Research has been conducted with this new system which addresses environmental issues while maintaining cutting fluid performance. The STAMP system uses a small volume of environmentally benign soybean oil based fluid transported in an air stream to cool and lubricate the tool and work during machining processes. The system employs a nozzle, which was developed to mix and spray the air and the oil precisely into the cutting zone. This thesis is a study of optimizing the aiming methods for the STAMP system. This research focuses on developing a stable and accurate aiming system for the application of cutting fluid and the analysis of the effectiveness of cutting operations by examining cutting forces and power consumed. The research described here also involves further developing the cutting fluid delivery system (Nozzle), which was created in the previous studies, making it more useful and functional by optimizing the fluid application direction. Book excerpt: Atomization-based cutting fluid (ACF) systems have been recently found to be effective in providing both cooling and lubrication for micro-scale machining operations. The ACF systems are preferable over the conventional flood cooling methods as they effectively reduce the temperature at the workpiece-tool interface through evaporative cooling and provide superior lubrication to the cutting zone. While such ACF systems appear to be beneficial, there is a lack of a physics-based understanding of the phenomena underlying cooling and lubrication performance of ACF systems in micro-machining processes. The research presented in this thesis investigates the effect of ACF system parameters and machining conditions on the cooling and lubrication performance in micro-machining processes in order to enable the design of efficient ACF systems. To accomplish this, experiments are first conducted to understand the cooling and lubrication mechanism of ACF systems. The knowledge gained from the experiments is then used to develop a model-based approach to the design of ACF systems for high cooling and lubrication performance in micro-machining. On the experimental front, micro-turning experiments are carried out and the cutting performance evaluated for varying cutting fluids and at different droplet speeds. Micro-turning experiments indicate that a cutting fluid with low surface tension and low viscosity generates lower cutting temperatures whereas a fluid with low surface tension and high viscosity generates lower cutting forces. Since in most machining processes, either the workpiece or the tool is rotating, single droplet impingement experiments are also conducted on a rotating surface using fluids with different surface tension and viscosity values. Upon impact the droplet shape is observed to be a function of both the droplet speed and the surface speed. The spreading increases with increased surface speed owing to the tangential momentum added by the rotating surface. Spreading is observed to also increase with a decrease in fluid surface tension and does not change with the fluid viscosity. It is concluded that a fluid with low surface tension and low viscosity is an effective coolant of the cutting zone, whereas, a fluid with low surface tension and high viscosity is effective for lubrication. Another set of single droplet impingement experiments are conducted on a rotating surface to capture the 3D shape of a droplet upon impingement to aid the model development. On the modeling front, a parameterization scheme is developed to mathematically define the 3D shape of droplet upon impingement. The shape information is used to develop an energy-based model for droplet spreading. The droplet spreading model captures the experimental results within 10% accuracy. The spreading model is then used to predict the cooling and lubrication for an ACF-based micro-turning process. The model captures the cooling and lubrication trends observed in micro-turning experiments. A parametric study is conducted to identify the significant factors affecting the performance of an ACF system. Droplet speed is found to have a dominant effect on both cooling and lubrication performance, particularly, with a low surface tension fluid for cooling and a low surface tension and high viscosity fluid for lubrication.

Book excerpt: Abstract: The lubricant used in hot metalworking processes is applied to dies by spraying large numbers of atomized lubricant droplets through nozzles. An understanding of film formation and heat transfer of a single droplet colliding on a heated wall will result in precise control of spray to obtain required film patterns and heat transfer. The precision of spray control will, in turn, reduce energy consumption and pollution through reduction of billet pre-heat temperature and enhancement of lubricant wetting with the die. In this research, the spreading of droplets which impact on the die surface is modeled based on Navier-Stokes equations and this model is solved using a commercial CFD code, Flow-3D. A non-dimension analysis of the simulation results provides an insight into the physical phenomena and the model is validated through controlled experiments using a high speed camera. This study also presents an analytical model to predict the evaporation time of a droplet impacted on a die surface, heated to temperatures beyond Leidenfrost point, beyond which are the working temperatures for hot forging dies. Calculated evaporation times from the model are compared with experimental measurements and agree well in a right magnitude. A methodology for calculating the heat transfer coefficients in lubricant sprays is then presented. The heat transfer characteristics of the lubricants at various thermo-physical regimes on the hot surface are determined using single droplet experiments. The results of these experiments are used along with equations based on a non-dimensional and averaging approach to predict heat transfer coefficients for a complicated spray. Predictions by both the fluid dynamic model and the dryoff model agree well with the results obtained in experiments. Results from single droplet studies show that both Weber number (We) and die surface temperature play an important role on the lubricant wetting, dryoff and heat transfer on the die. Selection of lubricant dilution ratio has also been shown to be important on interactions between sprayed lubricants and the die surface.

Recently, adverse health effects were reported in industries using cutting fluids, drawing renewed attention to methods for controlling occupational exposures to cutting fluids. In addition to the potential occupational hazards associated with cutting fluids, disposal of the used cutting fluids is also a concern to many machining operations. One approach to reducing the volume of fluid used in the machining process is micro-lubrication. Micro-lubrication provides the machining process with a limited amount of cutting fluid. While the more traditional approach to cutting fluid application has been to flood the part and tool with fluid, with micro-lubrication, the fluid is applied as a mist, at flow rates that are several orders of magnitude lower than for flooding. This research focused on how micro-lubrication might affect worker exposures to cutting fluid mists. The primary objective of this study was to compare the generation rate of respirable aerosols from the application of cutting fluids using micro-lubrication and flood application. Two machining processes were studied: milling and drilling. Six different fluids were evaluated, five different soluble oils and one straight synthetic fluid. The goal was to compare respirable aerosol generation rates so that the affect of micro-lubrication on occupational exposures to cutting fluids could be understood. The results of this study showed that, for the machining conditions studied, micro-lubrication resulted in significantly higher cutting fluid mist generation rates than flood application. Estimates of the workplace concentrations showed that flood application would likely result in mist exposure concentrations below any applicable exposure criteria, while micro-lubrication could result in cutting fluid mist concentrations exceeding some exposure limits. As a result, facilities considering micro-lubrication should recognize the need for adequate cutting fluid mist controls, including machine enclosure, ventilation and air-cleaning. Micro-lubrication has many potential benefits, but the challenges associated with this fluid application method must be recognized and addressed before it is implemented.
