For each metal forming process like forging, stamping and tube hydroforming, the friction and lubrication mechanisms and the parameters affecting them change. Tribotests corresponding to tube hydroforming, stamping and forging were conducted and the parameters affecting lubricant performance were studied. The first chapter reviews the friction and lubrication mechanisms in metal forming processes. The different parameters affecting the performance of lubricants in forging, tube hydroforming and stamping are discussed and the approach to study these parameters is outlined in this chapter. Chapter 2 discusses about the investigation of the effect of variation in flow stress and lubrication caused by the differential heating of dies in the ring compression tests. Chapter 3 details the friction mechanisms in the guiding zone of the tube hydroforming process. The effect of pressure on the performance of lubricants was studied. The guiding zone tooling developed at ERC/NSM was used to conduct the experiments. Chapter 4 discusses the evaluation of lubricants in the expansion zone of the tube hydroforming process. The expansion zone tooling developed at ERC/NSM was used to evaluate the performance of the lubricants. Chapter 5 gives details of the Stamping Lubrication Tester that is used in the industry to evaluate stamping lubricants. FE simulations were used to determine the friction coefficient during the tests by matching FE simulation results with experimental data. Calibration curves (Load vs. Stroke curves) for different coefficients were generated, which can be used to determine the coefficient of friction of different lubricants by superimposing the load stroke curve obtained from experiments.
