These improvements can be realized through changes in materials of construction. Titanium-based alloys exhibit the exceptionally favorable strength-to-weight ratio, low density, as well as, superior resistance to erosion and impingement attack. It also displays outstanding resistance to a broad range of acids, alkalis, industrial chemicals, natural waters, and marine atmospheres. The current high costs associated with titanium-based alloys remain the main obstacle for widespread use as a material of construction. Although relatively high costs originate in the extraction and refining for the titanium based metal, the highest expenditures can be found in the fabrication of components. Free form fabrication is a growing technology that can be applied to weapons systems manufacturing. This technology utilizes digital information derived from 3D CAD data or data from 3D digitizing systems. Specialized software converts the 3D data into layered 2D data. This layered data is used by a variety of processes that join liquid, powder, or sheet materials to form parts comprised of plastic, metal, ceramic, or composite parts, in a layer upon layer manner. CAMP/Montana Tech has acquired a ProMetal R2, a three-dimensional printing machine, from The Ex One Company of Irwin, Pennsylvania. Titanium-based component fabrication with a three-dimensional printing machine, using of metals powders, and the layer-by-layer methodology, will result in a near-net shape component. For titanium components, the parts will then be subjected to a low-temperature binder removal followed by a high-temperature vacuum furnace sintering and completed by a hot isostatically press furnace stage. The process holds promise to reduce the fabrication costs for titanium components. This method is a more economical titanium fabrication technique when compared to current casting methods.

The aerospace industry currently accounts for 58% of the domestic titanium market. The Kroll process, which has been used for over 50 years to produce titanium metal from its mineral form, consumes large quantities of energy. And, methods used to convert the titanium sponge output of the Kroll process into useful mill products also require significant energy resources. These traditional approaches result in product forms that are very expensive, have long lead times of up to a year or more, and require costly operations to fabricate finished parts. Given the increasing role of titanium in commercial aircraft, new titanium technologies are needed to create a more sustainable manufacturing strategy that consumes less energy, requires less material, and significantly reduces material and fabrication costs. A number of emerging processes are under development which could lead to a breakthrough in extraction technology. Several of these processes produce titanium alloy powder as a product. The availability of low-cost titanium powders may in turn enable a more efficient approach to the manufacture of titanium components using powder metallurgical processing. The objective of this project was to define energy-efficient strategies for manufacturing large-scale titanium structures using these low-cost powders as the starting material. Strategies include approaches to powder consolidation to achieve fully dense mill products, and joining technologies such as friction and laser welding to combine those mill products into near net shape (NNS) preforms for machining. The near net shape approach reduces material and machining requirements providing for improved affordability of titanium structures. Energy and cost modeling was used to define those approaches that offer the largest energy savings together with the economic benefits needed to drive implementation. Technical feasibility studies were performed to identify the most viable approaches to NNS preform fabrication using basic powder metallurgy mill product forms as the building blocks and advanced joining techniques including fusion and solid state joining to assemble these building blocks into efficient machining performs.

Book excerpt: "Although implants made with bioactive glass have shown promising results for bone repair, their application in repairing load-bearing long bones is limited due to their poor mechanical properties as compared to human bones. This thesis study is on freeform extrusion fabrication of silicate based 13-93 bioactive glass scaffolds reinforced with titanium fibers. A composite paste was prepared with 13-93 bioactive glass filled with titanium fibers (~16 [mu]m in diameter and aspect ratio of ~250) having 0.1 to 0.4 vol. % of the bioactive glass scaffold. This paste was then filled into a syringe manually, and then extruded through a nozzle to fabricate scaffolds with an extrudate diameter of about ~0.8 mm. The sintered scaffolds, with and without titanium fibers, had measured pore sizes ranging from 400 to 800 [mu]m and a porosity of ~50%. Scaffolds produced with 0.4 vol. % titanium fibers were measured to have a fracture toughness of ~0.8 MPa·m[superscript 1/2] and a flexural strength of ~15 MPa. Bioactive glass scaffolds without titanium fibers had a toughness of ~0.5 MPa·m[superscript 1/2] and strength of ~10 MPa. The addition of titanium fibers increased the fracture toughness of the scaffolds by ~70% and flexural strength by ~40%. The scaffolds' biocompatibility and their degradation in mechanical properties in vitro were assessed by immersing the scaffolds in a simulated body fluid over a period of one to four weeks"--Abstract, page iii.
