Book excerpt: Remaining Useful Lifetime (RUL) can be simply defined as a prediction of the remaining time that a system is able to perform its intended function, from the current time to the final failure. This predicted time mostly depends on the state of deterioration of the system components and their expected future operating conditions. Thus, the RUL prediction is an uncertain process and its control is not trivial task.In general, the purpose for predicting the RUL is to influence decision-making for the system. In this dissertation a comprehensive framework for controlling the RUL is presented. Model uncertainties as well as system disturbances have been considered into the proposed framework. Issues as uncertainty treatment and inclusion of RUL objectives in the control strategy are studied from the modeling until a final global control architecture. It is shown that the RUL can be predicted from a suitable estimation of the deterioration, and from hypothesis on the future operation conditions. Friction drive systems are used for illustrating the usefulness of the aforementioned global architecture. For this kind of system, the friction is the source of motion and at the same time the source of deterioration. This double characteristic of friction is a motivation for controlling automatically the deterioration of the system by keeping a trade-off, between motion requirements and desired RUL values. In this thesis, a new control-oriented model for friction drive systems, which includes a dynamical model of the deterioration is proposed. The amount of deterioration has been considered as a function of the dissipated energy, at the contact surface, during the mechanical power transmission. An approach to estimate the current deterioration condition of a friction drive system is proposed. The approach is based on an Extended Kalman Filter (EKF) which uses an augmented model including the mechanical dynamical system and the deterioration dynamics. At every time instant, the EKF also provides intervals which surely includes the actual deterioration value which a given probability. A new architecture for controlling the RUL is proposed, which includes: a deterioration condition monitoring system (for instance the proposed EKF), a system operation condition estimator, a RUL controller system, and a RUL actuation principle. The operation condition estimator is based on the assumption that it is possible quantify certain characteristics of the motion requirements, for instance the duty cycle of motor torques. The RUL controller uses a cost function that weights the motion requirements and the desired RUL values to modify a varying-parameter filter, used here as the RUL-actuating-principle. The RUL-actuating-principle is based on a modification of the demanded torques, coming from a possible motion controller system. Preliminary results show that it is possible to control de RUL according to the proposed theoretical framework.

Machining tools contribute greatly towards maintenance costs because if not properly maintained they can damage a workpiece and ensue additional costs and time. Thus, determining a machining tool's condition at any given time is highly desirable in keeping productivity high while reducing maintenance costs. Research in predictive maintenance, or condition-based maintenance, use various sensors and signal processing techniques for different machine tools, machining parameters, and tool-to-workpiece interactions to determine what indicators most likely contribute to tool wear and damage. The Hilbert-Huang transform (HHT)--a fairly new signal processing technique known for its benefits in analyzing nonlinear and non-stationary phenomena--is being used more in predictive maintenance, but still lacks extensive testing. Other benefits of the HHT include time localization of frequency and energy content; something lost in Fourier analysis--a commonly used technique--which compensates locality with resolution in either time or frequency. The purpose of this thesis is to demonstrate the capabilities of using the Hilbert-Huang transform for tool condition monitoring (TCM)--a subset of condition-based monitoring--in determining a drill bit's condition by analyzing vibration and motor current data measured while drilling. The HHT's marginal Hilbert spectrum (MHS) is compared to the power spectral density results of each sensor showcasing their similarities and differences, namely the lack of spurious harmonics in the MHS and identifying trends in prominent frequency content over the tool's life. The peak value of the MHS, [eta]_1, and the integral of the MHS, [eta]_2, are defined as possible HHT tool wear indicators. Common statistical factors used as condition indicators (e.g. RMS, kurtosis, crest factor, etc.) are used to describe a sensor's time series behavior and to verify the defined HHT indicators using Parseval's theorem. Tri-axial vibration and feed and spindle motor current data was collected from a Haas VF-4 computer numerical control (CNC) machine using multiple drill bits on 1" thick, square plates of varying hardness. Energy leakage caused by the HHT greatly reduces the effectiveness of using [eta]_1 and [eta]_2 as reliable condition indicators. This is primarily seen in the motor current data, but more so from the feed motor. The vibration data proved to be much less prone to energy leakage from the HHT, and gave values of [eta]_1 and [eta]_2 consistent in behavior with the statistical data--giving the HHT the added benefit of viewing frequency content--assuming Parseval's theorem is satisfied. Thus, the HHT's effectiveness for TCM is dependent on the induced energy leakage, which in turn should be monitored and reduced by proper preprocessing whenever possible.

Book excerpt: Lubricant oil degradation is a major cause of failures in transportation machinery such as pumps, engines, and gearboxes. Proactive oil maintenance techniques such as the off-line oil sampling for laboratory analysis are not only costly but are also susceptible to various influences during the oil sampling, transportation and testing. In this study, an on-line oil condition monitoring system is presented with an integrated predictive prognostic scheme, describing the evolution in time of the identified fault indicators for purposes of estimating the remaining useful life of oil in real-time inside the gearbox. The proposed methodology facilitates on-demand gearbox maintenance rather than the conventional rigid routine inspections, which improves the ecological and economic efficiency by minimizing the vehicle's downtime and maximizing productivity. One of the challenges of an on-line gearbox lubricant condition monitoring for improved prognostic accuracy, is the extraction of useful information from signals containing contributions from many dynamic parameters and embedded noise, while remaining innocuous to the lubrication system. In this study, extensive theoretical analysis and experimental work has been conducted to evaluate the lubricant oil degradation as it ages under various operating regimes, including the origins, propagation mechanisms and the effects of primary contaminants, namely: oxidative degradation, water and particle contamination. A monitoring system for particle contaminants in oil has been investigated, a prototype system has been developed using a Hall effect transducer and prototype system has been successfully characterized in a simulated gearbox environment. A commercially available multi-functional sensor comprising of a tuning fork resonator, humidity sensor and temperature sensor has been adapted for oil viscosity, water content and oil temperature monitoring respectively, in a harsh gearbox environment. The experimental work is presented including a detailed description of the tests' set-up and the measurement results. The results have been shown to validate theoretical predictions and have also been compared against established off-site laboratory techniques to validate the accuracy of the chosen oil condition monitoring methodology. The effects of concurrent multiple contaminants have also been investigated to characterize the susceptibility of the monitored parameters in the presence of more than one contaminant. Bayesian probabilistic estimation technique called particle filtering has been applied for on-line estimation and prediction of an evolving set of parameters by modeling the hypothesis uncertainty of a dynamic system using recursive filtering algorithms. Physics-based models have been developed empirically to augment experimental data in order to quantify the relationship between the identified lubricant contaminants and the gearbox performance metrics. Mathematical concepts behind particle filtering algorithms have been presented along with the algorithms implementation. Several case studies have been conducted to simulate various industrial scenarios to validate the accuracy of the chosen oil condition monitoring methodology and the robustness of the developed novel physics models in predicting the remaining useful life using both computer simulation and physical experiments.
