Book excerpt: One of the most important methods in dealing with the optimization of large, complex systems is that of hierarchical decomposition. The idea is to reduce the overall complex problem into manageable approximate problems or subproblems, to solve these problems, and to construct a solution of the original problem from the solutions of these simpler prob lems. Development of such approaches for large complex systems has been identified as a particularly fruitful area by the Committee on the Next Decade in Operations Research (1988) [42] as well as by the Panel on Future Directions in Control Theory (1988) [65]. Most manufacturing firms are complex systems characterized by sev eral decision subsystems, such as finance, personnel, marketing, and op erations. They may have several plants and warehouses and a wide variety of machines and equipment devoted to producing a large number of different products. Moreover, they are subject to deterministic as well as stochastic discrete events, such as purchasing new equipment, hiring and layoff of personnel, and machine setups, failures, and repairs.

He extends existing literature by considering the uncertainty of customer required lead time and processing times as well as by increasing the complexity of multi-machine multi-items production models. Results are on the one hand a decision support system for determining capacity and the further development of the production planning method Conwip. On the other hand, the author develops the JIT intensity and analytically proves the effects of dispatching rules on production lead time.

Book excerpt: This paper deals with an asymptotic analysis of hierarchical production planning in stochastic manufacturing systems consisting of a single or parallel failure-prone machines producing a number of different products without attrition. The objective is to choose production rates over time in order to minimize the long-run average expected cost of production and surplus. As the rate of machine break-down and repair approaches infinity, the analysis results in a limiting problem in which the stochatic machine capacity is replaced by the equilibrium mean capacity. The optimal value for the original problem is proved to converge to the optimal value of the limiting problem. This suggests a heuristic to construct an open-loop control for the original stochastic problem from the open-loop control of the limiting deterministic problem. We as well as obtain error bound estimates for constructed open-loop controls.

Book excerpt: This paper presents an asymptotic analysis of hierarchical manufacturing systems with stochastic demand and machines subject to breakdown and repair as the rate of change in machine states approaches infinity. This situation gives rise to a limiting problem in which the stochastic machine availability is replaced by the equilibrium mean availability. The value function for the original problem converges to the value function of the limiting problem. Moreover, a control for the original problem can be constructed from the optimal control of the limiting problem in a way which guarantees its asymptotic optimality. Asymptotic properties of the system trajectories are analyzed for both feedback and open loop controls in the system. The convergence rate of the value function for the original problem is found. This helps in providing an error estimate for the constructed asymptotically optimal control.

Unexpected events, such as order changes, equipment failures and product defects, affect the performance of the system and complicate decision-making. This volume is devoted to the development of analytical methods aiming at responding to variability in a way that limits its corrupting effects on system performance. The book includes fifteen novel chapters that mostly focus on the development and analysis of performance evaluation models of manufacturing systems using decomposition-based methods, Markovian and queuing analysis, simulation, and inventory control approaches. They are organized into four distinct sections to reflect their shared viewpoints: factory design, unreliable production lines, queuing network models, production planning and assembly.

They help to give valuable insights and thus provide important competitive advantages. There is a broad variety of new approaches to Production Planning and Control (PPC), Just-in-Time (JIT), Flexible Manufacturing Systems (FMS), Flexible Automation (FA), Automated Guided Vehicle Systems (AGVS), Total Quality Control (TQC), and Computer Integrated Manufacturing (CIM), all of which are indispensable cornerstones in this context. This book presents in a condensed and easy-to-comprehend form the different contributions of a group of internationally recommended scientists. The varied approaches to modern production concepts are not only based on theoretical foundations but also go one step further in that they present the implementation of these concepts and methods in detail. This close link with practical aspects will help to illuminate the theoretical material for researchers and students in universities. The book will be of major importance for practitioners involved in solving everyday industrial problems. The interdisciplinary nature of these contributions will help to create a new and valuable perspective on the field of production concepts.

Book excerpt: This paper is concerned with an asymptotic analysis of hierarchical production and setup scheduling in a stochastic manufacturing system consisting of a single failure-prone machine and facing constant demands for a number of products. At any given time the system can only produce one type of product, and the system requires a stop if production is to be switched from one type of product to another. A setup may involve setup time or setup cost or both. The objective of the problem is to minimize the total costs of setup, production, and surplus. The control variables are a sequence of setups and a production plan. An asymptotic analysis with respect to increasing rates of change in machine states gives rise to a deterministic limiting optimal control problem in which there is a control variable associated with each of the machine states and the production rate is obtain by weighting these controls with the stationary probabilities of the corresponding states. It is shown that the value function for the original problem converges to the value function of the limiting problem. Asymptotic optimal controls for the original problem from optimal or near-optimal controls for the limiting problem are constructed. A simple illustrative example is provided.

Available in PDF, EPUB and Kindle. Book excerpt: In today's hypercompetitive business word, the manufacturing of products requires flexibility and agility. Transforming ideas, material, and energy into reality entails the ultimate utilization of the constrained available resources. Production planning and control plays an influential part of sales potential and company growth. An active production plan must adapt with the variability and the uncertainty in the manufacturing process and the market demand. Therefore, a successful plan must have the ability to solve the incoming problem locally. Manpower, material, and budget must be exploited in an effective way. The optimal combination of production rate, work-force level, and inventory on hand is the key to minimizing the total production-related cost over the planning horizon. The assembly line balancing problem can be described as how to assign a sequence of tasks to different work stations. The distribution of tasks among workstations is based on the required time it takes to complete each task and the precedence constraints between these tasks. Achieving balance between the workstations requires dividing the total work content evenly among workstations. The work load of each work station is restricted by the cycle time between the entering of two consecutive product units in the station. In this research, elements of production planning and control will be discussed. A generalized simulation model for a flexible manufacturing system will be introduced. The source of variability is an essential factor in planning under uncertainty, therefore, a stochastic system for single, multi, and mixed model will be simulated to generate a flexible manufacturing schedule that meets all activity precedence constraints.
