A key program technical milestone for hydrogen technology readiness is to produce hydrogen from diverse, domestic resources at $2.00-$3.00 per gallon of gasoline equivalent (gge) delivered, untaxed. Low-cost, high-temperature hydrogen separation membranes represent a key enabling technology for small-scale distributed hydrogen production units. Availability of such membranes with high selectivity and high permeability for hydrogen will allow their integration with hydrocarbon reforming and water gas shift reactions, potentially reducing the cost of hydrogen produced. Pd-metal-based dense membranes are known for their excellent hydrogen selectivity and permeability characteristics, however, utilization of these membranes has so far been limited to small scale niche markets for hydrogen purification primarily due to the relatively high cost of Pd-alloy tubes compared to pressure swing adsorption (PSA) units. This project was aimed at development of thin-film Pd-alloy membranes deposited on Pall Corporation's DOE-based AccuSep® porous metal tube substrates to form a composite hydrogen separation membrane for these applications. Pall's composite membrane development addressed the typical limitations of composite structures by developing robust membranes capable of withstanding thermal and mechanical stresses resulting from high temperature (400C), high pressure (400 psi steam methane reformer and 1000 psi coal) operations and thermal cycling involved in conventional hydrogen production. In addition, the Pd-alloy membrane composition was optimized to be able to offer the most stability in the typical synthesis gas environments produced by reforming of natural gas and bio-derived liquid fuels (BILI) validating the technical effectiveness and economic feasibility of the technology demonstrated. Results from this research added technology and product design information that offers the potential to significantly advance the commercial viability of hydrogen production.

Book excerpt: This work describes the application of palladium-based composite membrane reactors (MRs) for performing steam methane reforming (SMR) and natural gas steam reforming reactions to produce a high-purity hydrogen stream for CO2 capture from the transportation sector. In particular, the effect of different operating conditions on the performance of several MRs has been investigated. Moreover, thin pure palladium and palladium-gold alloy membranes have been synthesized via electroless plating and housed in the membrane module for reaction and permeation testing. In particular, the SMR reaction across porous stainless steel-supported Pd membranes has been investigated with a focus on low temperature and pressure conditions to showcase the ability of the MR to obtain high conversions even at mild conditions. The feed composition ratio, i.e., H2O/CH4, was kept above the stoichiometric limit to enhance conversion, while a permeate sweep gas was used to promote the permeation of hydrogen through the membrane. This application of the Pd-based MR resulted in high methane conversion (84%) and hydrogen recovery (82%) with a pure hydrogen stream obtained from the permeate side at temperatures as low as 400 °C. Stable methane conversions and hydrogen permeation rates were obtained for> 700 reaction hours. Using a Pd-Au composite MR, further reaction testing took place with a real natural gas feed at 450 °C and 300 kPa. This MR operated under a SMR reaction continuously for> 250 hours without a decrease in performance, highlighting the long-term stability of the MR to produce pure hydrogen for long periods of time. More specifically, the conversion of higher hydrocarbons, e.g., propane, ethane, and butane, within the reactor were> 85% throughout the experimental tests. Using a membrane module comprised of a dense Pd77Ag23 membrane, hydrogen permeation decreased when exposed to H2S. This decrease in hydrogen flux was temporary and complete recovery was realized with 200 ppm and 40 ppm H2S exposure tests showing no long-term effects on the membrane. These results allow for an alternative use of pure Pd membranes, which are irreversibly poisoned by H2S.

In the method, a palladium precursor and a reducing agent on opposite sides of a substrate of porous alumina hollow fibers were placed and used an electric field to cause migration of metal ions to the outer surface where they are reduced to form seeds at high concentration in a narrow spatial region. The ethanol steam reforming was conducted in a membrane reactor with the Pd membrane and the performance of this reactor was compared with results from a packed bed reactor under identical conditions. For all conditions studied, enhancement of ethanol conversion and hydrogen yield were observed in the membrane reactor compared to the packed bed reactor.

Book excerpt: Inorganic membrane reactors offer the possibility of combining reaction and separation in a single operation at high temperatures to overcome the equilibrium limitations experienced in conventional reactor configurations. Such attractive features can be advantageously utilized in a number of potential commercial opportunities, which include dehydrogenation, hydrogenation, oxidative dehydrogenation, oxidation and catalytic decomposition reactions. However, to be cost effective, significant technological advances and improvements will be required to solve several key issues which include: (a) permselective thin solid film, (b) thermal, chemical and mechanical stability of the film at high temperatures, and (c) reactor engineering and module development in relation to the development of effective seals at high temperature and high pressure. In this project, we are working on the development and application of palladium and palladium-silver alloy thin-film composite membranes in membrane reactor-separator configuration for simultaneous production and separation of hydrogen and carbon dioxide at high temperature. From our research on Pd-composite membrane, we have demonstrated that the new membrane has significantly higher hydrogen flux with very high perm-selectivity than any of the membranes commercially available. The steam reforming of methane by equilibrium shift in Pd-composite membrane reactor is being studied to demonstrate the potential application of this new development. A two-dimensional, pseudo-homogeneous membrane-reactor model was developed to investigate the steam-methane reforming (SMR) reactions in a Pd-based membrane reactor. Radial diffusion was taken into consideration to account for the concentration gradient in the radial direction due to hydrogen permeation through the membrane. With appropriate reaction rate expressions, a set of partial differential equations was derived using the continuity equation for the reaction system. The equations were solved by finite difference method. The solution of the model equations is complicated by the coupled reactions. At the inlet, if there is no hydrogen, rate expressions become singular. To overcome this problem, the first element of the reactor was treated as a continuous stirred tank reactor (CSTR). Several alternative numerical schemes were implemented in the solution algorithm to get a converged, stable solution. The model was also capable of handling steam-methane reforming reactions under non-membrane condition and equilibrium reaction conversions. Some of the numerical results were presented in the previous report. To test the membrane reactor model, we fabricated Pd-stainless steel membranes in tubular configuration using electroless plating method coupled with osmotic pressure. Scanning Electron Microscopy (SEM) and Energy Dispersive X-ray (EDX) were used to characterize the fabricated Pd-film composite membranes. Gas-permeation tests were performed to measure the permeability of hydrogen, nitrogen and helium using pure gas. The membranes showed excellent perm-selectivity for hydrogen. This makes the Pd-composite membrane attractive for selective separation and recovery of H2 from mixed gases at elevated temperature.
