Because PCPs are placed between bridge girders, and CIP concrete slabs are cast over the PCPs, PCPs act as formwork, cost and time for construction can be reduced. However, current designs may be further optimized if it can be shown that the reinforcement in the CIP deck can be reduced. Another issue involves cracking of PCP during fabrication and transportation to the site. The goal of this dissertation is to recommend changes to the CIP-PCP bridge decks that will lead to more cost-effective bridges. The first phase of the research is to suggest an optimized reinforcement layout for cast-in-place (CIP) slabs. Because the capacity of these decks is much greater than the design loads, a decrease in top-mat reinforcement will have minimal effect on the margin of capacity over design loads. Two options were selected, reduced deformed-bar reinforcement; and reduced welded-wire reinforcement. These two options are evaluated through restrained-shrinkage tests and field applications. The second phase of this dissertation is to reduce cracks in precast, prestressed concrete panels (PCPs) which occur during fabrication, handling, and transportation. Most cracks in PCPs are collinear (occur along the strands). They can be reduced in two ways. The first is to reduce initial prestress. The second is to place additional transverse reinforcement at edges.

Book excerpt: The Texas Department of Transportation (TxDOT) uses precast, prestressed concrete panels (PCPs) as stay-in-place formwork for most bridges built in Texas. The PCPs are placed on the top flanges of adjacent girders and topped with a 4-in. cast-in-place (CIP) slab. This thesis is directed towards identifying and quantifying the serviceability implications of reducing the deck reinforcement across the interior spans of CIP-PCP decks. The goal of this research is to understand how the PCPs influence cracking and crack control in the CIP slab and to make recommendations to optimize the top mat reinforcement accordingly. Several tests were conducted to evaluate the performance of different top mat reinforcement arrangements for ability to control crack widths across PCP joints. The longitudinal reinforcement was tested using a constant bending moment test, a point load test, and several direct tension tests. Because of difficulty with the CIP-PCP interface during the longitudinal tests, direct tension tests of the CIP slab only were used to compare the transverse reinforcement alternatives. Prior to testing, various top mat design alternatives were evaluated through pre-test calculations for crack widths. Standard reinforcing bars and welded wire reinforcement were considered for the design alternatives. During this study, it was found that the tensile strength of the CIP slab is critical to controlling transverse crack widths. The CIP-PCP interface is difficult to simulate in the laboratory because of inherent eccentricities that result from the test specimen geometry and loading conditions. Furthermore, the constraint and boundary conditions of CIP-PCP bridge decks are difficult to simulate in the laboratory. Based on the results of this testing program, it seems imprudent to reduce the longitudinal reinforcement across the interior spans of CIP-PCP decks. The transverse reinforcement, however, may be reduced using welded wire reinforcement across the interior spans of CIP-PCP decks without compromising longitudinal crack width control. A reduced standard reinforcing bar option may also be considered, but a slight increase in longitudinal crack widths should be expected.

Book excerpt: One of the leading causes of structural deficiencies in the United States Bridge Inventory is related to deterioration and durability problems with concrete bridge decks (NCHRP 2004). The primary issue with bridge decks is related to cracking of the concrete that provides a direct conduit for moisture and other corrosion agents to permeate and attack the reinforcing steel. Adequate reinforcing steel is needed in the deck to minimize crack widths and therefore limit corrosion of reinforcing steel. A particular case of interest occurs when the bridge deck is constructed using partial-depth precast concrete deck panels (PCP) with cast-in-place (CIP) concrete topping. When this type of deck construction is used over the negative moment region of continuous steel or concrete girders, the amount of reinforcing steel that should be placed within the CIP concrete topping to provide adequate crack control is not currently well understood. This thesis is part of a larger study being conducted for the Texas Department of Transportation that is examining this issue. In the study reported in this thesis, two newly constructed bridges were instrumented to monitor the behavior of the bridge deck. These bridges did not use continuous girders, but rather had simply supported prestressed concrete girders, with a bridge deck constructed using a “poor-boy” construction joint detail over interior bents. Each bridge utilized three different reinforcement layouts centered over an interior bent within the poor-boy joint detail. Strain gages in each portion provided constant readings to display the distribution of strain across the bridge deck. Each bridge was monitored over a period from when the deck was cast until when the bridge was opened to traffic. Live load tests were also conducted to provide data on strains induced by heavy trucks. Based on the field data, no clear correlation was found between the amount of steel added and the strain measured. However, based on the measured data combined with field observations of cracking, the current standard reinforcement appears to be adequate in controlling the crack widths for the poor-boy deck detail. While the poor-boy deck joint detail is different from deck details used over negative moment regions of continuous girders, this data provides useful insights in to bridge deck behavior that will help guide future phases of the larger study.

Book excerpt: Following development of rectangular prestressed, precast concrete panels (PCP) that could be used as stay-in-place formwork adjacent to expansion joints in bridge decks, the Texas Department of Transportation (TxDOT) initiated a research effort to investigate the use of PCP units at skewed expansion joints. The fabrication of trapezoidal PCP units was studied and the response of skewed panels with 45° and 30° skew angles was obtained. The panels were topped with a 4 in. thick cast-in-place (CIP) slab to complete the bridge deck. Specimens with 45° skew performed well under service and overload levels. The deck failed in diagonal shear at loads well over the design level loads. However, two 30° specimens failed prematurely by delamination between the topping slab and the PCP. The cause of the delamination was insufficient shear transfer capacity between the PCP and CIP topping slab. For the specimens tested at a square end, the failure mode was punching shear at high loads for all specimens. The surface condition of the PCP was specified to have a "broom finish" and the panel was to have a saturated surface dry (SSD) condition so that PCP units would not leach moisture from the CIP topping slab. Neither of these conditions was satisfied in the two panels that failed prematurely. Although the panels were specified to have a broom finish, the panel surface had regions that were quite smooth. The objective of this research project was to reinvestigate the response of 30° PCP at an expansion joint following specified procedures for finish and moisture conditions. One specimen was constructed with a rectangular panel placed between two 30° skewed panels. These panels had a much rougher surface texture than the previously tested panels that failed in delamination. The skewed ends of the specimen were subjected to monotonically increasing static loads at midspan of the panel ends. The panels failed in diagonal shear and the response of the tested specimen confirmed that the panel surface roughness, and not the skew angle, caused delamination with the previously tested specimens. While TxDOT does not currently specify a minimum panel surface roughness, a surface roughness of approximately 1/4 in. is required in some codes for developing composite action. In addition, wetting the panels to a SSD condition prior to placement of the topping slab further enhances shear transfer between the topping slab and the PCP.

Twenty-four full-scale PCP specimens with embedded wire trusses were load tested. Test variables included specimen geometry, reinforcement detailing, and fabrication technique for the welded wire trusses. Results showed that the design generally performed in a ductile and relatively well-predicted manner using static analysis techniques. Specimens tended to reach a load plateau before failure. Some specimens with longer unbraced truss lengths tended to buckle after reaching a load plateau. Specimens with lower-strength trusses tended to avoid buckling-type failures altogether. Bundling additional reinforcing bars to the bottom chord also completely prevented buckling

Design of reinforced concrete bridges is normally done on the basis of a structural analysis. The purpose of the analysis is to find a distribution of sectional forces which fulfils equilibrium and is suitable for design. In the past structural analyses were often done with simplified models, for example two-dimensional (2D) equivalent beam or frame models. Such a model is not able to describe the distribution of forces in transversal directions. Therefore a design according to a 2D equivalent model will not be according to the true linear elastic distribution, even though the design might fulfil requirements in ultimate limit state (ULS) after sufficient plastic redistribution. When designing bridges it is today required that a structural analysis describes the actions of the structure in its entirety. In practice this means that a 3D-model has to be established. Therefore, several procedures exist and often differ between different companies, level of education and designer.

Book excerpt: The development of accelerated bridge construction (ABC) techniques and connection details has become a national research focus. With the aging of the interstate system and many bridges on key routes requiring extensive rehabilitation or replacement, the economic impact of construction time has become a key factor in the design of bridges. Several states have successfully standardized the ABC approach with high rates of public satisfaction. Compared to other ABC techniques, the technologies for pre-fabricated bridge decks are relatively mature. However, this technology has not been incorporated in Nevada. The goal of this research project is to develop design guidelines and specifications on the use of pre-fabricated bridge decks for Nevada based on existing techniques. A state-of-the-art literature review summarizing existing practices for the implementation of prefabricated deck panels was prepared. This information was used to assemble a survey that was sent to representatives of all state DOTs. The survey requested information from each DOT on their experience with prefabricated deck panels, connection details that were used, and the field performance of the panels and connections. Information from the literature review and survey was used to develop design specifications and recommendations for the Nevada Department of Transportation (NDOT). These specifications were supplemented with a design aid spreadsheet and finite element models to validate the provisions in the specifications and aid in the implementation of this technology. As part of this implementation, two design methods were developed: a simplified (design aid spreadsheet) method and a model based method. Survey results showed that full-depth prefabricated deck panels performed better and saved time compared to partial depth panels. Because of this, full-depth deck panels were the primary focus in this project. Results from the survey showed that guidelines and connection details developed by the Precast/Prestressed Concrete Institute (PCI) Northeast committee (PCI, 2011a) were widely used and led to satisfactory performance. These guidelines were used as the foundation for the proposed design specifications for NDOT. Information from the survey and literature review were used to supplement the PCI guidelines and add information specific to Nevada's needs. The guidelines were used to design full-depth deck panel systems for two existing bridges. The simplified and model based methods were applied to both design examples to determine whether the design specifications could be used to appropriately design full-depth deck systems for different cases. The results from the two design examples showed that the full-depth deck panel systems performed as expected and could be designed using the existing AASHTO and PCI provisions. Additional modeling beyond simple hand calculations was required for skewed and curved bridges. Based on these findings, prefabricated full-depth deck panels are recommended for use in ABC projects in Nevada using the assembled design specifications and design procedures created for this project.
