Book excerpt: Permanent magnet synchronous motors (PMSMs) are an alternative in critical applications where high-speed operation, compactness and high efficiency are required. In these applications it is highly desired to dispose of an on-line, reliable and cost-effective fault diagnosis method. Fault prediction and diagnosis allows increasing electric machines performance and raising their lifespan, thus reducing maintenance costs, while ensuring optimum reliability, safe operation and timely maintenance. Consequently this thesis is dedicated to the diagnosis of magnetic and electrical faults in PMSMs. As a first step, the behavior of a healthy machine is studied, and with this aim a new 2D finite element method (FEM) modelbased system for analyzing surface-mounted PSMSs with skewed rotor magnets is proposed. It is based on generating a geometric equivalent non-skewed permanent magnet distribution which accounts for the skewed distribution of the practical rotor, thus avoiding 3D geometries and greatly reducing the computational burden of the problem. To diagnose demagnetization faults, this thesis proposes an on-line methodology based on monitoring the zero-sequence voltage component (ZSVC). Attributes of the proposed method include simplicity, very low computational burden and high sensibility when compared with the well known stator currents analysis method. A simple expression of the ZSVC is deduced, which can be used as a fault indicator parameter. Furthermore, mechanical effects arising from demagnetization faults are studied. These effects are analyzed by means of FEM simulations and experimental tests based on direct measurements of the shaft trajectory through self-mixing interferometry. For that purpose two perpendicular laser diodes are used to measure displacements in both X and Y axes. Laser measurements proved that demagnetization faults may induce a quantifiable deviation of the rotor trajectory. In the case of electrical faults, this thesis studies the effects of resistive unbalance and stator winding inter-turn short-circuits in PMSMs and compares two methods for detecting and discriminating both faults. These methods are based on monitoring and analyzing the third harmonic component of the stator currents and the first harmonic of the ZSVC. Finally, the Vold-Kalman filtering order tracking algorithm is introduced and applied to extract selected harmonics related to magnetic and electrical faults when the machine operates under variable speed and different load levels. Furthermore, different fault indicators are proposed and their behavior is validated by means of experimental data. Both simulation and experimental results show the potential of the proposed methods to provide helpful and reliable data to carry out a simultaneous diagnosis of resistive unbalance and stator winding inter-turn faults.

Book excerpt: Permanent Magnet Synchronous Motors (PMSM) are widely used in various applications from home appliances to electric vehicles due to its advantages like high efficiency, high power density etc. The market share of this type of motor is increasing significantly in the recent decade. In order to ensure their reliable operation in safety critical system, condition monitoring tools are essential. The effective fault diagnosis and condition monitoring system reduces downtime and unplanned maintenance which saves both time and money. Though several motor attributes like current, vibration, temperature etc. can be used for diagnosis of health condition of an electric motor, stray magnetic flux around the motor housing has rich information about the health status of PM motors due to the use of high energy magnets. This dissertation presents condition monitoring techniques which are developed to address three major issues in PMSM. Stator fault is the most common electrical fault which begins as an inter-turn failure. It is essential to identify this failure at its initial stage to prevent the catastrophic damage caused by stator fault. It is shown that the fundamental component of stray magnetic flux may result in fault negative error under certain operating conditions. To overcome this problem, third harmonic component is analyzed comprehensively and proposed as a reliable fault metric throughout the entire range of operation to detect and locate the fault. Secondly, the common mechanical fault in electrical motors, bearing damage is studied. It is shown that the magnetic field of PM motors exhibit asymmetry due to the manufacturing imperfections of magnet. A stray magnetic flux-based bearing fault detection method is proposed by leveraging this asymmetry. The proposed method is analyzed extensively in both simulations and experiments. A comparative study between motor current based detection and the proposed method is also performed. In the last part of the research, a stray magnetic flux based the temperature estimation of permanent magnet is proposed. The stray magnetic flux around the motor can be correlated to the magnet temperature. However, it also is affected by the permeability variation of iron core and magnetic field generated by the stator current. A compensation co-efficient is proposed to compensate the mentioned effects and obtain the permanent magnet component of stray magnetic flux from the measured data. Then the proposed scheme is adopted to estimate the temperature of magnets online under dynamic operating conditions.

Book excerpt: AC motors, specifically Permanent Magnet Synchronous Motors (PMSM) have been gainingpopularity in industrial applications due to their high efficiency, high power density and hightorque generation capabilities. Apart from industrial applications, the market share of these motorshas seen significantly increasing use in emerging technologies such as Electric vehicles (EVs),Hybrid Electric Vehicles (HEVs) as traction motors, and use in electric ships, and electricairplanes. To ensure safety and reliability of operation in safety critical applications, continuoushealth condition monitoring and fault diagnosis of these motors is essential. A robust and accuratefault diagnosis and condition monitoring reduces downtime and unplanned catastrophic failures, shutdowns, and maintenance, which saves both time, money, and labor. Through the availabledrive sensors such as current and voltage sensors, current and voltage information can be acquiredand used to diagnose different faults in the motor. This dissertation presents condition monitoringof stator Inter-Turn Short Circuit (ITSC) faults in PMSM motors.ITSC faults make up more than 40% of all PMSM electrical faults, mainly caused by extrememechanical, thermal, and electrical stresses. Other factors such as high dv/dt and chemicalsaccelerate insulation material aging and result in ITSC faults. ITSC fault causes high circulatingcurrents to be induced in the stator of the motors, and if not properly managed, can result in localoverheating which leads to further winding degradation and melting, which can result in completeshutdown of the machines operation. Thus, to avoid unexpected machine shutdowns, ITSC faultmust be monitored, diagnosed, and managed. This dissertation employs continuous monitoring of machines electrical parameters such as thestator resistance (Rs) and both d-axis and q-axis inductances (Ld and Lq) to detect any changeswhich may be a result of ITSC faults. Upon detecting changes in parameters, ITSC fault isdiagnosed by isolating it from other closely similar faults such as eccentricity faults. The techniques employed in this dissertation eliminates the use of extra sensors in the drive, andonly uses current sensors to acquire feedbacks, and uses voltages inside the micro-controller toestimate different parameters for diagnosis purposes.

Book excerpt: Due to the variety of electric motor applications in critical service systems, they need precise control and accurate health monitoring in order to operate reliably and safely. Fault diagnosis, as the earliest step of system health management, identifies impending faults through pre-specified indexes. This is a critical process as it provides early warnings for catastrophic failures well beforehand and enables preventive maintenance schedule updates. The most important advance in this field is the implementation of fault diagnosis system embedded to drive system. In this technology, the health monitoring system is programmed in the main CPU used for controlling purposes. Also, there is no need to install any additional sensor since the same measurement used for control is sent for monitoring. This technology is growing up and still is not mature enough to be used in industries widely. In this study, rotor related faults such as magnet defect and eccentricity faults and their corresponding reflections on permanent magnet (PM) motor stator variables are investigated. An analytical approach based on a partitioned magnetic equivalent circuit is developed to determine the influence of rotor related faults on PM motor variables. Stator winding configuration, winding connection type and location of damaged rotor magnets are some of the physical properties affecting the fault signature characteristics. Several cases with different numbers of pole and slot are investigated through the proposed method. In addition, different winding connections (including star and delta connection), different winding configurations (including single and double layer, fractional and full coil pitch), and different magnet defect numbers and locations are scrutinized. The proposed tool significantly reduces the computational burden and provides sufficient accuracy which significantly eases to simulate several magnet fault scenarios and examine detailed topology dependencies in shorter times. At the last part of this research, a motor specific fault severity assessment method is proposed to calculate the amplitude of magnet defect fault signatures in the stator current and back-emf through machine and controller parameters of PMSM drive. A detailed mathematical analysis is developed based on the linear model of PMSM to predict the behavior of fault signatures in motor variables at various operating points. In order to understand and decouple the effects of motor controllers and operating points, the derivations are further extended to clarify the effects of current loop gains. Under the light of findings, the fault severity impact on the current and back-emf fault signatures is investigated exhaustively.

Book excerpt: Electric vehicles (EVs) have several advantages such as energy efficiency, virtually lack of pollution, and the availability of electric energy through electric distribution systems. Among the major components of an EV is the block control of the AC motor. Many modern high-performance control technologies are being used in EV controllers, such as direct torque control-based space vector modulation (DTC-SVM). Given that permanent magnet synchronous motor (PMSM) has a small volume, a lightweight, and a high reliability, attracting the interest of EV industrial designers. The fault diagnosis about the PMSM problems is essential because the PMSM has a huge influence on the safety and economic efficiency with the vehicles. In this background, the chapter concerns the modeling and simulation of an electric vehicle drive system including a PMSM-based DTC-SVM without and with stator winding fault. The performance of the motor under both the normal and faulty conditions is simulated. For the diagnosis of the fault, the chapter proposes the technique based on the motor current spectrum analysis.

Book excerpt: The design and construction of rotating machinery operating at supercritical speeds was, in the 1920s, an event of revolutionary importance for the then new branch of dynamics known as rotor dynamics. In the 1960s, another revolution occurred: In less than a decade, imposed by operational and economic needs, an increase in the power of turbomachinery by one order of magnitude took place. Dynamic analysis of complex rotor forms became a necessity, while the importance of approximate methods for dynamic analysis was stressed. Finally, the emergence of fracture mechanics, as a new branch of applied mechanics, provided analytical tools to investigate crack influence on the dynamic behavior of rotors. The scope of this book is based on all these developments. No topics related to the well-known classical problems are included, rather the book deals exclusively with modern high-power turbomachinery.
