The firm also needs to take into account of other factors, for example: workstation capacity changes over time period; warehouse capacity; raw materials are affected by either availability or price and etc. The purchasing and production planning in multi-item multi-period multi-workstation capacitated lot size situation is discussed and formulated as a Mixed Integer Programming model (MIP) and can be called as a Multi-item Multi-level capacitated lot size with multi-workstation problem (MLCLSP-M). With too complexity of the solving large problem, three heuristic methods are developed, tested and compared based on standard library, illustrating the solution quality and computational time. The proposed heuristics are Assignment-Lot size heuristic (A-LS), Partial Assignment - Lot size (PA-LS), and Max Cover Period - Lot size (MCP-LS). These methods are based on the decomposition of the MLCLSP-M into two phases consisting of an assignment with given lot size phase and a lot size with given assignment phase. Each iteration, the sub problem mathematical models are solved with AMPL/CPLEX 8.0.0 solver. Computational test results are analyzed and discussed on performance and running time. On comparing with the original mathematical model solving, the results indicate that the A-LS heuristic gives a satisfactory solution with very fast solving time, the PA-LS heuristic gives a closely optimal solution with very long solving time, and the MCP-LS gives a good solution with medium solving time.

Book excerpt: In this thesis, a single-level, multi-item capacitated lot sizing problem with setup carryover, setup splitting and backlogging is investigated. This problem is typically used in the tactical and operational planning stage, determining the optimal production quantities and sequencing for all the products in the planning horizon. Although the capacitated lot sizing problems have been investigated with many different features from researchers, the simultaneous consideration of setup carryover and setup splitting is relatively new. This consideration is beneficial to reduce costs and produce feasible production schedule. Setup carryover allows the production setup to be continued between two adjacent periods without incurring extra setup costs and setup times. Setup splitting permits the setup to be partially finished in one period and continued in the next period, utilizing the capacity more efficiently and remove infeasibility of production schedule.The main approaches are that first the simple plant location formulation is adopted to reformulate the original model. Furthermore, an extended formulation by redefining the idle period constraints is developed to make the formulation tighter. Then for the purpose of evaluating the solution quality from heuristic, three types of valid inequalities are added to the model. A fix-and-optimize heuristic with two-stage product decomposition and period decomposition strategies is proposed to solve the formulation. This generic heuristic solves a small portion of binary variables and all the continuous variables rapidly in each subproblem. In addition, the case with demand backlogging is also incorporated to demonstrate that making additional assumptions to the basic formulation does not require to completely altering the heuristic.The contribution of this thesis includes several aspects: the computational results show the capability, flexibility and effectiveness of the approaches. The average optimality gap is 6% for data without backlogging and 8% for data with backlogging, respectively. In addition, when backlogging is not allowed, the performance of fix-and-optimize heuristic is stable regardless of period length. This gives advantage of using such approach to plan longer production schedule. Furthermore, the performance of the proposed solution approaches is analyzed so that later research on similar topics could compare the result with different solution strategies.

Abstract: Abstract of thesis entitled Heuristic Strategies for the Single-Item Lot-Sizing Problem with Convex Variable Production Cost Submitted by Liu Xin For the Degree of Master of Philosophy at the University of Hong Kong in September 2005 This research is about the stochastic single-item lot-sizing problem, whose objective is to determine the quantities that will be produced in specific production periods so that the total production quantity will satisfy the demands while the total cost will be minimized. Particularly, the type of problem studied in this research is concerned with production with convex variable production costs. The costs involved in the computation of optimal lot sizes include the set-up cost for every occurrence of a production, the holding cost for products which are finished before their due date, the penalty cost for orders that are not satisfied on time and are therefore backordered, and the "excess capacity" cost for products that are produced by exceeding the regular capacity. Unfortunately, the search for optimal lot-sizing policy of the lot-sizing problem in this research is always found to be elusive. The computational effort for solving even small-scale problems is prohibitively large. This research is based on the work of Dellaert and Melo on the use of the Markov 3decision model for establishing the optimal policy. However, instead of obtaining the optimal solution in general, which is too complex in most practical situations, three approximate strategies including (, xTw, )-rule, the modified (, xTw, ) -rule and the least-cost-per-period (LCP) policy are proposed for obtaining good production lot sizes. The first one is a production strategy where the demands for a certain number of periods are produced with a fixed number of units produced for a non-dedicated stock. The second rule, which is a variation of the (, xTw, ) -rule, permits at most one period's demand to be satisfied. Particularly, it allows production using means (e.g., overtime or subcontracting) that exceeds the plant's regular capacity and therefore may reduce the holding and overtime cost. The third lot-sizing strategy is based on the well-known Silver-Meal algorithm but it differs from the latter with the consideration of cases that have backlogs and actions for future coming demands. A comprehensive set of test problems covering a wide variety of demand and cost parameters is used to compare the performance of the three proposed lot-sizing strategies. The numerical study reveals that the interaction of the cost, demand patterns and the regular capacity influences the performance of the heuristic strategies in such a way that in general there is no dominance of one rule over the others in every case.
