Book excerpt: Stress and strain analysis of rotors subjected to surface and body loads, as well as to thermal loads deriving from temperature variation along the radius, constitutes a classic subject of machine design. Nevertheless attention is limited to rotor profiles for which governing equations are solvable in closed form. Furthermore very few actual engineering issues may relate to structures for which stress and strain analysis in the linear elastic field and, even more, under non-linear conditions (i.e. plastic or viscoelastic conditions) produces equations to be solved in closed form. Moreover, when a product is still in its design stage, an analytical formulation with closed-form solution is of course simpler and more versatile than numerical methods, and it allows to quickly define a general configuration, which may then be fine-tuned using such numerical methods. In this view, all subjects are based on analytical-methodological approach, and some new solutions in closed form are presented. The analytical formulation of problems is always carried out considering actual engineering applications. Moreover, in order to make the use of analytical models even more friendly at the product design stage, a function is introduced whereby it is possible to define a fourfold infinity of disk profiles, solid or annular, concave or convex, converging or diverging. Such subjects, even derived from scientific authors’ contributions, are always aimed at designing rotors at the concept stage, i.e. in what precedes detailed design. Among the many contributions, a special mention is due for the following: linear elastic analysis of conical disks and disks with variable profile along its radius according to a power of a linear function, also subjected to thermal load and with variable density; analysis of a variable-profile disk subjected to centrifugal load beyond the material's yield point, introducing the completely general law expressed by a an n-grade polynomial; linear elastic analysis of hyperbolic disk, subjected to thermal load along its radius; linear elastic analysis of a variable-thickness disk according to a power of a linear function, subjected to angular acceleration; etc.

Disc brakes on bicycles are relatively new compared to their use on other vehicles. Rotor design is varied for rotors of the same intended use for many companies; some still use the same initial rotor designs that were introduced over a decade ago. Through the finite element analysis and optimization process, understanding the difficulties of designing disc brake rotors and the validity of certain design trends in current disc brake rotors is pursued. Additionally, this investigation uses finite element methods to design and optimize a mountain bike disc brake rotor using topology optimization. More specifically, the goal is to design a lighter rotor that maintains similar structural performance as rotors that are currently commercially available. The new rotor design was compared to two existing rotor geometries. The strength of the new rotor is comparable to existing rotors A and B. Weight improvements of 14.3% and 12.4% over rotor A and Rotor B, respectively, are realized.

The text emphasizes the analytical aspects and is thus quite different from conventional rotordynamics texts; potential readers are expected to have a firm background in elementary rotordynamics and vibration. In most previously published rotordynamics texts, the behavior of simple rotors has been of a primary concern, while more realistic, multi-degree-f-freedom or continuous systems are seldom treated in a rigorous way, mostly due to the difficulty of a mathematical treatment of such complicated systems. When one wanted to gain a deep insight into dynamic phenomena of complicated rotor systems, one has, in the past, either had to rely on computational techniques, such as the transfer matrix and finite element methods, or cautiously to extend ideas learned from simple rotors whose analytical solutions are readily available. The former methods are limited in the interpretation of results, since the calculations relate only to the simulated case, not to more general system behavior. Ideas learned from simple rotors can, fortunately, often be extended to many practical rotor systems, but there is of course no guarantee of their validity.

The composite materials were inherently anisotropic: the mechanical and thermal properties differed with direction, causing large residual stresses to develop during the manufacturing process. Such residual stresses add to mechanical stresses developed during rotation. A model was proposed, which quantitatively characterized the process-induced residual stresses. Cylinders of three sizes were manufactured and the residual strains in the radial and hoop directions were measured. The measured residual stains were then compared with those from the model. The effects of the residual stresses on a hybrid rotor were then analyzed by comparing the two-dimensional solution to the three- dimensional finite-element program. The residual stresses in the rotor with the angle variation along the radial direction were also analyzed. Finally, the stress-analysis module was linked to a program in which the design variables can be optimized for the various sizes and material sequences of the composite flywheel rotor with a consideration of both the residual stresses and the rotational centrifugal stresses.
