Book excerpt: Polycrystalline diamond compact (PDC) drill bits are exposed during drilling operations to various downhole conditions, ranging from benign (normal) conditions to various states of dysfunction. These include stick slip, whirl, bit bounce, and structural overload when drilling heterogeneous formations. It is well-known that these conditions can lead to PDC damage and eventual failure. However, little work has been published describing PDC damage modes and their origins. A workflow is introduced in this thesis to locate the point of “bit failure” from an analysis of relevant surface data, with key information provided by the PDC dull images. The root cause of the failure is then inferred from this analysis. This information can be used during well planning for optimized bit selection and BHA design, and for drilling parameter and tool selection guidance. It can also be used to optimize future bit runs, improving ROP and extending bit life, through observation of suitable drilling parameters

Book excerpt: Minimizing well construction cost continues to be a dominant performance motivator for operators who rely on subsurface energy. Drilling optimization is a primary approach that drilling engineers use to lower costs, and this can be achieved by focusing on two goals: maximizing rate of penetration (ROP) and minimizing non-productive time (NPT). With the advances in sensors and computational technologies, data-driven approaches have become increasingly popular to achieve these goals. Nonetheless, experiences reveal that many operators underutilize the values that can be derived from their data. This research study develops data analytics approaches that incorporate surface and downhole data from drilling operations. In particular, two topics were studied in detail: connection recipes and bit damage tracking. The first topic aimed to develop an optimum approach to execute drillstring connections –i.e., the “connection recipes”– that yields a minimum level of vibrations so as to prevent downhole tool failures. The second topic specifically concerns drill bits, where the goal is to develop a workflow to track the state of bit damage in real time. An actionable outcome from such a workflow is the construction of a pull bit criterion, which serves as a guideline for drillers to decide whether a trip out is necessary. The data analytics workflows presented in this study will equip engineers with the capabilities to not only standardize connection-making practices to prevent downhole tools failures, but also optimize drilling performance by real-time bit damage monitoring that further helps lower NPT. For the connection recipes project, the data studied presented several unfavorable practices relating to surface rotational speed and weight on bit promoting the occurrences of stick-slip events, whirling, and shocks when going back to bottom and going off-bottom. Based on these observations, safer connection practices were identified. For the bit damage tracking project, bit wear and tooth wear metrics were computed. When applied on historical real-time drilling data, they revealed trip outs that were conducted either too early or too late. Based on several case studies, a bit pull criterion was subsequently developed. The two projects leveraged surface and downhole drilling data to produce insights and workflows that are deployable in real-time for drilling optimization

Currently, there is limited work on mud motor failure analysis using surface drilling data. The objective of this work was to apply data analytics methodologies on historical drilling datasets to identify features and trends in surface data that contribute most to indicating impending mud motor failure. The methodology involved investigating a large dataset of mud motor runs for certain on-bottom and off-bottom drilling events that are generally known to be leading causes of motor failure. Spikes in differential pressure, pick up practices, drill-off time, etc., were all investigated. Additionally, the impact of temperature on mud motor failure was studied. A combination of the investigated features was analyzed using statistical measures and supervised machine learning algorithms to determine the leading contributors to motor failure. The dataset consisted of 32 motor runs drilled in the lateral section of wells from early-to-mid 2019. These motor runs represented a mix of both failure and non-failure cases. The motor stalls were categorized as either low, medium, or high impact depending on the severity of the differential pressure spike. It was observed that high impact motor stalls and the rate of stalling correlated strongly with eventual failure. Likewise, prolonged exposure to high bottom-hole temperature (exceeding the motor temperature limit) increased the risk of motor damage, most likely through thermal expansion of the stator elastomer. The drill-off time was also found to have some influence on motor failure for the investigated cases. Using these features, statistical significance tests and supervised machine learning models were trained on the dataset to determine the features that contribute most to motor failure. This work shows the feasibility of performing mud motor failure analysis using readily available surface data. It is expected to inform drilling engineers on data analysis methodologies for efficient failure analysis and help them plan future wells more efficiently

One of the reasons for this problem was the dearth of available tooling to machine composites. As research in composites progressed and as composites found wide application in the aerospace industry, efforts have been made to develop good and efficient tools to machine them. Nevertheless, this effort is still ongoing to develop better tools, as the problems faced during machining have not been totally eliminated. Of the different machining operations performed on composite materials, drilling is the most common. The major problems faced during the drilling of composite materials are delamination and fibers pull out. Delamination reduces the strength of the composite. Another problem that persists is the effect of excess cutting temperatures on the quality of the drilled hole. Excess cutting temperatures affect the dimensional accuracy of the drilled hole and deteriorate its surface finish. Excess cutting temperatures during drilling may melt the matrix and char the drilled hole. Research and experiments conducted on drilling of composite materials have shown that as the cutting edges of the drill bit wear out, the heat generated and the thrust force produced increases. Increase in thrust force gives rise to delamination. Also tool geometry plays a big role in producing a hole with an acceptable quality. Hence, it is important to thoroughly investigate the performance of the drill bit in terms of producing a good hole quality. The objective of this research work was to evaluate the performance of drill bits when drilling carbon-fiber composites. Drill bits were evaluated for temperature, Hole oversize, surface roughness, roundness, thrust force, torque, damage area, and tool wear. By conducting experiments using different drill bits, the drill bit performance was determined for every parameter in question. Based on the results of these experiments, it was possible to determine which drill bit performs optimally for the different parameters investigated in this research work. Also by evaluating the Hole oversize, roundness, and surface roughness, it was be possible to study the effect of speed and feed rate on these parameters. Also tool wear analysis was carried out as a part of this research work.

In recent years, a great deal of research has been undertaken to address these problems and find appropriate solutions to improve drilling efficiency and production rate while reducing the overall cost of drilling. In this thesis, a new design for rotary cone bits, with the objective of improving overall drilling performance, is presented. First, a new pattern for distribution of inserts over the cone is presented, which results in reduced vibration of the drillstring. Second a new design for the bit's bearings is introduced that is capable of operating in harsh environments. Finally, an experimental set-up is introduced to evaluate the performance of the proposed designs.

Book excerpt: As well designs become increasingly complicated, a complete understanding of drillstring vibrations is key to maximize drilling efficiency, to reduce drillstring dysfunction and to minimize drillstring, tool, and borehole damage. Torque and drag models exist that seek to quantify the effects of borehole inclination and tortuosity on static friction along the drillstring; however, the effects on dynamic friction remains poorly understood. This dissertation begins with a review of the past fifty years of work on drillstring dynamics models, an overview of the proposed control strategies and a summary deployed vibration mitigation applications within the drilling industry. Derivations from first principles of a series of computationally efficient axial and torsional drillstring models in both the frequency and time domains are then presented and verified with field data. The transfer matrix approach is used to predict the severity of axial vibrations along the drillstring and is verified using a series of case studies using field data. Harmonic axial vibrations within drillstrings are either induced intentionally, in the case of axial oscillation tools midway along the drillstring, or unintentional, in the case of bit bounce. Two case studies of bit bounce are first evaluated to ensure model validity for a harmonic excitation at a the bit and the model is found to accurately predict bit bounce based on surface rotation rates. Induced axial oscillations, generated by axial oscillation tools, are then investigated to quantify friction reduction and drilling efficiency improvements. Optimal placement is found to depend on wellbore geometry, but is usually restricted to periodic regions of the drillstring. These optimizations are then verified using field trials and suggest that improved placement can result in 20% or more reduction in friction along the drillstring. Two applications of torsional drillstring vibrations are then investigated -- stick slip mitigation and drillstring imaging. The time domain form of the torsional drillstring model is used first to evaluate the effectiveness of three types of top drive controllers -- stiff controllers, tuned PI controllers and impedance matching controllers -- in mitigating stick slip oscillations. Then, the transfer matrix method is applied to evaluate the effect of wellbore geometry on drillstring mobility to conclude that higher order modes of stick slip may become dominant in non-vertical wellbores. The feasibility of drillstring imaging using torsional signals from surface is then investigated to identify inputs and methods that show promise in three setups of varying complexity -- a hanging beam, a laboratory drillstring model and a drilling rig. Two techniques show promise -- white noise injection and model fitting of a step response -- in identifying larger features, including drillstring length and BHA location. However, low sampling frequencies and low bandwidth inputs reduce the ability to image small features such as friction points along the wellpath.
