These involve first a study of the specific microstructural changes that accompany rapid solidification of a number of Al alloys together with a determination of the thermal stability of these microstructures, second the production of rapidly solidified particulate and third the use of dynamic powder compaction (DPC) for the consolidation of rapidly solidified particulate in the absence of prolonged thermal excursions. A number of alloys have been rapidly solidified using laser surface melting and melt-spinning and in each case the observed microstructure has been interpreted in terms of the undercooling achieved during processing. Rapidly solidified (gas atomized) powders of 7091 have been consolidated using DPC. Is has been shown that bulk samples may be produced that are close to theoretical density.

Book excerpt: Research performed during this program demonstrated that the metastable microstructures upon which rapidly-solidified, powder metallurgy (RS/PM) aluminum alloys depend for their unique mechanical properties can be both 'recreated' using rapid solidification fusion welding processes and/or 'retained' using solid-state welding processes. Alloys investigated included Al-Fe-X dispersoid-type compositions developed for superior elevated-temperature properties and Al-Li-X alloys developed for high strength and modulus and low density. Processes found to be most effective for the joining of these alloys included rapid-solidification electron beam and capacitor-discharge welding and solid-state inertia-friction and diffusion welding. Metallurgical phenomena investigated included solidification, solid-state phase transformations, defect formation and structure-property-fracture relationships. RS/PM aluminum alloys which contain low hydrogen levels, such as the inertly produced Al-8Fe-2Mo alloy, were effectively joined using the high-energy density electron-beam welding. Cold compaction, hot pressing, powder extrusion, and explosive consolidation are being used to consolidate rapidly solidified 9.9% aluminum powder (reference material), Al-3Li-1Cu-1Mg-0.2Zr (a representative low-density, high-modulus alloy), and Al-8Fe-7Ce alloys (representative of high-temperature al alloys). The alloys included in the study provide wide variations in hardness, flow stress, work hardening rate, plasticity, and oxide-film thickness. The consolidation techniques selected for the study provide variations in pressure, compaction rate, and extent of oxide-film breakdown. Three 35-kg lots of rapidly solidified alloy powders were prepared by vacuum atomization; and the powders were characterized with respect to particle size distribution, cooling rates, constituent phases, and volatile contaminants. The pressure dependence of densification during cold compaction was correlated with the yield stress and work hardening of the three alloys.
