Book excerpt: Ultrasonic fatigue tests were carried out on the aluminum alloy AISI 6061-T6, presenting different values for the principal surface roughness parameters: Ra, Rq, and Rz. For fatigue life comprised between 3 x 105 ~ 6 x 106 cycles, crack initiates at the specimen surface induced by stress-concentration and micro-plastic deformation (micro-void coalescence); whereas for the very high cycle fatigue (>107 cycles), the mechanism of crack initiation moves to subsurface or inside the specimen and is associated with internal imperfections such as micro-porosities or nonmetallic inclusions. For the first fatigue life regime, compression residual stresses induced by the work-hardening machining process and the associated micro-plastic deformation are the principal factors controlling the fatigue endurance on this aluminum alloy. Experimental results show that fatigue endurance is higher for the high surface roughness in the 3 x 105 ~ 6 x 106 cycles of fatigue life, whereas this behavior is inversed in the very high-cycle fatigue regime. These results are analyzed in terms of residual compression stresses induced by the work-hardening machining process, the surface roughness, and the reverse yielding or Bauschinger effect.

Shot peening (SP) is an important and well-known cold working process, having been used in industrial applications for a long time. Shot peening as intense plastic deformation in the thin surface layer affects cold surface hardening by primary inducing favorable residual compressive stresses. It is used in order to increase fatigue strength in operation and to improve fatigue resistance of precorroded material. The paper deals with the surface integrity of shot-peened high-strength 7075-T651 aluminium alloy. The paper describes the effects of SP treatment by presenting analyses of surface roughness measurement, residual stresses, material bending fatigue resistance, fractographic analysis of fatigued specimens, and electrochemical potentiodynamic testing.

The effect of these variables has been shown to be quite complex. However, a consistent pattern of behavior is beginning to emerge which, it is hoped, will lead to a considerably changed understanding of the corrosion-fatigue process. It is considered probable that an increased understanding of the corrosion-fatigue process will also contribute measureably to an improved understanding of general fatigue processes. Material variables such as composition, directionality of properties, and microstructure, have important effects on corrosion-fatigue behavior of aluminum alloys. However, it appears that these variables, at least in gaseous environments, may be important largely because of their effects on the mechanical behavior of aluminum alloys. On the other hand, studies in seawater suggest that these variables become increasingly important as the corrosive nature of the environment increases. This memorandum discusses in detail the effects of both test variables and material variables on corrosion fatigue. In addition, current theories of corrosion-fatigue mechanisms are outlined, and several methods of preventing corrosion fatigue are suggested. (Author).

The use of the concept of Elber's effective stress intensity range, based on the measurements of crack-opening loads, indicates that the crack propagation rates are equivalent in the weld metal, heat-affected zone, and base metal. Furthermore, the effect of stress ratio also can be correlated using the effective stress intensity range concept.

Book excerpt: This paper presents the results of a study whose main objective was to determine which type of fabrication process would least affect the fatigue life of an open-hole structural detail. Since the open-hole detail is often the fundamental building block for determining the stress concentration of built-up structural parts, it is important to understand any factor that can affect the fatigue life of an open hole. A test program of constant-amplitude fatigue tests was conducted on five different sets of test specimens each made using a different hole fabrication process. Three of the sets used different mechanical drilling procedures while a fourth and fifth set were mechanically drilled and then chemically polished. Two sets of specimens were also tested under spectrum loading to aid in understanding the effects of residual compressive stresses on fatigue life. Three conclusions were made from this study. One, the residual compressive stresses caused by the hole-drilling process increased the fatigue life by two to three times over specimens that were chemically polished after the holes were drilled. Second, the chemical polishing process does not appear to adversely affect the fatigue life. Third, the chemical polishing process will produce a stress-state adjacent to the hole that has insignificant machining residual stresses.
