Book excerpt: The effects of environment on fatigue behavior are quite intimately related to such test variables as stress intensity, cyclic frequency, and temperature. The effect of these variables has been shown to be quite complex. However, a consistent pattern of behavior is beginning to emerge which, it is hoped, will lead to a considerably changed understanding of the corrosion-fatigue process. It is considered probable that an increased understanding of the corrosion-fatigue process will also contribute measureably to an improved understanding of general fatigue processes. Material variables such as composition, directionality of properties, and microstructure, have important effects on corrosion-fatigue behavior of aluminum alloys. However, it appears that these variables, at least in gaseous environments, may be important largely because of their effects on the mechanical behavior of aluminum alloys. On the other hand, studies in seawater suggest that these variables become increasingly important as the corrosive nature of the environment increases. This memorandum discusses in detail the effects of both test variables and material variables on corrosion fatigue. In addition, current theories of corrosion-fatigue mechanisms are outlined, and several methods of preventing corrosion fatigue are suggested. (Author).

Book excerpt: The 2024-T8, 7075-T6, and 7075-T73 alloys were studied in laboratory air and 3.5 percent sodium chloride (NaCl) solution to investigate the effects of a corrosive environment on the retardation behavior of aluminum alloys. Single overload cycles at overload ratios of 1.5, 2.0, and 2.5 were used. The single overloads were found to cause a decrease in constant-amplitude crack-growth in saltwater just as they did in air. Also, the number of delay cycles increased with each increase in overload ratio (OLR) in saltwater just as they did in air. However, the number of delay cycles was larger in air than in 31⁄2 percent saltwater, and the difference was greater for the 7075-T6 alloy than it was for the 2024-T8 and 7075-T73 alloys. The results indicated that a given microstructure and its susceptibility to environmental attack are important in determining its fatigue behavior under variable amplitude loading in a corrosive environment. An alloy which shows superior retardation behavior in air can be inferior in a corrosive environment such as saltwater as was found for the 7075-T6 and 2024-T8 alloys. The difference in the retardation behavior of these two alloys in air was small, while in saltwater, the 2024-T8 alloy was generally superior. Environmental attack similar to that which was observed in the constant-amplitude saltwater fatigue specimens was found by fractographic examination of selected retardation specimens. However, these observations indicated that the general nature of the fractographic features in relation to the OLR and the applied baseline stress-intensity factor is similar in both air and saltwater, except that, at the lower OLR and low K values, the overload markings were not visible in the specimens tested in saltwater. This lack of overload marking was more common in the 7075-T6 alloy because of its high susceptibility to environmental attack.

The damaging effect of salt water on the early stages of small crack growth is characterized by crack initiation at constituent particle pits, intergranular microcracking for a less than 100 micrometers, and transgranular small crack growth for a micrometer. In aqueous 1 percent NaCl and at a constant anodic potential of -700 mV(sub SCE), small cracks exhibit a factor of three increase in fatigue crack growth rates compared to laboratory air. Small cracks exhibit accelerated corrosion fatigue crack growth rates at low levels of delta-K (less than 1 MPa square root of m) below long crack delta-K (sub th). When exposed to Paris regime levels of crack tip stress intensity, small corrosion fatigue cracks exhibit growth rates similar to that observed for long cracks. Results suggest that crack closure effects influence the corrosion fatigue crack growth rates of small cracks (a less than or equal to 100 micrometers). This is evidenced by similar small and long crack growth behavior at various levels of R. Crack initiation in air occurred at electropolish pits at inclusion/alloy interfaces and propagated primarily in a Stage I (crystallographic) mode.
