Most common, analyses of the resistance of welded components against failure are targeted at crack avoidance. Such evaluations are increasingly carried out by modern weldability studies, i. e. considering interactions between the selected base and filler materials, structural design and welding process. Such weldability investigations are particularly targeted to prevent hot cracking, as one of the most common cracking phenomena occurring during weld fabrication. To provide an international information and discussion platform to combat hot cracking, an international workshop on Hot Cracking Phenomena in Welds has been created, based on an initiative of the Institute for Materials and Joining Technology at the Otto-von-Guericke University in Magdeburg and the Division V. 5 – Safety of Joined Components at the Federal Institute for Materials Research and Testing (BAM) in Berlin, Germany. The first workshop was organized in Berlin under the topics mechanisms and phenomena, metallurgy and materials, modelling and simulations as well as testing and standardization. It consisted of 20 individual contributions from eight countries, which were compiled in a book that found a very ready market, not only in the welding community. As a consequence of increasing interest, it has been decided to establish the Workshop on Hot Cracking Phenomena in Welds as a regular event every three years embedded in the International Institute of Welding (IIW). Attached to the IIW Commission IX and II Spring intermediate meetings, the second workshop was organized in March 2007.

In the present study, solidification and liquation type of hot cracks in weld metal and the heat-affected zones of 5086-H32 aluminium alloy were investigated by using Modified Varestraint Test (MVT) with TIG-AC and TIG-DC welding. With determining the size, type and number of cracks, a relation was established between welding line energy and strain on the hot crack formation. This information was used to determine the hot crack safe parameter ranges. The hot cracking tendency as a function of applied parameters were discussed in the frame of temperature fields around the moving heat source. Moreover, the characteristic hot crack locations on the 5086-H32 MVT specimens were generalized. The results of the study indicated that the increase in line energy and strain increased the hot cracking tendency of the specified aluminium alloy. In the low line energy range, the main hot cracking mechanism is the solidification cracking which could be overcome by the use of a suitable filler material. At high line energy range, due to the increased amount of interdendritic liquid, the amount of solidification cracking decreases by healing mechanism. However, because of the enlarged-temperature-field around the weld zone, fraction of HAZ cracking increases. The comparison between the hot cracking tendencies in low and high line energies indicates that the low line energy ranges with low augmented strains resulted in hot crack safer parameters.

It occurs in the mushy zone (a small weak semisolid immediately behind the weld pool) when the critical strain rate of the mushy zone is exceeded. Most tests for evaluating the solidification cracking susceptibility cannot determine the critical strain rate of the mushy zone. In the present thesis, welding of Al alloys was studied using a new test for evaluating the crack susceptibility and a new index for predicting the crack susceptibility. The test, called the transverse motion weldability (TMW) test, was developed. This test is unique in that a stationary upper sheet is lap-welded to a lower sheet moving slowly at the speed V in the transverse direction of welding to induce transverse tensile strain and hence cracking in the mushy zone. Cracking occurs when a critical V, i.e., V[c], is exceeded. The TMW test showed that the susceptibility to solidification cracking increased in the order of 2219 Al, 2014 Al, 2024 Al, 7075 Al and 6061 Al. This ranking is consistent with that based on other tests. It is also consistent with that predicted based on the crack susceptibility index, which is the maximum -dT/d(f[S])[1/2]- (where T is temperature and f[S] fraction of solid). The test was also used to see how effective Al filler metals reduce the crack susceptibility of Al alloys. The effectives observed agreed with that reported previously, shown in filler-metal guides, and predicted based on the index. To determine the local strain rate in the mushy zone near the crack, a new approach based on the TMW test and the weld microstructure was developed. Crack susceptibility of commercial wrought aluminum alloys were explained to provide a better understanding for solidification cracking.

Book excerpt: High power laser welding, with powers on the order of 10 kW, represents an attractive pathway for improving productivity in the single pass joining of thick section structures. During high power laser welding of Inconel 740H, a candidate material for the steam pipes in advanced ultra supercritical power plants, defects were observed, including keyhole collapse porosity, liquation cracking in the heat affected zone, and solidification cracking in the fusion zone, which displayed variations with processing conditions. Although liquation cracks and keyhole porosity were observed for all these high power laser welding conditions due to the high heat input and keyhole instability, horizontal solidification cracks across the fusion zones were observed at depths of around 70% to 80% of the weld depths, while the same material does not display similar solidification cracking during arc welding and low power laser welding conditions. A similar crack was not observed in another nickel alloy, Inconel 690, under the same welding conditions. To capture the complex interactions between alloy composition and processing conditions leading to the appearance of these cracks, well-tested heat transfer and fluid flow and thermo-mechanical models were integrated to calculate temperature histories, solidification conditions, and the resulting stresses and strain rates across the solidifying mushy zone. The coupling of these powerful models provided a means for evaluating horizontal solidification cracking susceptibility and predicting crack locations by identifying the simultaneous appearance of critical strain rate and tensile stress levels across different processing conditions and alloys. Since alloy composition is usually fixed within a specified range, the prevention of these defects requires tight control of the processing conditions. Wobble head laser welding, as an emerging tool in high power laser welding, was employed, which provides new opportunities to alter process conditions and produce defect free welds. Due to the additional transverse and backward motions with the laser beam oscillation, the laser energy density distribution across the weldment was altered, leading to variations in weld pool dimensions, solidification conditions, and stress state across the welds. The application of beam oscillation led to shorter, wider, and shallower weld pools. Due to these changes in weld profiles, the solidification rate was reduced while the temperature gradient was increased compared with the linear welds. These changes in the process conditions also impacted the stress state, which provide opportunities to prevent solidification cracking during high power laser welding process.
