The microalloyed steels contain concentrations of chromium, copper, and phosphorus that, while low, are significantly higher than used in conventional reinforcing steel. Two of the microalloyed steels contain amounts of phosphorus that exceed the amounts allowed in ASTM specifications (ASTM A 615), while the other microalloyed steel has normal amounts of phosphorus. One of the conventional steels and the three microalloyed steels are heat treated by the Thermex process, which includes quenching and tempering of the steel immediately after rolling, while the other conventional steel is hot-rolled. The study was undertaken because earlier tests on similar steels indicated that the Thermex-treated, microalloyed steel corrodes at only one-half the rate of conventional reinforcing steel. The relative corrosion rate dropped to one-tenth if both steels were epoxy -coated. In the current study, the reinforcing steels were tested using two rapid evaluation tests, the corrosion potential and corrosion macrocell tests, and three bench-scale tests, the Southern Exposure, cracked beam, and ASTM G 109 tests. The corrosion potential, corrosion rate, and mat-to-mat resistance are used to evaluate the steel. Tension and bending tests were performed to evaluate the effect of the microalloying and heat treatment on the mechanical properties of the reinforcing steel.

In the United States alone, maintenance and replacement costs for deficient bridges are measured in billions of dollars. The application of corrosion-resistant steel reinforcement as an alternative reinforcement to existing mild steel reinforced concrete bridge decks has potential to mitigate corrosion problems, due to the fundamental properties associated with the materials. To investigate corrosion prevention through the use of corrosion-resistant alloys, the performance of corrosion resistance of MMFX microcomposite steel reinforcement, a high-strength, high-chromium steel reinforcement, was evaluated. The study consisted of both field and laboratory components conducted at the Iowa State University Bridge Engineering Center to determine whether MMFX reinforcement provides superior corrosion resistance to epoxy-coated mild steel reinforcement in bridge decks. Because definitive field evidence of the corrosion resistance of MMFX reinforcement may require several years of monitoring, strict attention was given to investigating reinforcement under accelerated conditions in the laboratory, based on typical ASTM and Rapid Macrocell accelerated corrosion tests. After 40 weeks of laboratory testing, the ASTM ACT corrosion potentials indicate that corrosion had not initiated for either MMFX or the as-delivered epoxy-coated reinforcement. Conversely, uncoated mild steel specimens underwent corrosion within the fifth week, while epoxy-coated reinforcement specimens with induced holidays underwent corrosion between 15 and 30 weeks. Within the fifth week of testing, the Rapid Macrocell ACT produced corrosion risk potentials that indicate active corrosion for all reinforcement types tested. While the limited results from the 40 weeks of laboratory testing may not constitute a prediction of life expectancy and life-cycle cost, a procedure is presented herein to determine life expectancy and associated life-cycle costs.

In the United States, maintenance and replacement costs of deficient bridges are measured in billions of dollars. These concerns have initiated continual development of protective measures. Application of corrosion-resistant steel reinforcement as an alternate reinforcement for existing mild steel reinforced concrete bridge decks has great potential due to the inherent corrosion resistant properties associated with the materials. To investigate corrosion prevention through the use of corrosion-resistant alloys, the performance of corrosion resistance for MMFX Microcomposite steel reinforcement, a high-strength, high chromium steel reinforcement, is evaluated. The study presented herein presents the separate field and laboratory studies of ongoing research at Iowa State University to determine if in fact MMFX reinforcement provides superior corrosion resistance to epoxy-coated mild steel reinforcement in bridge decks. However, as definitive field evidence of the corrosion resistance of MMFX reinforcement may require several years of monitoring, attention transferred to investigate the reinforcement under accelerated conditions in a laboratory. In the laboratory investigation, the evaluation process was based on using ASTM and Rapid Macrocell accelerated corrosion tests. After 40 weeks of testing, the associated ASTM ACT corrosion potentials indicate corrosion has not initiated for either MMFX or as-delivered epoxy-coated reinforcement. However, the uncoated mild steel underwent corrosion within the fifth week, while epoxy-coated reinforcement with holidays underwent corrosion between 15 and 30 weeks. For the study presented herein, concrete powder specimens were collected at the top reinforcement depth at the first indication of corrosion initiation. While the limited results from 40 weeks of laboratory testing do not constitute a prediction of life expectancy and lifecycle cost, a procedure is presented to determine the life expectancy and lifecycle cost once definitive evidence is attained. The life expectancy of bridge decks constructed with different steel reinforcing systems is estimated by the two-stage, diffusion-spalling model (i.e., the time required for corrosion initiation and the subsequent time period required to cause spalling due to corrosion).

Book excerpt: The corrosion performance of MMFX and conventional reinforcing steels is compared based on macrocell and bench-scale tests. The conventional steel includes epoxy-coated and uncoated bars. Macrocell tests are conducted on bare bars and bars symmetrically embedded in a mortar cylinder. Specimens are exposed to a simulated concrete pore solution with a 1.6 or 6.4 molal ion concentration of sodium chloride. Bench-scale tests include the Southern Exposure and cracked beam tests. A 15% (6.04 m ion) NaCl solution is ponded on the top of both the Southern Exposure and cracked beam specimens. Mechanical properties are compared with the requirements of ASTM A 615. The uniformity and consistency in chemical composition is evaluated using a scanning electron microscope and an energy dispersive spectrometer. The microstructure of corrosion products is analyzed using a scanning electron microscope. The results indicate that MMFX steel exhibits better corrosion resistance than conventional uncoated steel, but lower corrosion resistance than epoxy-coated bars. In both the macrocell and bench-scale tests, MMFX steel exhibits a macrocell corrosion rate between one-third and two-thirds that of uncoated conventional reinforcing bars, while epoxy-coated reinforcement with the coating penetrated corrodes at a rate between 5% and 25% that of conventional steel. MMFX reinforcing steel is not recommended as a replacement for epoxy-coated reinforcement unless it is used in conjunction with a supplementary corrosion protection system.

The researchers discussed their approach to include size effects in scaling up from laboratory specimens to actual structures. Accelerated testing and durability modeling techniques developed were validated by comparing their results with performance under actual operating conditions. The main mechanism of the deterioration discussed included environmental effects and/or exposure to loads, speeds and other operating conditions that are not fully anticipated in the original design. A broad range of deterioration damage, such as fatigue, overload, ultraviolet damage, corrosion, and wear was presented. A broad range of materials of interest was also discussed, including the full spectrum of construction materials, metals, ceramics, polymers, composites, and coatings. Emphasis was placed on scale-dependence and history of fabrication on resulting mechanical behavior of materials.

Book excerpt: Research on steel corrosion has demonstrated that the concentrations of chloride and hydroxide ion at the concrete/steel interface influence the susceptibility of the steel to corrosive attack. This study used electrochemical means and changes in mix design to increase the alkalinity and improve consolidation of the concrete against the steel to determine if this would increase the corrosion resistance of the reinforcing steel without compromising the properties of the concrete. To understand these effects better, the following concrete properties were evaluated compressive strength, splitting tensile strength, modulus of elasticity, and length change (shrinkage).The evaluation involved the casting of different types of concrete samples, all of which contained artificial voids, for corrosion testing. These samples were composed of one of two concrete mixtures (1) the Virginia Department of Transportations (VDOT) Class A4 General Bridge Deck Concrete with Straight Portland Cement (A4), or (2) a selfconsolidating concrete (SCC). Selected A4 and SCC mixtures were electrochemically treated 135 days after samples were cast. Some samples were left untreated and functioned as control samples. There were no significant differences in the concrete properties between the short-term treatment (less than 7 hr) and control samples tested in this study. It was determined that alkalinity, water-to-cement ratio, and steel type all influence the corrosion potential of reinforcing steel when reinforced concrete is subjected to saltwater. In addition, introducing small voids adjacent to the steel created a greater spread between the 25th and 75th percentile of the half-cell potential measurements when compared to locations without voids; however, these same voids have little influence on the average value measured. A study is underway to perform cyclical saltwater ponding on selected samples to allow for future evaluation of corrosion resistance. This study showed that alkalinity, water-to-cement ratio, concrete fluidity during placement, and steel type all influence the corrosion potential of the reinforcing steel when reinforced concrete is subjected to saltwater. The study recommended that the Virginia Center for Transportation Innovation and Research (VCTIR) continue performing saltwater exposure on these specimens until corrosion becomes evident and then autopsy them and characterize the corrosion of the steel reinforcement. In addition, VCTIR should work with VDOT's Materials Division to compare various concrete mix designs that would be considered acceptable to VDOT and assess how each influences the corrosion potential on embedded steel. Further, more emphasis should be placed on mix designs, such as SCC mixtures, that could provide VDOT with greater corrosion resistance and reduced labor during placement.
