Book excerpt: Magneto-optic eddy current imaging (MOI) systems have shown considerable promise in detecting both surface and subsurface corrosion and cracking of aging aircraft. MOI systems can produce real-time analog images of inspected parts, image both surface breaking and subsurface cracks without removing paint or decal. The images are easy to interpret, which in turn reduces inspection time and labor. Improvements and innovations in probe design are constantly required for detecting smaller and smaller flaws in complex multi-layer aircraft structures. Crucial for such studies is the development of a numerical model for simulating the underlying physical process, which can help in making more informed design optimization decisions. This thesis presents the development of a FEM for predicting quantitative values of the fields detected using MO imaging systems. The model is used extensively to study the effect of parametric variations on the field values. The results demonstrate the usefulness of the finite element model not only in understanding the capabilities of the instrument, but also in identifying optimal test parameters, and development of image interpretation algorithms.

Thousands of fasteners and bonded joints on each aircraft should be inspected and in order to handle the huge task, fast, accurate and cost effective inspection methods are clearly needed. Some of the challenges encountered in eddy current testing are (1) detection of corrosions or cracks in the multi-layer structures, (2) detection of cracks under the fastener (CUF), (3) detection of surface and subsurface defects close to edges. Conventional eddy current inspection method is time consuming due to the small probe size and large inspection area. Furthermore it requires trained operators for data interpretation. Development of new techniques for rapid and accurate inspection is of considerable interest to the aviation industry. In this dissertation, a more recent eddy current technique called magneto-optic imaging (MOI) is studied. The availability of a theoretical model that can simulate the MOI system performance is extremely important for understanding and optimizing the MOI sensor and hardware system. In this dissertation, finite element (FE) methods have been applied to numerically compute the electromagnetic fields associated with MOI testing with respect to variation in parameters such as operating frequency, source current and sensor parameters. Most of the testing geometries are three-dimensional and consequently the FE models require extensive computational resources. This paper presents a robust FE model based on A-V formulation and a fast iterative solver, which offers a distinct advantage in terms of computational time and data storage. A major contribution of this work is the development of Element-Free Galerkin (EFG) method for NDE applications. In order to model the complex CUF geometry, EFG method has been studied. Two and three-dimensional models for Poisson equation and diffusion equation, describing static or low frequency problems, have been developed and compared with conventional FE methods, EFG methods have also been applied to multi-frequency and pulsed eddy current problems. Simulation results clearly demonstrate the feasibility of the method for time-dependent field applications.

It offers a cheap, fast, non-contact way for finding surface and subsurface defects in a conductive material. Due to development of new designs of eddy current probe coils and advance of model based solutions to inverse problems in ECT, there is an emerging need for fast and accurate numerical methods for efficient modeling and processing of the data. This work contributes to the two directions of computational ECT: eddy current inspection simulation ("forward problem") and analysis of the measured data for automated defect detection ("inverse problem").A new approach to simulate low-frequency electromagnetics in 3D is presented, based on a combination of a frequency-domain reduced vector potential formulation with a boundary condition based on Dirichlet-to-Neumann operator. The equations are solved via a Finite Element Method (FEM), and a novel technique for the fast solution of the related linear system is proposed. The performance of the method is analyzed for a few representative ECT problems. The obtained numerical results are validated against analytic solutions, other simulation codes, and experimental data.The inverse problem of interpreting measured ECT data is also a significant challenge in many practical applications. Very often, the defect indication in a measurement is very subtle due to the large contribution from the geometry of the test sample, making defect detection very difficult. This thesis presents a novel approach to address this problem. The developed algorithm is applied to real problems of detecting defects under steel fasteners in aircraft geometry using 2D data obtained from a raster scan of a multilayer structure with a low frequency eddy current excitation and GMR (Giant Magnetoresistive) sensors. The algorithm is also applied to the data obtained from EC inspection of heat exchange tubes in nuclear power plant.
