achieved for NO and 0.21 ppm-m for CO. Comparisons between measured and predicted water-vapor and CO2 interference are discussed. The mid-infrared laser quantum cascade laser technology is in its infancy; however, these measurements demonstrate the potential for pollutant monitoring in exhaust gases with mid-IR laser absorption. Siemens teamed with innovative, small companies that were developing sensor concepts that could monitor wearing and cracking of hot turbine parts. A magnetic crack monitoring sensor concept developed by JENTEK Sensors, Inc. was evaluated in laboratory tests. Designs for engine application were evaluated. The inability to develop a robust lead wire to transmit the signal long distances resulted in a discontinuation of this concept. An optical wear sensor concept proposed by K Sciences GP, LLC was tested in proof-of concept testing. The sensor concept depended, however, on optical fiber tips wearing with the loaded part. The fiber tip wear resulted in too much optical input variability; the sensor could not provide adequate stability for measurement. Siemens developed an alternative optical wear sensor approach that used a commercial PHILTEC, Inc. optical gap sensor with an optical spacer to remove fibers from the wearing surface. The gap sensor measured the length of the wearing spacer to follow loaded part wear. This optical wear sensor was developed to a Technology Readiness Level (TRL) of 5. It was validated in lab tests and installed on a floating transition seal in an F-Class gas turbine.
