In this work, the author is focusing on several major aspects of EMI filter design that would influence the power density. In Chapter 1, the feature of EMI study and conventional design methods are reviewed. The interaction between the common-mode (CM) and differential-mode (DM) noise is one key factor introducing unnecessary weight to EMI filter design. In Chapter 2, the author explains the origin of the mixed-mode (MM) noise on the output side of three-phase motor drives. Experimental results have verified the existence of the MM noise in three-phase motor drives and its impact on power density. In Chapter 3, the noise mode transformation (NMT) in three-phase motor drives due to system impedance unbalance is discussed. Simulation and experimental results show that the NMT will cause EMI filter overdesign if not considered during the design stage. In Chapter 4 the author discusses the possibility of adding a CM inductor at the motor front and chassis end to reduce CM EMI filter weight. Experimental results show that the motor-end filter is effective in attenuating low frequency noise and has the benefit of being light weight comparing with the traditional three-phase CM choke. Cooling of the filter is of great importance in high power systems. In Chapter 5, a practical liquid-cooling design procedure for EMI filters in high power motor drives has been discussed. Potting and thermal modeling are analyzed. Thermal test results verify the effectiveness of the procedure. In Chapter 6, the author models the impedance impact of potting material and cooling cases on both CM and DM inductors. Experimental results match well with the developed models. In Chapter 7, a comprehensive design procedure for high density EMI filter in high power motor drives has been proposed, based on the knowledge of previous chapters. As the verification of the procedure, a high density EMI filter is designed and tested in a 100 kW three-phase motor drive system for MEA application. Conclusion and future work are summarized in Chapter 8.

Four main factors influencing the power density are the main objects of the dissertation: devices, passive components, pulse width modulation (PWM) methods and motor control methods. Firstly, the application of SiC devices could improve the power density of the motor drive. This dissertation developed a method of characterizing the SiC device performance in phase-leg with loss estimation, and claimed that with SiC Schottky Barrier Diode the advantage of SiC JFET could benefit the motor drive especially at high temperature. Then the design and improvement of the EMI filter in the active front-end rectifier of the motor drive was introduced in this dissertation. Besides the classical filter design method, the parasitic parameters in the passive filter could also influence the filtering performance. Random PWM could be applied to reduce the EMI noise peak value. The common-mode (CM) noise reduction by PWM methods is also studied in this dissertation. This dissertation compared the different PWM methods' CM filtering performance. Considering the CM loop, the design of PWM methods and switching frequency should be together with the CM impedance. Variable switching frequency PWM (VSFPWM) methods are introduced in the dissertation for the motor drive's EMI and loss improvement. The current ripple of the three-phase converter could be predicted. Then the switching frequency could be designed to adapt the current ripple requirements. Two VSFPWM methods are introduced to satisfy the ripple current peak and RMS value requirements. For motor control issue, this dissertation analyzed the principle of the start-up transient and proposed an improved start-up method. The transient was significantly reduced and the motor could push to high speed and high power with speed sensorless control. Next, the hardware development of modular motor drive was introduced. The development and modification of 10kW phase-legs and full power test of a typical 30kW modular converter is realized with modular design method. Finally, the techniques developed in this dissertation for high power density motor drive design and control are summarized and future works are proposed.

Book excerpt: Wide bandgap (WBG) semiconductors such as silicon carbide (SiC) and gallium nitride (GaN) devices have received increasing attention over the past two decades due to their better electric and thermal performance. Compared with Si devices, WBG devices have low on-resistance, fast switching speed and high junction temperature capability. These characteristics are beneficial for the efficiency, power density and reliability of power electronics converters. SiC devices mainly target high voltage high power applications (600 V, kilowatts or above). The lower switching loss and higher temperature operation characteristics enable the SiC converter to operate at much higher switching frequency with lower cooling demands. Therefore, the size and weight of the components can be significantly reduced, especially for the power inductors and capacitors. However, the higher switching frequency also makes the electromagnetic interference (EMI) issue more challenging. The electromagnetic noise tends to concentrate in the high frequency range, which overlaps with the EMI frequency (150 kHz to 30 MHz). Thus, higher attenuation is required for the EMI filter design, resulting in larger EMI filter size. Another issue is the high dv/dt associated with WBG devices. In motor drive applications, the high dv/dt will aggravate reflected wave phenomenon, which results in the load voltage being twice of the input voltage, increasing the chance of winding damage. Thus, dv/dt filters are required to reduce the overvoltage at the load terminal. These two issues will offset the benefit of the SiC devices. To reduce the EMI filter size, many methods have been proposed. Compared to the traditional Si inverter, the EMI filter design for SiC inverters has some specific considerations, especially for PV inverters without power inductor. Two approaches are proposed here to reduce the EMI filter size. For DM filter, a notch branch is adopted to reduce the filter size, while the unbalanced Wheatstone bridge is applied to optimize the CM filter design. An active reflected wave canceller (ARWC) is proposed to reduce the overvoltage caused by the reflected wave phenomenon in motor drive application. Compared to other dv/dt filters, this ARWC doesn't change the dv/dt. A small pulse voltage is inserted into the circuit at each rising / falling edge which breaks the rising / falling edge into two steps. The reflected load voltage caused by each step compensates with each other. Thus, no overvoltage appears at the load terminal. Since the pulse width generated by the canceller is very narrow, which is related to the cable length, the power loss is much smaller compared to passive dv/dt filter. With this principle, an ARWC is designed for two-level inverters in low voltage application. A single phase inverter is built to verify its effectiveness. With the same principle, the ARWC is extended to three-level inverter in Medium Voltage (MV) application. Three different topologies are proposed for the ARWC design. The experiment of the proposed ARWC with a single phase three level inverter is conducted to verify its effectiveness. Finally, conclusions are given and the scope of future work is discussed.

The focus of this thesis is on the characterization of a matrix converter induction motor drive for aerospace application from the point of view of EMI interference and on the design and implementation of suitable filtering systems. Concerns about Electro Magnetic Interferences are particularly justified in the light of the fact that high reliability is sought after in such applications. The main interest in this work lies in the electromagnetic regulations defining the allowable conducted emissions in the frequencies between 150 kHz and 30 MHz. The first goal achieved by this work is to characterize the EMI signature of a matrix converter induction motor drive using common and differential mode measurements of the converter and motor impedances separately. Based only on these measurements the project aims to synthesize accurate HF models for the Induction Motor and the Matrix Converter in common and differential mode, without the need of deep level studies that may involve long Finite Elements (FE) simulations of the physical system characteristics. This thesis proposes two general novel HF models for Matrix Converters and Induction Motors that could also be applied in any other application or operating condition. These models are automatically tuned and optimized by a suitably developed Genetic Algorithm (GA) routine capable to match those models with real experimental measurements. This thesis reports the methodologies used for both input and output filter design, together with description and analysis of some issues encountered during the process.
