Book excerpt: The objective of this dissertation is to develop new fault detection, identification, estimation and control algorithms that will be used to detect winding stator fault, identify the motor parameters and optimally control machine during faulty condition. Quality or proposed algorithms for Fault detection, parameter identification and control under faulty condition will validated through analytical study (Cramer-Rao bound) and simulation. Simulation will be performed for three most applied control schemes: Proportional-Integral-Derivative (PID), Direct Torque Control (DTC) and Field Oriented Control (FOC) for Permanent Magnet Machines. New detection schemes forfault detection, isolation and machine parameter identification are presented and analyzed. Different control schemes as PID, DTC, FOC for Control of PM machines have different control loops and therefore it is probable that fault detection and isolation will have different sensitivity. It is very probable that one of these control schemes (PID, DTC or FOC) are more convenient for fault detection and isolation which this dissertation will analyze through computer simulation and, if laboratory condition exist, also running a physical models.

A robust and accuratefault diagnosis and condition monitoring reduces downtime and unplanned catastrophic failures,shutdowns, and maintenance, which saves both time, money, and labor. Through the availabledrive sensors such as current and voltage sensors, current and voltage information can be acquiredand used to diagnose different faults in the motor. This dissertation presents condition monitoringof stator Inter-Turn Short Circuit (ITSC) faults in PMSM motors.ITSC faults make up more than 40% of all PMSM electrical faults, mainly caused by extrememechanical, thermal, and electrical stresses. Other factors such as high dv/dt and chemicalsaccelerate insulation material aging and result in ITSC faults. ITSC fault causes high circulatingcurrents to be induced in the stator of the motors, and if not properly managed, can result in localoverheating which leads to further winding degradation and melting, which can result in completeshutdown of the machines operation. Thus, to avoid unexpected machine shutdowns, ITSC faultmust be monitored, diagnosed, and managed.This dissertation employs continuous monitoring of machines electrical parameters such as thestator resistance (Rs) and both d-axis and q-axis inductances (Ld and Lq) to detect any changeswhich may be a result of ITSC faults. Upon detecting changes in parameters, ITSC fault isdiagnosed by isolating it from other closely similar faults such as eccentricity faults.The techniques employed in this dissertation eliminates the use of extra sensors in the drive, andonly uses current sensors to acquire feedbacks, and uses voltages inside the micro-controller toestimate different parameters for diagnosis purposes.

ITSC fault has limited impact on system performance in early stages, but it can turn into several failures without proper treatment. Therefore, it is important to characterize ITSC fault of PMSM and develop reliable fault diagnosis algorithms. In the past few years, many studies proposed different kinds of ITSC fault detection algorithms, such as motor current signature analysis, parameter identifications, real-time estimators and searching coils. Recently, the study about ITSC fault mitigation algorithms has drawn more attentions due to its potential of extending the fault machine lifetime. Instead of immediate replacement, the fault machine can operate with proper control techniques, which can prevent the deterioration of existing ITSC fault and reduce the risk of system total failure. This technique is essential to mission and cost critical systems, which are unable to replace the fault machine immediately. By applying fault mitigation algorithms, the fault machine can still operate until the next available maintenance for replacement. However, the precise and reliable mitigation algorithm requires a good understanding of ITSC fault condition, particularly the number of shorted turns and short circuit current. The number of shorted turns is the key parameter used in modeling the ITSC fault machine. The short circuit current is the main reason that causes damage on insulation material. A reliable mitigation method should be able to limit the short circuit current in a safety range. However, it is impossible to measure the short circuit current in real application. Therefore, it requires short circuit current estimation method in order to provide a feedback for evaluating the performance of ITSC fault mitigation algorithms. In this study, the characterization of ITSC fault is analyzed in detail at first. Following that, a parameter identification method is provided to estimate the number of shorted turns at standstill condition. At last, a short circuit current estimation algorithm is developed based on back electromotive force (back-EMF) estimation.

This has generated a need for an accurate model of the complete drive system for dynamical parameter identification in optimal controller design and for simulation purposes in performance related prediction studies. In this thesis an accurate model of a typical high performance BLMD system based on physical principles is developed to address the above requirements. The model is used to simulate the nonlinear electrodynamics and pulsewidth modulation (PWM) inverter control, with power converter blanking, of the BLMD for parameter identification purposes. Simulated waveforms at critical model observation nodes provide excellent agreement in terms of correlation with BLMD experimental test data for model accuracy purposes and validation which is an essential ingredient of the system identification process. BLMD model improvements to cater for motor impedance angle and PWM inverter delay compensation are presented. PWM dead time nullification is used to counteract the torque reduction effect of inverter blanking while impedance angle compensation enhances BLMD model performance with shaft inertial loading.

In this work after a review on problem of faults in the drivetrain of series hybrid electric vehicles (SHEV), a deep investigation on fault diagnosis of AC-DC power converter and permanent magnet synchronous motor (PMSM) have been done as two important parts of traction chains in SHEVs. In other major part of this work, four types of faults (stator winding inter turn short circuit, demagnetization, eccentricity ant bearing faults) of a PMSM have been studied. Inter turn short circuit of stator winding of PMSM in different speeds and loads has been considered to identify fault feature in all operation aspects, as it is expected by electric vehicle application. Experimental results aiming short circuits, bearing and eccentricity fault detection has been presented. Analytical and finite element method (FEM) aiming demagnetization fault investigation has been developed. The AC-DC converter switches are generally exposed to the possibility of outbreak open phase faults because of troubles of the switching devices. This work proposes a robust and efficient identification method for data acquisition selection aiming fault analysis and detection. Two new patterns under AC-DC converter failure are identified and presented. To achieve this goal, four different level of switches fault are considered on the basis of both simulation and experimental results. For accuracy needs of the identified pattern for SHEV application, several parameters have been considered namely: capacitor size changes, load and speed variations. On the basis of the developed fault sensitive models above, an ANN based fault detection, diagnosis strategy and the related algorithm have been developed to show the way of using the identified patterns in the supervision and the diagnosis of the PMSM drivetrain of SHEVs. ANN method have been used to develop three diagnosis based models for : the vector controlled PMSM under inter turn short circuit, the AC/DC power converter under an open phase fault and also the PMSM under unbalanced voltage caused by open phase DC/AC inverter. These models allow supervising the main components of the PMSM drivetrains used to propel the SHEV. The ANN advantages of ability to include a lot of data mad possible to classify the faults in terms of their type and severity. This allows estimating the performance degree of that drivetrains during faulty conditions through the parameter state of health (SOH). The latter can be used in a global control strategy of PMSM control in degraded mode in which the control is auto-adjusted when a defect occurs on the system. The goal is to ensure a continuity of service of the SHEV in faulty conditions to improve its reliability.

This parameter information enables the controller to optimize the drive performance and efficiency, and to react to possible changes in the machine model. Several methods have been tested in order to get motor parameter estimates. Most of them are based on off-line measurements or estimates, which are then stored in the controller. Other methods published are compatible with on-line implementation, but these are usually restricted to a subset of the machine parameters. This dissertation proposes a solution to the problem of on-line estimation of PMSM stator resistance, torque constant and d-q inductances. An analysis of the machine parameters and their effects on motor drive performance that motivates the development of a new parameter estimation algorithm is presented. This algorithm combines two instances of the recursive least squares method, which interact in order to account for different machine parameter dynamics. As a consequence, the presented method is able to provide the controller with parameter estimates even when sudden changes in operation take place. The effectiveness of the proposed parameter estimation algorithm is validated using both a computer simulation and an experimental motor drive. This simulation model was developed specifically for this project and includes accurate inverter and controller modeling, in addition to a machine model that features parameter variation. The simulation model is used in both the algorithm development stages and its validation. The experimental setup provides additional verification of the effectiveness of the proposed algorithm. It is based on the use of a digital signal processor for the controller algorithm implementation, and includes motor drive classical algorithms as well as the proposed parameter estimation program. Both simulation and experimental results demonstrate the performance of the parameter estimation algorithm, both in transient and steady state operations."--Iii-iv.

The simple structure of direct torque control (DTC) coupled with its encoderless operation and fast dynamics are of great interest for PMSMs. Nevertheless, the occurrence of faults, such as turn-to-turn short circuit, high resistance contact, static eccentricity and partial demagnetization, remains a concern. Faults can prevent smooth drive operation of DTC and potentially lead to catastrophic losses if not detected and mitigated in their early phases. Hence, fault diagnosis of DTC driven PMSMs is paramount to ensuring reliable drive operation.An essential aspect of developing effective fault diagnosis is to understand the impact of faults on drive operation and its corresponding reaction. A comprehensive examination of the nonlinear behavior of flux and torque hysteresis comparators in DTC driven PMSMs provides insight. It is shown that DTC can tolerate low-severity faults within the controller bandwidth while continuing to operate normally. However, when flux and torque errors exceed the bandwidth, DTC counteracts by introducing negative sequence voltages and torque angle variations which impacts fault diagnosis and control under faulty conditions.Many existing fault diagnosis methods are based on field oriented control (FOC); however, it is not well understood how these methods translate to DTC driven PMSMs. Machine Voltage Signature Analysis (MVSA) is the most commonly used approach for fault diagnosis in electric machines. However, the use of DTC introduces challenges for adoption MVSA due to its nature of compensation, structure and regulation principle. A novel fault diagnosis approach for DTC driven PMSMs is developed. This approach maintains the simple structure of DTC, removes the need for complex signal processing tools, and relies solely on the available signals in the drive. The occurrence of faults results in unique deviations in the direction and magnitude of the commanded voltages in the stator flux linkage (MT) frame enabling fault detection, classification, and severity assessment.Ultimately, the fault diagnosis algorithm used for inverter driven PMSMs should be effective and applicable irrespective of the control type. A comprehensive fault diagnosis approach is developed based on active and reactive power signature analysis. This data driven algorithm uses spectral components of the power signals as fault indicators. It is shown that this developed algorithm is capable of fault diagnosis in both FOC and DTC driven PMSMs.The reliability of inverter driven PMSMs depends on the ability to monitor its state of health during operation. It is necessary to detect that a fault occurred, identify fault type as well as estimate its severity. Classification algorithms are used to separate fault types and estimate fault severity. Here, the performance of three classification algorithms is evaluated for inverter driven PMSMs. The classification algorithms are linear discriminate analysis (LDA), k-nearest neighbor (k-NN), and support vector machines (SVM).
