Book excerpt: The development of a proven scientific method for the design of calibration dies for the extrusion processing of semi-crystalline polymers has received very little, if any, attention in the past. Previously processing manufacturers have relied upon trial and error techniques coupled with hard gained experience acquired over a number of years. This method of approach was unacceptable to Railko Ltd. for the processing of their oiled acetal copolymer material, designated PV80. This was mainly due to their inexperience in the field of work coupled with the urgency required in launching this material into the market in various forms and sizes. The need for a proven scientific method for the design of extrusion dies was apparent and of paramount importance. This thesis describes a method for the design of rod, tube, and slab dies. The mathematical model developed uses .a 'Lumped Parameter Finite Difference Technique' for the solution of the energy equation. This model allows for the inclusion of the polymers thermal properties with temperature together with flow properties of the polymer melt. Due to the lack of data available on PV80 these properties were obtained experimentally and therefore represent an integral part of the whole project. Typical processing conditions, which were obtained from an extensive and comprehensive experimental programme using a fully instrumented research die and modified production dies have also been allowed for in the mathematical model. The validity of the model has been proven experimentally by means of the fully instrumented research die and the successful design of a number of production dies that are currently in use. The experimental work also provided the opportunity to investigate possible remedies to existing production processing problems and hence enabling the formulation of processing guide lines. Finally, it has been shown by macroscopic and microscopic examination of a number of experimentally obtained extruded samples that the materials bearing characteristics are not dependent upon the processing conditions.
