The tests were conducted under the Standards, Measurement and Testing (SMT) Program in conjunction with tests conducted by four European laboratories to develop a common database of blade testing methods. All of the laboratories tested duplicate copies of blades taken from series production. Blade properties, including weight, center of gravity, natural frequencies, stiffness, and damping, were determined. Static load tests were performed at 110% of the extreme design load for strain verification. NREL performed single-axis and two-axis fatigue tests using business-as-usual testing practices. The single-axis test combined equivalent life loading for the edge and flap spectra into a single resultant load. The two-axis test applied the edge and flap components independently at a phase angle of 90°. Damage areas were observed at (1) the trailing edge, which cracked near the maximum chord; (2) between the steel root collar and the composite, where circumferential cracking was noted; and (3) along the top of the spar between the 2,500-mm and 4,200-mm stations, where a notable increase in acoustic emissions was detected. NREL observed that the onset of damage occurred earlier in the single-axis test.

To maintain these facilities, accreditation, and the acceptance of the wind industry, NREL must strive continuously to maintain and improve staff capabilities, procedures, facility and equipment. In addition, as wind turbines continue to increase in size, NREL must improve its capability to test the larger components associated with these new turbines. NREL is currently investigating methods to increase blade and drivetrain testing capabilities. Mitsubishi Power Systems (MPS) must also strive to meet the demands of the evolving wind energy industry by developing, proving and manufacturing new, cost-effective blades for its turbines. Mitsubishi has established a joint venture with TPI composites of Rhode Island for manufacturing blades to be installed on US wind turbines. There is an obvious advantage to test these prototype blades in a US facility. The NREL blade test facility is uniquely capable of fulfilling this need. In addition, NREL can provide other testing support to MPS through the use of its dynamometer facility for drivetrain testing and through the use of NREL's field-testing capabilities for testing wind turbine systems. This CRADA provides the opportunity for both organizations to achieve critical goals in development of wind energy in the US. MPS obtains verification of its wind turbine components and system. NREL obtains improved test capabilities.

Book excerpt: Full-scale fatigue testing of wind turbine blades is conducted using resonance test techniques where the blade plus additional masses is excited at its first resonance frequency to achieve the target loading amplitude. Because there is not a direct relationship between the force applied by an actuator and the bending moment, the blade is instrumented with strain gauges that are calibrated under static loading conditions to determine the sensitivity or relationship between strain and applied moment. Then, during dynamic loading the applied moment is calculated using the strain response of the structure. A similar procedure is also used in the field to measure in-service loads on turbine blades. Because wind turbine blades are complex twisted structures and the deflections are large, there is often significant cross-talk coupling in the sensitivity of strain gauges placed on the structure. Recent work has shown that a sensitivity matrix with nonzero cross terms must be employed to find constant results when a blade is subjected to both flap and lead-lag loading. However, even under controlled laboratory conditions, potential for errors of 3 percent or more in the measured moment exist when using the typical cross-talk matrix approach due to neglecting the influence of large deformations and torsion. This is particularly critical when considering a biaxial load as would be applied on the turbine or during a biaxial fatigue test. This presentation describes these results demonstrating errors made when performing current loads measurement practices on wind turbine blades in the lab and evaluating potential improvements using enhanced cross-talk matrix approaches and calibration procedures.

Book excerpt: Two 8.3-meter (m) wind turbine blades intentionally constructed with manufacturing flaws were tested to failure at the National Wind Technology Center (NWTC) at the National Renewable Energy Laboratory (NREL) south of Boulder, Colorado. Two blades were tested; one blade was manufactured with a fiberglass spar cap and the second blade was manufactured with a carbon fiber spar cap. Test loading primarily consisted of flap fatigue loading of the blades, with one quasi-static ultimate load case applied to the carbon fiber spar cap blade. Results of the test program were intended to provide the full-scale test data needed for validation of model and coupon test results of the effect of defects in wind turbine blade composite materials. Testing was part of the Blade Reliability Collaborative (BRC) led by Sandia National Laboratories (SNL). The BRC seeks to develop a deeper understanding of the causes of unexpected blade failures (Paquette 2012), and to develop methods to enable blades to survive to their expected operational lifetime. Recent work in the BRC includes examining and characterizing flaws and defects known to exist in wind turbine blades from manufacturing processes (Riddle et al. 2011). Recent results from reliability databases show that wind turbine rotor blades continue to be a leading contributor to turbine downtime (Paquette 2012).

A critical factor to wind turbine design and development is the ability to test new designs, components, and materials. In addition, wind turbine blade manufacturers are required to test their blades as part of the turbine certification process. The National Renewable Energy Laboratory (NREL) partnered with the U.S. Department of Energy (DOE) Wind Program and the Massachusetts Clean Energy Center (MassCEC) to design, construct, and operate the Wind Technology Center (WTTC) in Boston, Massachusetts. The WTTC offers a full suite of certification tests for turbine blades up to 90 meters in length. NREL worked closely with MTS Systems Corporation to develop the novel large-scale test systems needed to conduct the static and fatigue tests required for certification. Static tests pull wind turbine blades horizontally and vertically to measure blade deflection and strains. Fatigue tests cycle the blades millions of times to simulate what a blade goes through in its lifetime on a wind turbine. For static testing, the WTTC is equipped with servo-hydraulic winches and cylinders that are connected to the blade through cables to apply up to an 84-mega Newton meter maximum static bending moment. For fatigue testing, MTS developed a commercial version of NREL's patented resonant excitation system with hydraulic cylinders that actuate linear moving masses on the blade at one or more locations. This system applies up to a 21-meter tip-to-tip fatigue test tip displacement to generate 20-plus years of cyclic field loads in a matter of months. NREL also developed and supplied the WTTC with an advanced data acquisition system capable of measuring and recording hundreds of data channels at very fast sampling rates while communicating with test control systems.
